Yes this is common practice in the automotive injector industry. Here a tilting head is used to feed the electrode at variable angles to achieve tapered holes. This is usually done by spark erosion though.

Murali - This is possible some machines are better than others at drilling holes to depth and also some are better at redressing the electrode to help make a flatter bottom hole. However you will not get a very small diameter hole - I would expect 0.4-0.5mm. You should expect to have to do a few test holes in a spare piece of metal (same as test part)

I've always wondered why the electrode would not spark sideways to the part, only at the tip, I understand that it is a function of the feed rate, making the clearance at the bottom the smallest gap for the spark to jump and the tip erodes somewhat larger hole than the electrode diameter, thus creating clearance that the spark would have to jump, but since the electrodes aren't perfectly straight and are being rotated (as I could see when the electrode exited the SS part), I'd expect some side sparking/erosion going on, or is there some sort of dielectric coating on the electrode sides?

Note that the clean dielectric (de-ionized water in this case) is being pumped at high pressure through the centre of the tube - this encourages the sparks to be generated in the location required (the end of the electrode). However, there will be some sparking on the side of the tube near the tip and often after machining the electrode can be bullet shaped which demonstrates this. - I would say EDM holes are not perfect but they work well when conventional drilling is not possible

There is no coating on the electrode. The sparks will take the path of least resistance and that is the tip of the electrode.

On the part in the video we used brass, when we drill alu we try to use copper tubes as the recast layer is less which makes secondary ops such as wire eroding less troublesome. The holes in the tubes are relevant if you are drilling a through hole or hole to a depth, otherwise its all about good electrical conductivity and dimensional reliability.

I am not sure where you might get such electrodes - with EDM hole drilling there must be one or more holes through the length of the electrode to enable flushing with high pressure deionised water or dielectric oil. Have you tried looking for 0.4mm diameter brass wire www.amazon.co.uk/Unplated-Brass-wire-0-4mm-26ga/dp/B00JYIH7RI ?

Divad - There is some editing in the video to keep it short - but drilling a 1mm hole through aluminium say 20mm thick will on take 2-3 mins. However a 4mm hole in Inconel 150mm deep could take 40-50 mins

Divad - you are correct. Ion Exchange is only required when using water If it fast hole drilling I would recommend water - less messy!

If you are only going to machine ferrous metals then magnetic is good but not perfect as the brass or copper tubes also get eroded into the water system, and the magnetic system wont collect these. We erode a wide variety of material and not a lot of ferrous, so we will always have to use traditional filers.

@@sj1130 the purposeof the DI fluid is to cool the electrode and flush the hole. If the electrode becomes coated with the erroded material it will not be as conductive. It may struggle and/or blow out a side wall and damage the surrounding material. It also acts as a insulator until it atomizes from the heat. Then it acts as a coductor and allows the sparks to jump the "gap" between the electrode and the work piece. Thats what causes the cotrolled and accurate erosion. If the electrode loses flush it will heat up and depending on its size, possibly disintergrate. Normally at my shop we also use other flush lines at the hole entrances to avoid this. We hold hole size tolerances at +/-.001 of an inch with a position tolerance a .010 of an inch through several inches of material.

Electrode is rotating to make sure entire bottom is eroded. Electrode is hollow to push a liquid for cooling, removal of debris, as dielectric and to stiffen the electrode. If the electrode would not rotate it would leave a plug that would stuck in the electrode and would stop liquid from flowinng.

it looked to me like the electrode was visibly bending downwards after exiting it's positioning device. which would mean any non vertical hole will not be straight. confirm?

Hi - I do not believe that the electrode was bending by gravity - they are not that flimsy when they are of a diameter of 0.7mm or more - probably an optical illusion. We have drilled many holes using the B axis which is available on this machine and the we inspect them they are not curved they do remain straight. However, if we were drilling a deep small diameter hole we would test drill in a piece of similar material as the workpiece and if we found that the hole was not straight - we would look to setting the work piece up at the required angle and drill in Z axis only. Engineering is often about problem solving "Adapt and Overcome"

It would be helpful to state what point (time-wise) in the video you are referring to. I sure do not see any bending (or even see the electrode) as he begins the angled hole in the loose block. Surely it would take an inch or so of unsupported extension, depending on electrode diameter, before any significant bending from gravity would take place, and the electrode guide would almost always be placed much closer than that.

1. The spark needs a low conductivity path to follow it does this through the dielectric fluid Deionized water or oil, rather than air 2. The fluid is at high pressure and flushes away the metal that is eroded so that the spark is working in the correct place and not sparking through eroded debris

EDM hole drilling does not create a great surface finish when drilling larger diameter holes - Bigger sparks, however with small holes 1mm diameter or less the surface will be 2.0-3.2 Ra as the sparks are smaller

Cool process, a bit of advice to the editor though. Make sure the subject gives you a sharp audio cue at the beginning of each clip so you have something to sync the audio with, then cut that portion once it's synced. It was off by a tiny bit in this and it was kinda strange to watch.

EDM hole drilling will not give the same results as gun drilling which is far more accurate and will enable much deeper holes to be drilled. However is is regularly used to remove broken gun drills from holes, when things go wrong!

It's not intended for tasks that can be achieved with a normal drill or other machining method. Let's see you drill a 3mm diameter hole in tungsten carbide with a twist drill.
