Beautiful build! I love the idea of the meat tenderizer for texture:) I use a hair brush with bristles all the way around and small nubs on the ends of them. I just heat the foam and roll it around.

I’m in the process of building this helmet as a warmup/trainer for the steel armor and, eventually, a few custom designs I’ve been kicking around in my head for years. I printed both patterns and did my mockups with just the paper patterns and tape. I had thought that the small would be way too small, but it actually fits me just fine. It looks like it would also work for my enormous-headed husband (seriously, huge head, he has trouble buying hats), though with less padding. For those of you curious about BoM details, mine took less that 1 sheet of HFT puzzle-y floor tile and about 1/3 sheet 12”x18” 2mm foam. I checked WM and HL but only Michael’s carries 6mm foam in my area. For the 4mm I’m planning to laminate 2 pieces of 2mm together with contact cement or buy online. At this time, the affiliate link for plastidip is the same price as at WM, so I bought several cans. I may use a different horn material since I plan to do some light larping in this helmet and I don’t want anybody to feel bad about destroying my horns. Currently I’m favoring sculpting it out of pipe wrap or eva foam or even 3D printing them, since there is a model for the iron helmet horns on Thingiverse. Thanks, Punished Props!

For cutting our little details with the 2mm foam, you can use something like the Cricut, too! I use mine to cut 2mm and 3mm foam for me all the time - can cut myself hundreds of scales and the like very quickly, uniformly, and with no hand cramps. ;)

I built this helmet in 2017 or 2018 and im building it again in 2024. I want to check how much my technique has improved. Also, my original was rushed to get done for a contest the next day, and i didn't do all the recessed parts, just engraved the detail patterns. When i first made this, I confused the steel helm with the iron helm, and only caught the difference this year. So, all new horns, and include the chainmail this time!😅

Love this one guys, finely got a use for the chain mail I made years ago, I used to butcher in a past life and we had a chain mail glove (not before stabbing myself about 100 times) and I thought I'd have a go @ making some myself very time consuming as the rings were about 7mm in diameter keep em coming Guys.

I wonder why you didn't use the texture at the back of the foam? it seems similar to the meat tenderizer texture.

It is quite similar, but a little too large and too raised off the surface of the foam. It was easier to create my own texture than try to make that texture work - it's also a slightly different surface than the non-textured side, and doesn't take glue as well.

I am from the UK. What paper size is the template set up for? I have printed out the smaller helmet template and it looks really small. Can you tell me what the sizes are between the dotted line perimeter of the template so I can check my scaling.

Great project! Quick question about the Barge glue pot. Do you keep your pot indoors or is it ok to have in the cold garage during Winter? I had some adhesion issues gluing my EVA foam edges together when keeping the glue pot in the garage as well as letting cemented foam edges dry in the cold. Your advice is greatly appreciated :)

Thanks so much for watching! I always keep Barge indoors and out of freezing temperatures or temperatures below 40 degrees. It won't necessarily freeze but it can be negatively affected.

When cutting the rings with the bandsaw, what TPI blade do you use? I tried a standard wood cutting blade and the rings came out pretty rough looking.
