Why not use a small metal pin? Cut it just a little larger than the foam sides and take a hammer carefully flatten out the ends. A softer metal won't need to be hit hard so you could focus on accurately hitting the pin

You seem to use a brush when adding weathering, to speed things along you could use a spray bottle (maybe one with an end to change from mist to squirt) I used a barbers spray bottle, it helps to do a large area quickly, the squirt helps to add splash patterns (up boots and things)

I've never worked with foam but ... you can get tube eyelets that are long enough to fit through 10mm foam to act as a bushing to take a hinge pin... You'd probably have to glue them in place so as not to compress/distort the foam.

Quick tip I leaned long ago, when using contact cement, cover the areas on one piece, with the backing paper from a sheet of letraset or equivalent, the kind of paper that doesn't adhere. then as you lay one side onto the other, you pull away the sheet. We used this technique countless times when adhering rubber gaskets around awkward shapes. As you say, once they touch, they stick and the whole thing has to come apart (not easy) and you have to start again... Hope at least some of you find this useful. I hear non stick baking parchment works well too, though I have not tested that, so don't take my word for it

You guys make the best stuff! There's one helmet I'd like to see you make. It's a bit on the simple side but after watching you do screen tints on plastic I this this one would be a great build: The Cobra Commander Helmet. Not from the movie, from the cartoon show. He was a true villain from the 80's and I always imagined that helmet to be quite stunning with a tinted and mirrored face shield, with the rest a shiny metallic blue. That said, great episode!

Thanks for the tutorial and template. I'm using it as a base for a different helmet. Only problem I ran into was that despite printing as instructed I still had a sort of margin that cut edge pieces off. I guess that's on my printer. Fortunately what I plan to do this isn't a serious problem. But I also had two extra pieces for the rear dome page 2 of 6 (not neck guards). Did I miss what that was for? Edit: yeah I did miss something. When the instructions said that some parts would be broken up I didn't think it meant literally. Still fortunately it was the back dome and the difference isn't too big, and luckily I figured it out before cutting into the front visor.

I am wondering if there were plenty of solutions replied in response to the hinge part question of the helmet. My first thought was the use of round neodym magnets hot-glued into sinks in pairs on both sides, plus a weaker pair on on the top to temporarily keep the visor open. The magnets should have no problem while hinge'ing and should not fall apart. Wondering if magnets ever been used within props. I am totally fascinated by watching these videos, but never did anything like that. Keep up the great channel!

awesom video as allways bill!!, and I think that for any "visor kind" of part of a helmet you can use chicago screws as an alternative :)

What’s with the big metal plate at the back end of the heat gun? Is that to dissipate heat from the handle or shield the face? Or something else? Mine doesn’t have one.... so I’m curious

You may have a video on this and if you do I apologize and maybe you can point me in the direction but do you discus how to scale the size of these helmets? I was thinking about making one for me and my 8 year old.

I wanted to get some of that foam from SKS but it doesn't look like they ship to Canada :( We have very few options up here in the frigid north.

Can you use something else apart from a rotary tool? Something easy and cheap?

Destiny's Ace of Spades actually has a color-shift/pearlescent look to it on some of the dark grey sections, but I have yet to see any Ace of Spades builders tackle that effect!

If you can find a rich blue color shift paint, I'm thinking if you darken it with some metallic black, you could make fake bluing for a gun like a S.T.A.R.S. Beretta or something

I'm wondering how effective it would be to tumble the scales instead of rounding them over with the rotary tool? I don't know how EVA works in a tumble-roller (or just a coffee can with some marbles or ball bearings or something) but if it did a decent job, it'd be a lot easier than doing each individual scale, especially if you were doing something like a suit with it

Tumbling EVA foam likely wouldn't do anything except to dent or flatten it. It's soft material similar to the texture of a yoga mat.

Toluene is also absorbed through the skin and can be really toxic, so good going on the warning. Acetone will melt super glue.
