Friction stir welding, using zero down force, has been successfully demonstrated at TWI on aluminium plate up to 25mm. The technique uses a 'floating' bobbin shaped tool and penetrates the joint line either directly, or from a milled recess, in the material's edge.
Successful demonstrations have shown that thick section friction stir welds up to 25mm can be performed using TWI's large purpose-built FSW machine.
The technique is ideal for joining low temperature softening materials such as 6082 aluminium. TWI has also been successful with joining several two and seven thousand high strength aluminium alloys, as well as grade 5083. The process lends itself to joining closed sections where conventional use of a well supported backing bar is difficult or impossible.

Still, it is material that is not used in the build and someone has to pay for that material (either the end user or the manufacturer). Scrap prices won't pay the cost. Sure that cost is amortised in the project's cost, but if you didn't have to scrap that part...could work out to significant amounts of money and weight at the end of the FY.

theoretically, the same strength as the parts that are not welted, because the metal never gets metal, and stays solid, which means that in theory, it's properties don't change at all.

@@Philly_Willy this is mostly incorrect. The vast majority of aluminum alloys used in the industrie are either heat treated or work hardenend to increase resistance. Those alloys will lose a big part of their original treatment once heated by the welding process (Heat affected zone) as it ''resets'' the material to it's untreated state.
