I made mine with a piece of copper wire just bent it to like an "n" shape with a 1 inch main blade area, and then hammered the cutting surface to flat with a blade shape. Makes for a better/larger cutting surface than the tiny one the iron comes with.

Your very welcome. While I was not as happy with the new hot knife as I was the original one I made due to its lower wattage I do use that new one quite a bit due to its different style blade. It works better for making sharp corners which comes in handy.

I’m wondering how thick of a fabric can be cut - I want to cut an outdoor polypropylene rug. Any ideas?

The thicker the material the longer it will take to melt through it. I never tried cutting that type of material with a hot knife. Obviously the higher wattage iron you use the hotter it will get and cut faster
