Hi James, I have the ES6500 version of this generator. Got it really cheap in an auction. There were six of them. Mine was just a dead battery and one loose spark plug. What a sweet machine. Sounds more like a car and it is complicated as a car. Have put about 225 hours so far and no problems. They do recommend to change the timing belt and water pump as a maintenance item. It's about 24 years old. Have also installed an hour meter.

Maybe put some mouse poison in the generator compartment. South Main Auto and Eric O is also a favorite of mine. It amazes me how great his torble shooting is and ow often he inherits problems from other shops. Also like you Eric O does the great job of telling all about his processes. I was the chief engineer of my volunteer fire dept. I always tell people that they made me chief engineer because I had more tools than anyone else. LOL. We designed our trucks and sent FD members to the fire truck manufacturers to make sure our options were installed correctly. Emergency one, American LaFrance, this was many years ago. I'm eighty years old and still do my own repairs.diesels, gas autos, generators, lawn mowers.. Your channel is one of the top ones I look forward to seeing.

Instead of grease use a small piece of printer paper over the head of the bolt. Press into socket. Works great. Learned it 40 years ago from a Navy machinist. I was a Marine on his ship. He also taught me to slight tighten corroded bolts before loosening them. These tricks have served me well over the past 40 years.

Nice James!! Yeah the starter is part of the motor mount. Not easy to change. I'll be working on a Honda ES6500 in a few weeks. It needs its oil pump seal changed and possible water pump/timing belt change. The seal requires the power head to be removed to get to it. Going to be a lot of work...

Another trick that really works to hold bolts and nuts to sockets is to use a chunk of paper towel and wedge it between the socket and bolt. Holds really well and no grease to clean up!

This was an interesting discussion on how the older technology was developed. I remember that model from my old racing days. One of my friends was a Honda sponsored rider and he had these at every race. I thought they were annoying because of the extra noise. I had a system that had its own alternator and it ran off of my truck engine. I do find it interesting how they were thinking in those days. The engine is very much like the little 600 cc Honda car engine. The generator was I think somewhat sophisticated with the AVR. I didn’t expect to see that then. Anyway I am very impressed with how well you picked through the problems and eliminated each issue until you resolved all of them. By the way, the saws all starter removal is definitely a new one for me. Best Regards Al Hartley

Looks like you had the same issue I am having today. I have a Cub Cadet self propelled mower that was a stalled customer repair. He brought it to me about two and a half years ago. It was given to him in non running condition, and he wanted me to see if I could get it running for him. I managed to get it running, but it needed a carb. I was not able to get in touch with him, so it has just been sitting in my shop since then. I finally got in touch with him about a month ago, and he told me I could have it, since he destroyed the machine I loaned to him. This one is a much nicer machine then the one I loaned him, so I'm not upset. The carb came in yesterday and we are having terrible thunderstorms here. There was a small break in the rain, and I ran and grabbed it from the shop and brought it to the garage so I could work on it this morning. It's pouring out now, so I am glad that I did.

Been watching you fix gennys for a while, it brings back memories of working on them myself in the 80s and 90s, this one in particular, I guess it was inevitable you would find one.. We were a lighting and grip rental company, and had about 10 of these, red and blue, the red ones were the later model, they were modified with barber coleman governors, and wired for single phase with 50A stage connectors, plus additional fibreglass sound quieting additions to the bodies. Quietist portable generator possible in the day, they ruled on small location film productions.

One correction about sound is 3DB is actually a doubling of the sound so it may not seem like a lot but it is a significant change. I have seen several of these generators that came from our US Navy or Airforce service branch. I have not worked on any as i only deal in Diesel Military Generators

I was just surprised that after 40 years you didn't want to take a look at the valves, but then again, compression was good and it ran smoothly without starting issues, so leaving "good enough" alone seems to be the right call to make in that regard. James, one of the subtle things about your videos that I REALLY like is the sound quality. Your recording environment is not only quiet in the background, but the room doesn't echo as if you're talking inside a metal box. And the tone of the audio is excellent! It doesn't lose all the bass of your voice, doesn't sound tinny and annoying. It's just as it should be to remain unconsciously correct to my ears--like you're a friend talking to me in my living room. Nice! All that about sound said, I noticed when you connected up the 25W bulb to the excitation circuit, the audio picked up a definite low buzz of noise, almost as if a fan had just started blowing across the microphone. But only when the excitation circuit was powering the 25W bulb, at around 1:27:20 in from the beginning. What explains that? Nice trick with the socket and the electrical tape--I'll use that! Before putting the fan back on, I was hoping you might drop it in the ultrasonic cleaner, or at least spray it with 409 and give it a scrub and a rinse. I'd have appreciated seeing the Voltage Adjustment gauge output as you adjusted Voltage up & down, while showing us the reading on your Kill-A-Watt. It's always fun to see the on-chassis gauges work, and to validate them against external/portable testing gauges in the same view, when possible. Thank you for mentioning Fluid Film. I'd not heard of it before. I can imagine a number of applications where I can use it immediately on my outdoor hardware. This was a valuable find! James, there's no way to put a value on your time & expertise, other than charging "shop rate" for your area. BUT . . . I'd love to read your itemized costs for a repair like this one, including hours for everything (research, shopping, tearing down, cleaning, adjusting, replacing parts, reassembly, adjusting again, and field testing with the SimplX) along with parts you purchased, or replaced from your parts bins--and the equivalent cost if we didn't HAVE an adequate parts bin. I realize the price would regularly exceed the cost of purchasing a new clone of equivalent size & power. That just shows your love of keeping a good old machine out of the scrap heap. The sound of that engine operating is beautiful! Better than about any other one you've shown. Thank you for resurrecting this one from the grave!

A strongly engineered machine. A monster of a machine nevertheless. It will last for many more years now. Being something of a cheapskate I would have attempted to make a battery box of my own. A bit of work- yes. A lot less dollars also less.. If it would not have turned out good enough then resort to buying an expensive new box. Thank you for this video James. Beautifully made.

I have two male cats right now. I have had one of them since he was a newborn. He is about 8 now, and we spend a lot of time together. I brought home a kitten about a year ago. They didn't get along at all at first, but they warmed up to each other after three or four months. They get along pretty well now.

I think that whomever ends up with this generator is going to well pleased. My opinion is that it was made primarily for the construction trades. Not a super amount of power, but enough to run lots of power tools and lights reliably with a high duty cycle.

Ah, the Honda GX360, a neat little engine that ran smooth and quiet. I had experience with one in my brief ownership of a Honda HT3813 lawn tractor. I wish I could have kept that tractor but fixing it may have been an exercise in futility because parts were scarce and expensive.

It sounds like Jason does the same thing I do. I have a relationship with a local scrapper that brings me any machines he finds. He sells them to me for next to nothing, so it is a good cheap source for projects and parts.

VERY thorough troubleshooting and great entertainment. The mystery box may indicate that the generator belonged to a prepper. A piece of tape or even paper jammed into the socket will hold a bolt better and less messy than grease. That was somewhat of an unorthadox method of using the strap wrench but it worked. As usual, Honda is very proud of their replacement parts.

I am not surprised that the engine was built by the Honda motorcycle division. When you took the cover off the first impression I got was "Gold Wing or Honda ST1100." Both are very high mileage and reliable machines.

Maintainability and repairability isn't designed into to many things without special, one-of-a-kind tools needed to effect a repair. As James mentioned, maybe it woul be better to remove the tins to gain bette access.

Great job James. But, come on…5 months and $200 for a piece of bent sheet metal (battery box)? You have a welder…pick up a cheap bench top sheet metal break from Harbor Freight and you could easily make that piece. Or, modify a readily available plastic battery box with some angle and rivets. Not like this thing is going to Pebble Beach for a concourse Generator Show. 😂😂. Keep up the great content!

I was glad to see you noticed that the DMMs you were using were not capable of measuring higher capacitance accurately (at least without some fiddling with the KKM828) as i was ready to leave a comment about it to let you know. I ran into this same issue with my own Klein DMM, leaving me pretty confused at first when testing some bulk storage caps in a power supply, then a known good cap, then checked the manual and had my "ohhh... well crap." moment haha. I would definitely recommend investing in a good quality dedicated capacitance/ESR meter. It may not be something you use everyday, but they pay themselves back in time and money saved trying to troubleshoot electrical gremlins. ESR being a key (and arguably the most important) point as well. high series resistance can manifest itself as a seemingly good cap, even measuring higher than its rated capacity, but when it comes time to do its job allows a bunch of ripple to cause all sorts of weird issues depending on the circuit.

James, try putting a turn of self amalgamating tape round the electrical tape repair, I have found that plain ordinary electrical tape always gives up and flaps about eventually. I have been under enough car bonnets and floorboards to be sure of this.

I have A Honda EX4500, about 20 years old. It stopped putting out voltage, after checking we had a bad voltage regulator. A $25.00 replacement regulator from E-Bay, an the generator is ready for another 20 years of service. Of course we change the oil on a regular schedule, adjust valves, replaced spark plugs. One more thing I converted it to propane, which is easy with the conversion kits they have now.

Yeah, just a little snug! 😆 Kind of surprized to see a 5500 generator coupled to a liquid cooled twin cylinder engine. With a twin, I would expect a much larger generator. I have a single cylinder air cooled 6500; but I guess it was the tech of the day.

That emergency EDC you found was likely lost when someone was using the mirror to find a bolt to extract the starter most likely. Additionally that grey capacitor across the DC brushes really helps clean up the output sinewave, so you loose alot of the sawtooth look to the output AC James. I did the same on my 5.5KVA genny when i was doing a full overhaul and found the output quite messy. After adding a 300 micro farad electrolytic capacitor, boy did that smooth the sinewave as well as killed about 15% of the THD so it was about 5% at full load by adding a low pass choke (about 10 turns of 25mm cable around an iron core on the neutral cable) I am truely green with envy that you have a V twin version of my 13HP genny as when you first started it up... That sounded so smooth and you don't get half as much rpm sag when you drop a full load on it whilst warming up. Bravo once again and you were right to go right through that beast in a box and resurrect it back to a sweet condition... A 2 hour video session at your side is glorious and I cannot help but be envious of whomever ends up benefiting from your time and efforts as that is a hardy and likely bulletproof genny now you have worked your magic...Oil pump, water cooled, boxed and a Honda means sweet, reliable, quiet and a keeper. Well done sir, thanks for taking us with you and keep em coming.

25 mm wire on a choke? 25.4 mm is one inch? State the actual wire diameter. James should attempt your modifications to smooth out the THD. Without smooth output it is an oversize,overage, overweight, overpriced parts and modest output generator. Great machine in its day, but it's day was 40 years ago ! Can it be relied on for important use? Not even a backup pullcord. I have an EU 3000 Honda Inverter generator 2800 continuous output. Nice overweight (130 lbs dry) generator. Just bought a a refurbished (77lbs dry) HF Predator 4550 start,3650 continuous run Inverter generator for $267 including tax on Black Friday. Both generators have 30 amp twist lock plugs. I have read that they can safely be paralleled.

I understand your initial concerns, first someone has tried to cut the starter open, then a metal tin obscured in the depths of the engine taped up with a mirror!, I was expecting a call to 911 anytime.

Hi James, If someone keeps equipment outdoors, having a stray cat around will solve a rodent problem. I just did a BING search for a diesel, water-cooled generator. I found one at Affordable Generator. It's an AGL 15kw with a 4-cylinder diesel water-cooled engine. The price shown was $6,495.00 plus a $200.00 crating charge. Consider a look-see for yourself.

The Honda HT3813 lawn tractor used the same engine and they sold the engine itself as the GX360K1. Somewhat similar engines were used in their RV generators. They also made a 3-cylinder diesel, and I think the diesel might still be sold in other markets.

Heads up on putting matches in something that vibrates. I stored some strike anywhere matches in my tackle box in my boat and during a long bumpy boat ride back to the landing they lit. It smelled like something burning but never found what was burning. Weeks later I found the burnt matches. They must have starved for oxygen and extinguished on their own. Could have been a very bad day!

That would have been an expensive generator in its day. When you said the motorcycle division developed the engine I really wasn't surprised. It sounds totally different than a regular generator engine.
