Thanks, Mike for a very thorough video on these Denso starters. I'm doing an inspection for wear on a Summit brand Denso starter for my 67 Ford Mustang. The snout is different, but the solenoid and reduction gear/motor assembly are the same. My biggest concern was putting the brushes back onto the commutator. You covered that and everything else. Thanks again even if it's been 7 years after this video was made.

On the side of the road, no parts available, remove the cover off the solenoid pull out the plunger, sand the contacts or use pencil eraser loosen battery side contact slip a piece of business card under contact and re-tighten. This will compensate for the worn away area and make the plunger stay in contact until you can do it right. Great video!

Well done. Here's a simple [and cheap] trick for brushes on this style holder: get a short piece of pvc pipe a little larger than commutator diameter and use that to spread brushes before setting the holder assembly on commutator. It's soft, so nothing gets damaged, and you eliminate the risk of chipping new brushes on install or nicking the commutator with bad angles. Just slide it on once you are setup.

this is an awesome guide. this is the same as a toyota land cruiser starter for diesel motors 2h and 12h-t. instead of replacing the copper contacts, i ground them exactly as flat as each other and polished on a sharpening stone. got it back together and its never spun so quick.

@15:40 Alternately, when you are tightening the nuts for the solenoid contact studs, install the plunger and hold it down on the contacts to keep them flat while tightening. That works well for me.

It helps to leave the spring out when you do this, but it works great. The contact surfaces will all be parallel to each other after the nuts are tightened. Double check your work and don't forget to reinstall the spring.

Mike. Very nice video. You've explained things well and thoroughly. You stayed on topic, showed us what to do and didn't break anything (unlike many videos I've seen). I have one question tho; you use white lithium grease on everything but on one part you say to use dielectric grease but use white lithium anyway. Dielectric has insulation properties while white lithium tends to conduct electricity. I saw that it did work with the whie stuff but I am wondering if Dielectric would be better (or worse) to use instead.

Many other videos just show you how to change the contacts. Ours shows you how to service the whole starter which is a good idea.

Harley starters on Evolution and later models are Denso OSGR and their rebuild is nearly identical to this video.

This is a great tutorial. Inside the solenoid there are two wires that connect to the black connector. This black connector has broken off and the wires have separated on my starter. Can these wires just be soldered back to the connector? You can easily see this at the 10:30 mark toward the upper right of the contacts.

Just pull up gently on wires to make sure still connected to coils. Re-solder. Make sure outside nut is tight enough to prevent spinning during installation or hold with some kind of tool from the inside.

Housing paint at 7:23. What type of metal is the housing? If it's aluminum then a water based acrylic is recommended by several websites. If it's another metal, you may need a different paint.

Rebuilt 90 Honda CRX starter w new contact and plunger. It still has same symptoms. Intermittent starting. Always starts when cold. Sometimes only clicking when hot. Always clicks though. New battery and good cables also..

If you need a quick temp (or permanent) fix to route around wiring problems you can use a pushbutton (or spring loaded non-latching toggle) switch (don't forget an inline fuse or blade circuit breaker which fit inline fuse holders!) between any always hot or "hot when ignition is in on position" power source and the blade connector on the solenoid. Don't forget to neatly zip tie your wire out of the way and protect it from chafing where applicable.

More questions. You advise to spray the inside of the housing with dielectric or flat paint. Would liquid electric tape also work? I'm assuming you want to insulate that area. Lastly, what do you advise to use to clean things? Would a solvent such as denatured alcohol or throttle body cleaner be too caustic? What about something like Simple Green followed by rinsing, or is water to be avoided?

No, I would not use liquid tape there. Red insulating paint or spray on tinted ignition sealer would be optimal. If none handy, just regular paint would be OK. Mineral spirits with a good soapy water base rinse and thorough dry. (Dawn is great for this, or if no greasy residue is present, just use Dawn)

how do I handle the brushes? starter kicks in great but it draggs. every other part of it looks great, I'm going to replace all of it anyway, but no since in going farther till I fix brushes

Your video is very useful, thank you Mike , but i have a question, my starter like the one on the right ( i have a 2002 dodge caravan), was not turning most of the time, but one thing i could not understand is, in the morning( is cold here now in Canada), the starter was worse then when was warm during day time when i was driving around( this van is a commercial van), i stop and go a lot, turn on and off a lot i mean, why when was cold first thing in the morning was bad then to other times....by the way i change the starter today, and have the old one, i want to rebuild it myself.i haven't open it yet, what do you think is wrong with it.

I'd like to bench test my starter now that I have it all back together. At 22:56 you mention an alligator clip. What is the alligator clip attached to (the end of the alligator cord that ISN'T touching the starter). I have jumper cables, but where does the alligator clip come from?

Never mind, I figured it out. So we are just to touch the other end of the alligator clip wire briefly to the positive red clamp.

My starter has the same look as the one you show at 0:21. It has the black plastic piece (which I will refer to as a "boot") inside which is the ignition trigger wire. That wire on my starter, on the inside of the solenoid is loose and the black plastic "boot" is loose and comes part way out and turns part way around. Could it be that I need to redo the soldering on the inside of the solenoid where that wire goes through the metal case? It shouldn't move around easily should it?

No. The part you call "boot" is an insulator. Boots are flexible. It is pressed into the aluminum housing, but it CAN be carefully tapped back in by holding a thick piece of wood (like a very small section of 2 x 4) on the insulator's outer shoulder and lightly tapping on the 2 x 4 with a small hammer. If the wire attached from the inside is broken, this would be a waste of time, however it could be soldered back on after fixing the insulator in the aluminum housing.

Great video. It's nice that you show everything and you explain things thoroughly. I just had one question and it might be a dumb one, but what kind of oil are you referring to? Thanks, I'll be following this guide to rebuild my Denso starter. Also I just took a look at my starter and my design is a bit different. I don't have long screws like yours. I do have 4 screws holding the part with the brushes in it but they're very hard to loosen and I don't want to strip them. Any thoughts?

Tap briskly straight down on them with a hammer 'till the x patterns mushroom over a little. Then tap the Phillips tool straight down into the x , reforming it. OR small newer vise grips sideways to screw.

@@rebuilderinabox So hit the head of the screw straight on? My screws are sunken in and therefore flush. I might try the small vise grips. If I get these out could I just replace these with screws with the same pitch and thread but put ones with a hexagonal head so I could just use a ratchet? I'd only consider that route if I had to use the screw remover. And when you just say grease in the video, is it always referring to lithium grease? Thanks a lot for the help.

@@mugen1237 . Yes, straight on. Straight down on hard surface. Also a little heat on the side would not hurt.... It may be hard to find a bolt with the right pitch and length, but the right size head. White lith. grease on the threads insures no more corrosion/no more problem with dis assembly.

Great video. My dodge caravan starter keeps trying to start the car even with no key in the ignition until I disconnect the neg side of battery. Could the contacts be shorted and this kit fix it. I have not removed the starter yet. Thanks

It is recommended to use the White Lithium over the multipurpose grease. However if that is all you have you could get away with it as long as you use the multipurpose grease very sparingly.

Question, If you have a Denso type Starter that the Bendix and Solenoid both function perfect and solenoid contacts are good, and brushes and comutator look good on but will only crank intermittently if at all, what is the usual problem?

Why do you have to put white lithium grease where the brush holder makes contact with lid? I've been working with starters and alternators for years,never seen even manufactureres doing that. These spots have to be as clean as possible.

It help the plunger to not stick as it ages. The back we put it on to help keep a solid ground contact for the starter. We have done it this way the last 30 years.

After you have done quite a few of them, you should notice some of the cores are pitted and failed in this area. White lith on the inside and epoxy on the outside (Mitsubishi diesels)prevents that fairly common scenario.

With a good battery, cables and connections, "100K"... if brushes are good which would be normal as shown in video.

Many years! These starters are standard on Harley-Davidson since the 1980s (first used on Sportster, later on everything else until today) where they work MUCH harder than on cars due to design constraints and tiny motorcycle batteries. They are outstanding starters. I've worked on many of them.

@@rebuilderinabox Outstanding video Mike as am currently replacing a failed Bendix/starter clutch on a Denso starter on my 2000 Harley Heritage Springer Softail. Have 46K miles and the starter clutch is notorious for failing where you get the starter whining sound but will not turn engine over. Bought a ALLBALLS starter clutch and your video was extremely helpful! BRAVO MIke...well done!

My starter motor was clicking but not doing anything so I've replaced the contacts and plunger and cleaned everything and it's still just clicking!

Perform our diagnostic video. Probably bad voltage to the starter if it was rebuilt correctly.

@@rebuilderinabox thanks for the reply! I've installed a different starter motor and it works fine so it's got to be something wrong with the starter motor. I'm guessing electrical since everything spins freely and the main gear moving in and out smoothly

So no gears then? There's an occasional noise upon starting that sounds like a stripped gear trying to run, but next attempt is successful. Toyota tech seems to think starter is bad. I've replaced contacts before but if the Bendix or other gears have a stripped tooth/teeth, am I stuck just buying a whole new starter, or are replacement gears available?

Sorry no. The kit only comes with what commonly fails. If the starter has been subjected to something (kickback or whatever)that would strip those gears, the entire unit is probably junk anyway. That scenario is a good example (although rare) when the rebuilder is further ahead to throw it in the scrap and move on.

Crazy is going to a big box store, paying triple the cost of doing it yourself, then doing it over again every 6 months till you finally get rid of the vehicle to get rid of the headache.
