For large surfaces I go to the dollar store for cardboard / art board but for small areas, I use cereal boxes.

You can use cardboard template with the plasma cutter as well. It won't burn!

For the crossmember with the exhaust hole cut out, were there body mount bolts on it or are the two pads just kind of sandwiched between the floor and the top of the crossmember? As far as templates I use poster board from the dollar store

I don't recall there being a bolt there. And that is a great idea for templates

This and that garage is building a chevy coupe on his channel he purchased an aftermarket 4 link kit and when he was installing one of the eyelets broke off of the control arm so you want to re question the quality of parts you bought

a C notch is just a 45 to center on either end and you select the width of the actual notch for proper clearance... you made it too hard on yourself......
