Tesla Roadster | Battery Autopsy | Gruber Motors

In this video, we decided to do a Tesla Roadster Battery autopsy, and open up one of 11 battery sheets to explore assembly process and build methods. Roadster battery sheets are a valuable commodity these days, extremely rare, since most have ended up in dead cars to keep them on the road.
We have perfected a method of saving Roadster battery sheets, re-using and repairing them, decreasing our dependence on donor cars in short supply.
We happened to have one sheet that had some structural damage, and decided to sacrifice it in the interest of discovery, and reveal the normally hidden portions, much like an archeological dig.

Actually, 18650s are still connected in a lot of applications by nickel(not stanless!) Strips. But how they figure to use wire bonding for battery connection wаs been an awesome idea.

I'd be curious to learn more on the BMB microprocessor board on each sheet. And then understanding how replacing a sheet effects the rest of the system, can the PEM read a new sheet and how does it affect the sensors inside the ESS. This video is very enlightening though, thanks for creating it.

There are loads of these around with dead batteries now. You cant get replacements. Not even lasted 2 decades. With the Elise you can still buy brand new engines from Lotus' stock. But you cannot store batteries long term, they need to be used or they will discharge and brick. In the UK there was a company selling new batteries (aftermarket) for them for a while. It burned down in a giant battery fire..

MAybe with a CAD design of the frekin' pack at the position of cell on a lathe.Try ro use some sort of drill to start drill battery itself from the pack untill you can replace with new one.It just seem impossible but i think it isn't in some circumstances.

Do you have any issues with Tesla making things harder than they should to repair? Suppling parts etc? Louis Rossman (Right to Repair) advocate might be interested in your thoughts.

Tesla does not intentionally make their product hard to repair. They would be shooting themselves in the foot since their Service Centers do the same work. They struggled with supplying parts, primarily high voltage parts due to safety and liability issues. 400 VDC components require special handling, tools, and equally importantly - experience. Not negating the fact there are unscrupulous manufacturers out there, more so in the mature markets like critical power equipment, that intentionally attempt to lock out competition with padlock software, or force service through dealers only, Tesla's parts, and service sharing policies do not seem to be motivated by these same competition control tactics.

A great video. I have a question about aluminum cooling jackets. Can hard pounding in path holes and vibration damage the aluminum jacket isolation causing a short circuit between aluminum jacket and cylindrical cells? They are in contact of each other to transfer the heat. Have you heard of any kinda short circuits and fire because of that. Is it really safe?

Since the Tesla Model S battery pack has the same number of cells as a Roadster, could a Model S battery pack (and its ancillary equipment) replace the battery pack of the Tesla Roadster? A Model S battery pack, and its ancillary parts, could be adopted to a Tesla Roadster, couldn't it? This would be an even hotter Roadster!

Could a duff battery not be link bypassed to repair the pack, as one bad battery ruins the whole pack? Maybe break the connections of the bad cell, whilst plates still on, and wire in an external single cell to replace it but sited outside the pack. An infrared heat gun should be able to detect duff cell(s) whilst pack is under heavy charge or discharge (ie it will be hotter or colder than the rest). That way the plates with the fusible links will not need to be destroyed as you would not need to remove them?

Cool. Has anyone replaced these battery packs with something more modern? eg., packs from a Model S or 3? What's the availability of these battery packs? Can you get new replacements from Tesla? Or are these roadsters dead when the supply of this type of battery pack runs out? The reason for asking is there was a Roadster for sale in the UK (where I am) with a dead battery pack. Is it scrap or is it repairable - and if so for long?

They are possible to build from scratches if nessessary.

There are much better battery cells available now. The limitation in the Roadster is firmware and electronics out of production and 13 years old. Re-doing these items for 2000 or so cars, is cost prohibitive.

They taken for parts, you can recover remaining 18650s as other folks doing with S/X and 3/Y packs.

The packs are pretty well sealed, up to a point. Length of time under water is of course a main consideration.

Looks like from tested 2nd hand modules. I know of a case in Germany (Model S) who's battery pack was replaced because of a faulty DC contactor inside. The replacement battery had less capacity than the old one and by memory the guy lost 40km of range (and was not that happy).

There was a video answering this specific question up here a few days ago but I currently can’t find it. Could have been taken down because it had some weird kW vs. kWh mistakes in it. The gist of the video is the 100kWh pack is heavier and is not supposed to be used in cars not made for it. Upgrades to the 90kWh pack are possible though (probably unreasonably expensive though).
