The brakes are still mechanically connected and are not applied by wire, in the unlikely event you loose power I'd hate to think the brakes would stop working. I think in that situation there is no power assist so strong mechanical force is needed hence the "manly" metal instead of plastic. Mechanical connections for brakes and steering seem to be something that should never go by wire only. Thanks Sandy for the great content, although I don't agree with all of your opinions I still appreciate the opportunity to hear them.

At kzbin.info/www/bejne/npvLfIOjibtqis0 he shows the brake pedal, if you look close there's a hole behind it (upper portion on the firewall) where the shaft comes through and attaches to the brake pedal lever. Also see how floppy that pedal is? that's because it's been disconnected from the mastery cylinder.

@@geroldbecker3315 Most people don't understand the level of redundancy present in fly-by-wire aircraft systems. An FA-18 has 4 channels powered by 4 generators and a battery. Any combination of failures that are bad enough to make the FBW system fail would make the airplane crash anyway. Redundancy like that isn't cheap. A mechanical backup is a relatively inexpensive way to solve your redundancy problem.

@@DragNetJoe You are right. The actual mechanical systems do not have a real redundancy (e.g. leak of break fluid in the system), because they are so reliable. Maybe for drive by wire system, a single redundancy would be ok. The regulators will need a long time for giving us an answer like for the old school side mirrors :-)

Regarding the brakes, a strong pedal is still needed. When you hit the pedal you still press into brake fluid in the first place which transfers the force into a sensor. In case of an electric failure the brakes still have to work. So the force bypasses the sensor and goes directly to the calipers via the brake fluid with a lot of force on the pedal required.

Ok, but wouldn't the plastic pedal be sufficient. If you were applying the force regularly, eventually the plastic would break. In that situation the metal pedal makes sense. However, the scenario you described is very rare. The plastic pedal is still strong and wouldn't break if the required force was applied.

These brake systems are fully fly-by-wire. There's no hydraulic connection to the pedal. I'm not sure when this was first allowed - but my guess is it was introduced with EVs, because of the availability of regenerative braking, which is on a separate electrical system (the HV side, whilst the brake pump is on the 12V system).

@@markmuir7338 Well, keep in mind what happens during emergency braking. As more braking is applied, more force against the pedal is applied, due to the forward momentum. Not only that, during a frontal crash, significant forces will be applied on that pedal if the foot is still there. One may easily be able to break a plastic brake pedal during such situations and I’m sure seeing a brake pedal broken during a accident investigation will create serious questions regarding the safety and crashworthiness of the vehicle.

@@markmuir7338 they are most likely not full brake by wire. At least the VW system uses a link to a modulated cylinder to provide feel/feedback as well as act as an emergency brake cylinder for cases where the electronics have failed... It might be unassisted, but it will still brake the car.

Very good reply. Was also wondering about this, as I guess everyone knows how hard it would be to break w/o the motor being turned on (or the battery) supplying the brake booster. Guess it would be the same for power steering. If I was a car manufacturer, I would definitly shy away from relying solely on working power steering / brake boosting. While this systems are very reliable, the prospect of any failure in this systems and the consequences to passengers and the car makers image wouldn't be worth the money saved. Same thing is true for door opener / unlock buttons w/o any physical 'hazard' switch to get out of the car.

The brake controller module taken out at the start of the video is the mechanical link to the hydraulic brakes it amplifies the brake pressure via a electrical controlled piston it also provides force feedback to the pedal when electric regeneration brakes are being used by the motor control

Reminds me in the 90’s they changed the name of my high school for... wait for it... the “rainbow high school”. A majority of people were not pleased with this naming. Out of respect for the employee that came up with that naming idea, the school waited until that employee retire of old age to fix the name. It only took 25 years of waiting.

At 14:58 , The bracket that you see should be a BCM bracket and you should have a BCM(Body Controlled Module) fitted to it . So When you uninstalled the IP panel you must have un-installed the BCM already(that's how its designed) , may be that's the reason you do not see the BCM when you uninstalled the IP. When you do the assembly , the sequence is 1) BCM bracket 2) IP 3) BCM

That cabin air filter serviceable design is really slick. I recently sold a Mercedes which I had bought the replacement filter for 5 years ago. I never installed it because of the contortions and fasteners required to get it out. Give the Ford engineer a gold star and promotion for this design.

Air filter at around 8’: I cant tell how/if it is separated from the space in behind the frunk tub. In two of my vehicles, one a Ford F150, mice found their way to the air intake, happily chewed my air filters into nesting material, once perforated got inside the cabin. Once the first mouse finds her way in others follow the scent trail. Cost thousands of $ to me and my insurance. Eventually I had the local body shop glue a barrier of hardware cloth to the air intake. OEM should should design to avoid an issue like that.

My old Ford Escape has a fine metal screen around the cabin air intake and the filter is inside the screened area. I'll make to make sure my newer vehicles have a similar screen. Rodents are a problem!

Regarding the brake pedal. Even though actual braking force is no longer mechanically connected to the pedal, any driver in a panic-braking situation is going to hammer that pedal with their full weight. Does Ford maybe have a preference for a material that will deform rather than crack under the most extreme loads?

It's basic engineering to know your loads and design for them. Slamming the breaks is part of that, you do tests, do modeling, add a safety factor, and figure out the load. After that it doesn't matter what material you pick, as long as they meet the requirements. Every material bends, deforms, fatigues, breaks, etc if you push it hard enough.

There has to be some force feedback no? As you brake your body is slowing down slower than the car and pushed into the IP. Your foot is a major point of contact. The one time I test drove a model s I can’t say I felt anything different than a normal car brake. But that was a long time ago.

He didn’t talk about it because this car isn’t equipped with that. It’s still equipped with a traditional brake system, it’s just that the vacuum is made by a pump. We literally see the hole where it would connect to the pedal and the pedal was loose because the mechanical link wasn’t in place.

@13:07 I think Sandy doesn’t understand that the electric brake booster is still a mechanical hydraulic device, which is augmented by an electric motor, but will still work if the electric motor fails, just like vacuum brakes still work if the vacuum assist fails. You still need a brake pedal which won’t break when you do a 200 pound single leg press on it in an emergency. I’ll take my brake level in steel please.

Love the terminology such as - that very large Magnesium Die Casting found in the Ford Mustang Mach-e that contributes to "crash worthiness" and getting rid of "NVH" (noise, vibration & harshness). My RHD Fiat Panda has the same column and pedals as LHD. A big lever take brake pedal force to the booster pack. Clutch is hydraulic (works either way. Loud pedal is drive by wire. Heater is centrally mounted. However fuse boxes don’t move and heater speed control resistor us near impossible to reach. It would be so easy to put the resistor on a heat sink and to run the wires centrally. Then the fuse box could swap sides easy-as.

If that abs/master cylinder unit was from the mustang it clearly has a mechanical pushrods activation, hence the steel pedal assembly. I think it will be a while before we move to completely electronic braking without manual backup

It’s not a dimmer switch, Sandy showed earlier that this car is still equipped with a master cylinder directly linked to the pedal. I have no clue why Sandy said that. The pedal was literally loose in his hands because the cylinder was unattached. He clearly doesn’t understand how this breaking system works. Brake by wire exist, but this car isn’t equipped with it.

iBooster is not just a "dimmer switch". There is still a mechanical connection between the brake pedal and the master cylinder. The electric motor will assist in braking, but if it stops working, you can still operate the brake, it's just going to be much stiffer. There is an emergency mode in software for situations like that: ABS/ESP pump will help to create the pressure for braking. The brake will feel very rough but it will work.

Plastics that break today (or tomorrow) work perfectly well on engine inlet manifolds so why not accelerator pedals?
If by work perfectly well, you mean break when removed next, then yes. I was a service advisor for a couple years and we had a 50% or so chance of micro cracks when plastic manifolds were removed. They just experience to many heat cycles. Then again, the oil pan and drain plugs are plastic at this point too.

Regarding replacing the cabin air filter, Tesla is a 14 step process includes a warning that you are risking your life for it: " Warning: Do not stretch, bend or otherwise damage the orange High Voltage (HV) cables that are attached to the cabin filter cover. If the HV cables are damaged, immediately discontinue this procedure. HV shock can result in serious injury or death. "

HEPA filter in Model X is so huge, the only place it can fit is the back wall of the frunk, a pretty ingenious solution. And those 14 steps are mostly just plastic covers and the frunk.

I'm surprised that Sandy got the brake system so wrong. As others have commented, the brake pedal is still connected to a linkage in the brake master cylinder. If all electronics fail in the brake system, you can still stop the vehicle, though not as easily or quickly, by pressing hard on the pedal. If you've ever driven a car without power brakes, this is what it would be like. Toyota has used this identical set up since the 90's and they are very reliable. Our shop has only replaced a few out of the thousands of Toyota/Lexus vehicles that we've serviced over the decades.

I'm pretty sure this series is being closely reviewed and discussed at Ford. Lets hope they use the objective info to improve next years model, especially battery pack such as coolant connections and perimeter seal. This vehicle is worth the time spent to improve.

Was the column-mounted power steering motor helping to reduce the differences between left and right hand drive versions of the car reducing assembly or parts holdings? I have long thought that the more functions are controlled by electronics, the less differences there are. The Mach-E is also built in RHD configuration.

That void you saw under glovebox is the bracket that holds the BCM. It's not a space for future designs. Guessing one of your guys took the BCM out before you looked at it. Otherwise you pretty much have a dead car.

Those snap fits on a safety critical system are interesting. Are they a new thing in the American car industry, or just new in the braking system? My Alfa 156 from 2000 has the same fittings on the fuel supply and fuel breather lines, but the older hydraulic snap hose clamps in the braking system.

Sandy, your story about the manager in charge of the accelerator department having to die for an engineering change to happen is so telling of why old-school auto manufacturers are so messed up today and why companies like Tesla are eating their lunch (and taking their lunch money, too). An effective manager should never need to speak or make decisions, their subordinates should be trained and empowered sufficiently so that the manager does not need to be the bottleneck in the process. If a manager is constantly talking over or correcting their staff and insisting on being involved directly in every process, that's a sure sign of a 'bottleneck'.

Tesla IS part of the US auto industry.. and their intent was to innovate and force the auto industry globally, to follow. If some can't cut it. Let 'em die, and the space will be filled by new players who CAN compete. It will not be the end of the US auto industry. It will be a beginning of a new, better US auto industry. Tesla.. Rivian.. others yet to be determined, but if there's money to be made.. and there is.. they will come. These old oems are just trying to turn a giant ship of inefficiencies and old ways of doing things.. some may navigate it.. I sincerely doubt they all will.

@@airheart1 agreed. Did not want to imply Tesla is not part of the US auto industry. Maybe new vs. old US auto industry would have been clearer. Nevertheless, Tesla has the advantage, and surprisingly, given what Munro has uncovered so far, Ford (This Mach-E) is not as bad as I thought it would be. The question is, will Ford iterate changes in a rapid manner to continuously improve the product and manufacturing. This does not appear to be in their DNA, like it is with Tesla. And don’t get me wrong, I do hope Ford and others get there. Steep climb ahead…

On a unibody vehicle it's the structure of a vehicle to which all the removable (not "welded") components are attached. On a body on frame vehicle it's the structure to which the removable components not mounted to the frame are attached.

Guys, at 11:07 I can see at the left side of the picture that that EV dedicated brake module definitely has a bar which the brake pedal connects with... Few minutes later you're explaining that the break pedal is like a dimmer. Are those both parts from the Mach-E? If so, what else is connected to the bar of that brake module? Any servo drive or something else? As I know in the past the brake system should have the feature of direct drive from the pedal to the main brake cylinder to be able driver to brake in case of electronic or power off as well as vacuum booster. Thanks!

This car is equipped with mechanical breaks. I have no clue what Sandy was talking about. It does exist, but this car doesn’t have it. There might be a dimmer on the pedal to allow for regen blending with the brakes, but that’s it.

Good video. In my test drive of the Mach E I found the brakes to be touchy and over-boosted. Now I know why. Will be interesting to see a Lincoln built on this platform. That could really wake up the brand.

Citroen had a brake button many years ago that worked a treat at the time, also If that stirring motor fails the bill to replace it will make you cry with enough tears to easily fill your oh so useful frunk.

Did they do anything new with brake lines to support the more complex braking system? I.e. fluid change intervals, better containment of contamination. It would also be interesting to share what "Fail-Safe" looks like with those new all-electric brake systems. The old way often could handle contamination for quite a while, and when they finally failed their replacement costs were quite low. I'm guessing that an integrated electric brake system is not inexpensive to repair.

I get it with other pedals but PPL will always slam the brakes on as hard as they possibly can its an instinctive thing if the brake pedal ain't strong enough it will break.

The brake pedal is mechanical. If the electronics fail you can manually actuate the master cylinder but it requires a large amount of force and travel to do so, if it works anyway like the systems on the older Ford Hybrids and PHEVs. .

Can you address how the brake pedal works if it is simply a rheostat? Surely there must be some mechanism that provides tactile feedback and increasing resistance as it is pressed simply because that's what everyone is used to. If was simply a matter of how far the pedal was moved, it seems there would be many dangerous user errors.

It still is mechanically connected to the brake booster but also has a position sensor to apply regen braking. Under light brake pressure/pedal travel only regen is used, but after a certain travel the mechanical brakes are also applied and you start getting real feedback in the pedal. The challenge is making that transition from regen to regen plus mechanical brakes smooth and linear which is why Tesla just choose to just always give max regen with no pedals are applied (i.e. coasting), and then if you need more braking, the brake pedal is reserved for pure mechanical braking. That eliminates the blending challenges but not everyone likes heavy regen braking/deceleration while coasting.

I wish it was brake by wire so it would be easy to move. I left foot brake all the time anyhow since it gives me faster reaction times, and it would be nice to be on the left side, not middle right.

although the brake pedal works like a dimmer switch, and 99% of the time it won't be jammed hard, but I imagine in hard braking and as it ages, and as Sandy said, there are two kinds of plastic one that breaks today and one that breaks tomorrow, I dont see why it wouldn't break in an emergency when you push you foot through the floor to stop the car, ( for people that never drove pre abs cars where you knew that you had to modulate the breaks yourself)

I was quite concerned about the large slab of magnesium in the panel. What is the fire rating of something like that? I'm hoping that it is something like "not at all" but I've seen magnesium burn and it's scary. I've already read and seen reports of EVs catching fire and not being easy to extinguish, and adding a huge piece of potentially flammable material that is difficult to extinguish and sits over the driver's and passenger's legs causes me a lot of concern.

I assume they are paid upfront for a design study, and not designs per se. Maybe a bonus if their recommendation is followed within a year or so. It does not seem like they are patenting such designs at least.

If you are getting paid by that company when you did that design, you really can't do much about it. Steve Jobs designed shit yet he gets credit for apple. He would need to get his own patent, which would cost thousands, so it's not worth it.

There's still a hydraulic master cylinder mechanically connected to the pedal (Sandy was wrong about this, other folks have already picked up on this). It looks like the ABS/ESP pump and valve module has been integrated into the master cylinder as one assembly, but no matter. Hydraulic pressure from brake pedal goes to a pressure sensor but isolated from rest of brake system, ABS pump sends pressure to actual brakes...the computer decides the blending of regen and hydraulic. There is a valve between the master cylinder and the rest of the system. As long as system has power and is happy, this valve is closed...brake by wire. If power fails or faults, valve opens (default position), now you have manual hydraulic brakes although without ABS. Obviously greatly oversimplified.
