How I did the holographic visor for my helmet. You can use this with a bunch of different patterns or designs, from getting the entire thing to glow to a detailed HUD effect. I've also made a holographic knife, datapad prop, and a sci-fi scope.

These work without a resistor for ~3V, which is around 3 standard batteries. Any of the lighting I do uses 3 AAA

PC can go in the oven around 350*F to heat up, making it a little easier than playing with a heat gun. Also, a band saw with a fine tooth blade will cut PC very nicely if you have access to one. Great project and love the idea!!

You have the right idea but lower your temperature. I work with vacuum molded plastic every day for that thin material I would say 200-250 for 2 -5 minutes max then it should be formable. Temperature can always be increased a couple degrees at a time.

To save a TON of time cutting the main rectangle try using the score and snap technique. Couple passes with an xacto blade, then bend it along the edge of a table. The snap is a little scary the first time, but it's WAY FASTER, and a lot cleaner

I came in to comment exactly this, but scrolled to check first. This is the way. I like to clamp it between two boards or a board and a countertop, score, and snap it. Perfect every time, just like glass.

If you're going to do this, use fucking gloves. No, seriously. Leather or something tough at least. Worked with a fair bit of plastic, doing just this. Without gloves, each snap is a potentially serious laceration.

I've used the scoring tool and it works great. However, I've also used a table saw with a blade made for plastics. Granted, table saws are no joke either and you have to be extra careful. Thought I'd mentioned that method as well. :)

A couple of pro-tips for ya that I hope will help out in the future: You can cut acrylic perfectly with a skill/hand or a table saw. You just need a 40T blade for a hand saw, 80T on a table saw. On your edges: since you have quite a few angles and directional changes scraping them with an acrylic edge scraper will be difficult, you can "flame polish" them so that they're completely clear. It'll improve the look once you add LED's. For the hexagon pattern: you can absolutely use a ruler to get your lines on there without having to hand trace every line. If you happen to have access to a vinyl cutter (Cameo/Cricut) you can print out the pattern, lay it on the visor and then use one of 2 methods to etch it. 1. Media blast it with a soda blaster or sand blaster. 2. Use acetone to chemically etch the acrylic. Both will provide a super clean look.

@@impguardwarhamer You can also use the flame polish method on your edges. Just hit up a local gas station for a decent torch lighter (in lieu of a propane torch). They're and a couple bucks and re-fillable. You can get butane pretty cheap. I'm sure you're aware, but for other readers: practice on some scrap pieces to get the method down. The end result is pretty awesome.

Another great way to cut lexan or plexi, is nylon string. Take a hacksaw frame and string it with nylon kite string or something similar. Pull the tension on the string pretty tight and make a small starting notch on the edge. You are actually cutting with friction, so the longer you make your stokes, the better. Makes a much cleaner cut.

one way to avoid the bubbling with polycarb is to dry it out in an oven. keep the temp below low (120-ish deg) and the moisture in the material will evaporate out. then when you heat it up to temp to form the bubbles wont form. its the moisture in the material expanding that makes it, not air. Still have to be careful not to burn the material (separate issue of having direct heat too close). You may be able to use an oven to form instead of a heat gun. if you get a piece of metal you can flex into the shape you want you can have the plastic drape mold over (kinda like vacuum forming w/o the vacuum). Acrylic will form easier because Poly cools super fast you have almost no working time with it. either way your right on the money with alcohol (or warm soapy water) to clean it. No Windex (or other amonia based cleaners. it can cause the plastic (both poly and acrylic) to spiderweb.

I use a jigsaw with a plastic bit for cutting. Heck of a lot easier, but you have to go slow otherwise it melts/rejoins behind the cut. Cooling the plastic and bit with some cold water helps.

Might be fun to try this again, but with a pantograph tracing jig for your dremmel tool and a ball nosed diamont bur. That way you can trace the pattern in one go without having to transfer the hexagrid to the acryllic. And the ball nosed burr might give you a better surface finish.

A tip if you want it go faster to cut, have something like a work table with a small gap, so you can have a very fine toothed jigsaw. It will burn much less. To form it, find something rounded that is ovensafe and put it in the oven at 120-150C until it slowly starts to mold itself around the rounded object.

You can cut this stuff on a table saw with a panel blade, or a jig saw or even a coping saw. I would use the Router head on the Dremel with your engraving bit to get a consistent depth of your carving. Awesome work though!

Laser engraving and heat forming on a frame will give you a better effect. You should use your oven to heat the material uniformly to avoid mistakes and bubbles from popping up.

back in the day i did the same thing to some eye lenses for my gasmask....its a grate look but since you see out i did an extra step you may want to try on round 2 if you do....take a wood burner and follow the etchings ...or better yet use it as the etch tool...you get clear etches that you can see much better threw and light on the edges of it still give amazing glow in the etchings...just a fun tip :)

@@arklanbk if you take clear acrilic I used a 1/8 inch thick but that was to match the lens cups mostly ...alto you do want it thik anof that the burn is half the depth of it...now the wood burner part I used a basic wood burning kit and drew my design onto the plastic I used sharpy but you may want to experiment if you try it and just followed the lines I traced doing my best to stay in one slow motion because stopping makes slight thickness differences the light will pick up...ok so now let's say you did the burn you will have scale on the edges of it ...I ran a box cutter blade across that to smooth it out...it you get white spots in the burn just go over it agean and should be good...then just light it with edge lighting :)

Hey dude. What I'd recommend for transferring the pattern, there's two options. You can use a vinyl cutter to cut "mesh" out of clear vinyl, or the cheaper way would be to use heat transfer stencil paper.

Just a couple of things having worked with polycarbonate building museum displays, most hardware stores have a plexiglass cutter, that can be used on Polycarbonate, you just have to make the groove deeper. You can also us the cutter to scratch the lines. As for forming, it's easy enough to make a form to bend the polycarbonate around. It can be made of a variety of materials, depending if you plan to reuse it. I'd advise not to put the whole polycarbonate pattern in an oven, as it can end up being a little wonky. The heat gun is the way to go!

You should make a vacuum former it would make forming machine not to hard to make and you can do a ton of things with it you can mold anything. You can build it with most stuff you already have around the house .

ok so ill post this as to help folks save tons of time. In my Industry we use clear face shields for cutting and grinding the ones we use are made by 3M but other companies make them as well. They can be purchased at most hardware stores or safety equipment stores fairly cheaply and are flexible already but if you want with a little heat can be shaped a bit more and much easier and will hold their shape. They are ANSI approved "American National Standards Institute" witch means they are basically the same thing you find in most helmets or safety applications. The hex pattern can be made on a Cricut with clear transfer and then just applied to the lens much easier than carving. hope the info helps.

if you have a piece to form/ mold the shape to you can put your material in the oven at 200.- 250for a couple of minutes then with gloves on take the poly out and push it to your mold/form. You may have to increase the temperature slightly. But its easier to increase temperature or time in oven than to over heat the material.. But overall it's a cool visor And if you use red LEDs it will have less effect on your night vision

I would use overhead projector film to print the pattern on. Then heat it just enough to make it sticky (it is plastic, after all). I'd then press it onto the polycarb. The plastic would adhere to the polycarb like a giant sticker. If you heat the the polycarb just a bit they would bond even better. Plus, if you cane get it hot enough to flex, you can complete the "lens" in essentially one step. It would also mean you don't have to sand the polycarb afterwards. In fact if you simply heat two layers, form them, then sandwich the projector film between them, you get the same effect as etching a single layer with far less effort as heating them is a relatively simple thing.

You can achieve the same effect with paint. Problem with these methods is it disperses as much light in as out, so you can't see as well. Engraving reflects most of the light out

you still should keep in mind, that polycarbonate while impactresistant af its kinda weak to alcohol. just some advice before someone wipes his nearly finished pc visor and gets some visible deterioration. while it shouldnt happen from doing it once its good to keep it in mind.
