It's amazing how many things have to be changed to work with an electric car... brakes and A/C are the first to come to mind. But I'm sure there's a lot more! Thanks for explaining how all this works and what's involved in making this kind of swap.

He could have used an electric vacuum pump to create the booster vacuum and many do as it's the easiest way but they are noisy and in an EV you end up hearing them cycle all the time and it's annoying. This is a much nicer outcome.

You could have also used a Prius or Toyota hybrid based electric braking system as well. Lots of other things need to be switched over, the cooling system needs an electric water pump, power steering needs to be made into an electric system, which we already have. The alternator, you can no longer use a spinning alternator. Need to use a dc-to-dc converter, to go from the high-voltage to the 12 V battery voltage so that your accessories can run.

likely fine, working more on pressure than flow. Also, many cars use a loop in the lines for vibration and movement isolation and these loops can be pretty small, less than 2-3 inch(5-7 cm) diameter depending on line size

Interesting to see the details in your build :) Small tip , If grinding or welding the tiny little metal particles suspend and drift in the air then they settle on the paint of the cars parked in your garage. after a month or three you will see tiny little brown dots of rust stain on your car paint , they are a pain to remove so its well worth putting a car cover over them to protect the paint. The same problem can be found with any car dealerships located near train lines , steel dust comes off the train tracks , drifts in the breeze and leaves little brown stains on car paint. A car dealership near me spent over $ 100,000 respraying cars until they worked out the cause.

Why didn't you use the Audi Q8 or Volt Gen 2 Unit? It would've bolted right on. Great work adapting it though!

Probably easier to mechanically interface the Tesla parts than figure out electrically adapting and interfacing the non Tesla parts with all the Tesla guts? His wiring harness and motors are already set up to connect to the Tesla booster.

@@garretthaney9134 I was wondering that as well. Had to pop on the T2C manual after watching to see if they integrated any of the Tesla braking controllers into the ev-controls parts, but doesn’t seem to be the case. The T2C does need a NC / NO brake switch. But the Porsche one is easily swapped for the correct type if need be.

​@@garretthaney9134 the Tesla powertrain components used in the EV conversion have no mechanical interface with the braking system, so whichever iBooster mechanically fits with the mounting area and pedal is most appropriate.

Can you use the Porsche master cylinder on the ibooster? Is the pedal ratio the same as stock? These are points to consider when swapping brake parts to different cars. The fluid displacement of the front and rear section of the master cylinder need to match the volume needed for the front and rear calipers as well as the fluid displacement ratio front to rear needs to match the OEM master as it's ratio determines brake bias. The pedal ratio is matched to the master cylinder stroke to get a certain pedal stroke for a given master. ABS might still function but not correctly with the incorrect master.

Hey, you can use even more " robust" iBooster made by Bosch from the 2017+ Renault Zoe/Megane PHEV-HEV/Scenic HEV , they are even more easy to use then Tesla's Ibooster . They come with a "stand alone mode " already present and probably they are even cheaper then Tesla's .

I assume that's the Gen 2 iBooster, versus the Gen 1. Gen 2 is also used by Honda, VW, Porsche, Toyota, and probably others.

Great video. Thanks for bringing us along! One comment, you may want to check your pedal ratio vs master cylinder size. You are tweaking a bunch of things at once. Just compare things between the Tesla and Porsche and make sure you don't have an odd compound effect going on (ie. Lower pedal ratio and larger master cylinder from what is in the Porsche -> causing higher foot force). An easy check would be to look at caliper piston area for Tesla and Porsche.

Is cutting and welding the brake pedal safe? Does it not introduce any potential weak spots, especially under heavy brake loads? I have no idea how these things work.

Ideally you would cut the existing tab off and weld on a new one directly to the square tubing. He could have even had Fictiv waterjet cut that tab so he didn't have to buy a new drill bit for the precise hole. But sometimes you just make due with what you've got. And under braking the forces are going into the thicker area of that tab, so there's probably no risk to the way he did it.

Electric vacuum pumps were commonly used in EV conversions before Bosch introduced the iBooster - Tesla even used one in their earlier production cars. The integral electric boost is certainly more direct.

Why not just use an electric vacuum pump? If I remember correctly, this is basically what you often need on boosted applications or situations where these is low manifold vacuum. Might of been a lot easier conversion

It works, and it is easier (especially if an electric-assist master cylinder requires pedal modifications) but an electric vacuum pump is bulky and noisy.

I may have to look into this Tesla booster for my project. I am curious on how it connects to 12V. Seems to be a tone of wires in that connector.

The plug has a ton of wires but I think there are only 4 power wires and 3 signal wires that are needed

Please make sure the modifications to the brake pedal are as solid as possible. I would recommend adding some additional plating to the weld joints as the brake pedal can see extremely high forces in an emergency stopping event. Also, I might want to check Master cylinder bore sizes and see if they are close as this could cause poor brake performance. Would hake to hear that a failed weld caused a accident in the future.

Isn't the brake pedal advantage based on the ratio of each point from the pivot point? Tesla is 4:1 (16" to 4"), what was the Porsche ratio? Wasn't the ratio about the same? Sports cars will typically design for slightly higher required force, and shorter throw... versus generic consumer cars.

No! The weld that was done to extend that hole out by 1/2 inch was not good. Cut that whole tab off and weld a new tab to the shaft that is longer, and drill

@@ElectricSuperCar I didn’t see that it was beveled before welding, also I saw delamination or clearly visible where it was welded in the seam. Either test that part (because it will experience not only compression but side to side tension) or redo it. Seems very unsafe, the forces there are tremendous

Actually wouldn't it have been easier to just drill in the ports in the brake booster and just plug the other 2 ports? It looks like that part was cast so it could work from either side?

It's strange to credit Tesla for the system used, since they just buy it. It's a Bosch iBooster, not a Tesla iBooster. It can be salvaged from a Tesla... or an Audi, Chevrolet, Honda, Jaguar, Porsche, Volkswagen, Renault, Citroën, Peugeot, Toyota, and probably others. One of those applications may come with a more suitable pedal arm.
