1. the face shield I used was too thick so it spread the whole head out. The link has been updated to the better version. 2. The template has been updated so the front/face pieces are longer. You can see these changes in the above link for the cardboard version as well.

Huge thanks for this tutorial! My son's helmet for his Mando Halloween costume was delayed in shipping leaving me about 24 hours for a plan B. I found this tutorial, and much to my own surprise, was able to create the helmet. I really appreciate this. With all of the disappointments in 2020, I was happy that his Halloween costume wasn't a letdown as well.

Really cool to see prop makers using each other's work. Shows how cool the makers community is, and that the patterns work well. Great job on the helmet. I was also inspired to make a Mando helmet, but I did not stick to the pattern. It's custom this way, and challenged me to be a little creative with the finer details at the end. But overall, Prop Shops pattern worked well for me too.

Looks sick. I recommend hitting the dome parts with a heat gun before glueing them. The heat will allow you to bend the foam and it’ll keep its round surface after. Totally dig the use of pva to coat it. Plastidip is nice but it can leave a texture that you don’t get with careful application of pva or mod podge which is my coating of choice. Keep up the good work! :)

Thanks! I agree, I skipped shaping the pieces with the heat gun for simplicity thinking they might naturally bend into shape once glued but that didn't happen as much as I would have liked, so next time I'll shape them a bit more first.

Finished! I couldn't get Rust-Oleum oil brushed bronze, so I used a Ford colour - Acron Bronze. It gave a good base for the chrome paint. I weathered the surface with an acrylic wash based on brown, but an unrecorded formula of browns, flesh pink, yellow/green. Putting in the viso was a PITA, but I finally got it done in time to give it to Santa for packaging and delivery. The final verdict from the grandson was that it was 120%. Even better, it is something that he can play in, not just stick on a shelf to look at like the $200 retail ones. I can see that with more experience and time I can turn our better helmets. Next project is Grogu's cradle, then the blaster long firearm, and then the sidearm. Thanks Dustin for your video, link to plans and rapid responses to questions.

It's pretty big on me (I would need to add padding inside if I planned to wear it a bunch) but I just measured the outside, around the "eyes" and that's 30 inches. If it's for a child I would say just try scaling the printout 90% or maybe more. You can always tape together the paper templates first to get the size right before tracing onto foam.

Here's a way to adjust the fitting of the helmet for a smaller head. The Look at the video at 1:20 which shows the 10mm sheets. They have an edge strip to make tidy edges when used as floor mats. Take those strips and cut off the pieces that jut out. Then you can make a ring that fits around the child's head and glue the ring inside the helmet. You would have to place the helmet on the child's shoulder to see how far up from the bottom of the helmet the ring would have to be put.

What is the purpose of the craft glue coating and can Elmer's glue, or any that dries clear, be used?

It’s the same general type of glue, “PVA glue” with the same ingredients. So yeah Elmer’s could be a substitute it will just be a little trickier to spread with a brush. The various types of PVA have different consistencies which help with application. So even though they are basically the same, “tacky glue” is super duper thick, so it holds things in place right away, “Elmer’s” is sort of medium general use, and “craft glue” is very thin and spreadable with a brush. Hope that helps!

I made mine out of 8mm foam and found that my sides bloated out (probably due to my own human error) so i cut a diagonal slice out of both side pannels to tapour it all back in. Thanks for the video!

Mine is coming along very nicely. Everything fits, but if you cut something short you can always add a strip. The Golden Rule is to take your time. You can't end up with something good looking if you rush the preparation. The biggest problem I had was i working out which way to cut the bevels for the side pieces - Here's a tip: To work out the angle cuts try to work them from a Right Triangle that has the two acute angles 40 and 50 degrees. Then, since the thickness of the foam is 5 mm, the value of Tan 40 x 5 = 4 (approx), and Tan 50 x 5 is also 4. So you just have to mark the foam 4 mm inwards from the top edge of the sheet for an outer bevel, and the same distance from the bottom edge for an inner bevel. I ended up making the side pieces from 10 mm sheet, leaving out the 5mm stuff. In that case, the marks are made 8 mm from the edges. If you can't figure out which way the cuts go, watch the video closely from 1:40 and be prepared to pause it. To fill any gaps in the joints, I made a paste of talcum powder and PVA glue. Make it about as thick as toothpaste. Apply the paste along the joints with a flat stick, like a coffee stirrer or ice cream stick. Try to remove any paste not in the joints to save on the sanding. Use something like a 240 grit paper so that the surface of the helmet does not get too roughed up. When you are cutting the pieces from the 5 mm sheet that go on the side of the helmet, cut out the circular slot before you cut the whole piece from the sheet. The width of the outer solid ring on that piece is 4mm measured from the outer wall of the slot.

It's true though it's not due to being rushed, it's simply that the front pieces could be a little longer. Also I've noticed that the foam has a tendency to widen out when sitting on it's own so I ended up pushing the sides in while applying some heat and got it to hold it's shape a little better.

Dustin McLean if possible, when I had a similar problem with my foam Kylo Helmet, you can reinforce the inside on the sides and seams with small strips of foam and also do what you said and use the heat gun. Holds better, if you have room on the inside for it.

I'm afraid to use the heat gun now (even on the inside) because of the way it totally boils and peels any PVA glue nearby, but I might try it. Because pressing in both sides a slight bit helps the look of it a ton (but I think another problem is that the templates for the front face pieces are not nearly long enough. I might update them and make another just for fun)

I based mine off of Punished Props too, yours is a bit too wide much like my first prototype. It great work all around, and you used some very innovative tactics to get more specific with the face pieces i.e. thinner foam. I would also recommend utilizing the heat gun before assembling the parts because it really did help me when I made mine!

I would use the heat gun on the initial shapes if I did it again. The most gigantic problem with theirs is the front “cheek” shape is totally wrong. Also I hated how far the back of theirs stuck out, I shaved several inches of of that. It turns out the plastic face plate is what makes mine sit so wide, it looks much better now that I got it to hold in more tightly but I do think the face pieces should be at least an inch longer (this height was based on theirs too, the face is much too sort in comparison to the dome of the head.)

Those are actually garage floor mats! You can find them on Amazon by I get a 4-pack at Harbor Freight for $10. They do have a pattern on one side but that’s usually fine. Aylin can find a lot of videos on YT where people show the basics of how to cut, sand, shape and glue them, it’s a great material!

Hey Dustin. Attempting this for my 8yo daugher's Sabine Wren costume. Could you share what head size your template is best for? I'm assuming I need to scale down a bit to fit a child's head but it's difficult to know how much without assembling all the parts first.

Awesome! It’s definitely meant for an adult head and it’s very loose-fitting. You could try shrinking the print-out like 80% maybe? If I were you I’d print the templates and just quickly cut/tape a few pieces together to test the size (just the paper) and keep changing the percentage until it seems right before tracing & cutting any foam.

The one I used in this video is too. It looks black, it’s just a little bit green-tinted when you’re looking out of it. 👍🏻

Do you have a link or recommendation for the visor you used? Keep trying to find the right item for that, but haven't found it yet.

Here's the one I used but beware, it was EXACTLY the right width so there is no room for error. Also it is very thick which is why I had to use the Dremel. I don't think I'd buy this one again, so maybe try browsing around at the related items and maybe you can find a different one: www.amazon.com/gp/product/B000LB4P72/

i can only print on a4 paper, will that effect the final sizing alot because you use 8x11?

It wasn’t exact, I just eyeballed an angle knowing what I wanted it to look like when the 2 pieces were glued together.

What head circumference is the 100% size made for?

Not really sure, just “adult”. It’s fairly big so you can tape a few of the paper template pieces together before doing cardboard to get a sense of the size and then change the printing scale
