Ingot mold for Tally Ho’s internal ballast lead.

This video is about the making of a prototype ingot mold for Tally Ho's internal ballast lead. There is around 300 ingots of two types to cast and install in the boat so there will need to be multiple molds made of each type to speed up the casting process. I'll make another video of the final shape when we get to that point but for now I just need to get this one built and in the mail to Leo. The second ingot shape is a simple flat pan style but both molds will be made to yield an ingot of around 120 cubic inches and right around 50 pounds each. Rounding up in metric it would be about 2000 cubic centimeters and 23kg.

Miller Digital Elite. Has a button to hold at shade 3 for grinding but I don't use it because it doesn't auto darken again unless you disable it and direct arc flash sucks. Although I will tack projects together without the helmets sometimes what the camera doesn't show is that the arc flash itself is hidden behind the cup and my hand usually. Thanks for the question, You can find the helmet at almost any online retailer and the consumeables for it can be purchased in groups of 50 for best economy.

I'm blown away every time I think about what's gone into her. She has without exception, the best components available today, with a perfect hindsight understanding of where her faults were and correcting them. Best bronze floors, large bronze strapping, her deck bling is top notch, her powertrain is intelligently thought out and made up of the finest materials Leo could find. This ship will easily last a century or more, much of it no doubt under Leo's capable hands. I look forward to seeing what he does with her.

I made one of those a long time ago. Except it was for a 5000 pound chunk of lead for ballast in a sailboat. I had never done anything like that, and I don't think that anyone at the boat building company had either. A lot a work, a chainsaw, many hydraulic jacks, some very frightening moments, and I got the job done. Nobody got hurt.

Marvel model 8 mark II. 18"x20" capacity. I replaced the three phase motor with a single phase. Simpler than a vfd since the speed is already controlled thru a variable pitch pulley system. That set of v blocks just simplifies non critical fixturing and work holding in an open workshed in the PNW so they have the life they have:-)

Marvel model 8 Mark ll. 18x20 capacity. speed is controlled by a variable pitch pulley system but perhaps the most amazing thing is the power feed which is a powered turning shaft interrupted by a pair of round plates one of which that has 6 small corks (yes corks) in it that supply friction to the idle end when forced together with a counterweighted arm to advance the saw head as the blade removes material making room for it to move. If it hits an obstruction it just stops without ruining anything mechanical with the saw. Just makes me chuckle every time I use it at the absolute genius behind it.

I did it on some timbers 24 years ago and was reminded when I came to re-model the building I’d made. It had my name and the guy who made it with me. Lots of work comes out of shops like ours :-) The saw is a Marvel model 8 mark II. I left some info about it in some other comments here. A guy can live without one up until the point that he gets one and then it's irreplaceable. One piece of info that I left out of the other comments is there is a series of trip levers and stops you can set to kick the auto feed out of drive if you want to only cut partway thru the same part over and over again. I spent almost ten years chopping up every kind of metal with a pair of Marvels just a little newer than yours. Absolute beasts. We had a brand new 20 x 24 in the I beam shop and it was awesome! I loved the older machines more though. Sad to see yours so rusty but I understand the conditions are what they are up here in the PNW.

They say the only thing that will stop a Marvel is OSHA:-) The rust bugs me too but its made out of such good steel that it cleans up in a jiffy when spring really hits. I've tried running higher concentration of soluble oil in the coolant and it helps protect it but it absolutely slimes everything else around so i quit that. I'll probably just make a cover for it to see how that helps. I also have the version older than this one which is just the plain model 8. It hasn't been converted to single phase yet but I got a great price on it at a local auction and I knew it had just had a ton of new parts put on it. I'll probably restore it a bit and build a dry shed for it. They just do so much work and you can walk away and leave them running to do it.

@@ShredPile Oh I'd love to see the older one. Make sure to film it when you rebuild it. I would get OCD when they started getting rusty and break out the oil we used for drilling and grab a handful of chips and use them like a brillo pad. They were the only clean things in the shop. LOL Have you tried hosing it down with WD-40 or similar after a good scrubbing? I think we used liquid wrench as our cutting fluid for drilling and it really kept the rust away.

@@ShredPile ACF 50 and Dynax UC work a treat for rust reduction. Dynax UC takes a few weeks to cure but lasts for years once applied. ACF 50 is good for top up on new areas of rust.

Good day. In my area , it`s prohibited to tucking pants into boots when welding. Idea behaind this- when molten metal falls on to your pants - it can roll into your boots and cast severe damage.If pants OVER boot - to drop of metal just roll to ground , leving you save.

Three things; -the shape- all sides are angled 3* - the fact that lead shrinks a lot as it cools - and a spray on dry graphite lube that I prepped them with:-)

You have some awesome tools. Especially the Do-All saw 👍 But why use Dykem layout fluid when you cut groves in your part with an Awl. A simple pointed object such as a Needle would work. Using a Machinist square would also make the layout easier and you can mark both sides of your work. And wearing Rubber boots while pouring LED 😱 1/2 second melt time 🤔 But your finished product looks and works perfectly 👍👍👍

Yeah it’s definitely a ‘plan your best order of operations’ game when you are cutting out a list so you have to toggle back-and-forth between angle and vertical as little as possible but the accuracy of it is nuts. For the final molds, I ended up bolting a rip guide near the front edge and moving the cut head all the way forward to use it like a vertical Bandsaw at that point.

That’s exactly what I thought when I first got the drawing. I didn’t get an explanation with it but once I got it headed his way I asked about it and he told me that they’re meant to hang in between the frames. The frames are doubled if you remember And each one of these will hang to that centerline of the doubler. The final design has an unequal step height from side to side so that they hang over the bronze floors. This particular shape will get a hole drilled in it and be anchored to the frames with a screw. There’s another flat pan style that’s low and wide that will make another layer over the top.

I can see issues with that mold if the side walls are going to deform after some extended use due to the build up heat of the mold. Because that deformation might eventually prevent the ingot from getting released from the mold, or at the bare minimum hard to release from the mold. I would recommend to weld supportive gussets or ribs over the length from the outside walls from the mold in order to make the mold stronger and to prevent deformation of the mold after extended use. That will also help to cool the ingot a little faster.

Thanks for the input,. We talked about reinforcing it, but decided that going with quarter inch material would be sufficient for the job. Since this is just a prototype, it really doesn’t matter. He’s since received five more from which to pour the ingots that he needs. He doesn’t really need that many ingots so I don’t think it’s gonna be an issue of overworking them. It also seems unlikely that they could be used elsewhere due to their unique shape so if they can just make it through the initial onslaught of abuse we’re home free.

If its sticky you could also just soot it up with a bit of acetylene. Did they give you dimensional or weight tolerances for the lead? Just to make lead a bit less toxic to be handling they could rattle-can shoot the ballast weights with some paint. Its the oxides of lead that are poisonous, not the metal. We live in a world of increasing regulation... just a thought. For diving I used to spray paint my 3, 4 and 5 pound weights a different color. Made it much easier to string together a weight belt. In university we spray painted our shielding bricks (radiation shielding in a physics research center).

It's probably been at least a couple years ago now that he put up a sketch for the drip tray under that crazy Kubota based engine he has and It seemed right up my alley so I hit him up over it and ended up making it for him. A bit later I got a chance to work on another tray for the floor of the head that will probably make an appearance soon. and then just a few weeks ago he sent me the sketches for the ballast ingots and here we are. So I will end up with a few pieces that are more or less permanent to the boat but will almost never be seen and i'm totally fine with that, some people are just made for steerage:-) Port Townsend is about 250 miles north of me but Ups gets stuff there by end of next day on standard shipping so it's pretty easy to just drop it in a box and print a label. It's clear that a lot of people have been drawn to help Leo and i"m no different, Location and the right skill set made it really easy for me to help in the way i'm most comfortable doing. The fact that it now has a chance of boosting my reach a little is a bonus because I hadn't even really thought about a channel when I did the first two projects. Anyhow, there will be another video of the final molds at some point. He has the tricky ones and will have the simple ones soon so stay tuned:-)

Is there an imbedded handle in the future for ease of handling and placing and removing from the sole spaces??? Or isn’t that necessary for their intended placement?

thanks, I thought the same thing about a recess for some sort of hook or handle and offered the idea when I got the drawing but we decided against it for simplicity. I think the minor angle to all surfaces helps a lot to provide enough enough edge to pick them up easily with. In the end, although 50# seems like a lot when it's in such a small package it fairly easy to handle. Thanks for watching!

My pleasure, there was just the two types. I ended up making 5 of the stepped and 6 of the tray style. Nic modified some of the stepped ingots to fit into narrower frame bays but it sounds like if we had left the original dimension at the step alone they all might’ve fit better. 300 total of two types, this style he needs less of and he already has the final shape molds. The simpler flat pan style are almost on the way to him now. Thanks for checking this out and I hope you come back for the video of the final molds.

What video shows the ballast being installed in Tally Ho. Thought they had external ballast keel. (Ep 290)

I don’t remember the exact episode, but it was somewhere in the last few prior to the launch video. They do indeed have an external ballast keel but internal ballast is still almost always required to level and balance the vessel. That’s what these ingots were for.

Should work since it has been cat scanned find it interesting the different ways people go about putting in their ballast "Sailing Yaba" used large PVC pipe filled with iron fillings and oil. others concrete or lead ingots

Sweet thanks for the sub! The saw Is a Marvel model 8 mark II. 18”x20” capacity . Almost all of them are three phase, but I put a single phase motor into it with slightly higher horsepower to make up for the difference. The cutting speed is adjusted through a variable pitch pulley system and the feed drive is basically a friction disc set up that uses six corks as the drive interface so if it comes up against something hard, it just spins instead of breaking something. I have an older model Mark I that I haven’t converted yet because it’s got a slightly different speed control set up. The electric motor mounts to a gearbox and I just haven’t tracked down a single phase version with the right frame yet. The coolant system all lives in a big tray under the saw with a false bottom above the coolant layer that catches all the chips and it has a set of full length pull out wings with little wheels that roll on the floor so you can catch the coolant dripping off of whatever you’re cutting if it hangs past the table. That said it’s still a big game with buckets and sheet metal to catch coolant that runs down tube steel when you’re cutting a bunch of it. Good times:)

OMG...I pour tons of lead in my own molds-including that standard ingot size---Talk about overbuild-----I would have to pour many 100s of ingots to justify the expense

Good eye, I think that one is called the magic square and it's totally legit. Every tool has it quirks and that one doesn't put a lot of flat near the bottom of the work but you can spoof it by clamping a bit of flatbar to it to reach the table. You'll see me do that in the video with the final molds. Thanks for checking us out.

True story, I had just brought my cutting rig back from a job and it was bone dry so my second choice was some spray on dry graphite lube. It was mostly proof of concept and it sounds like Leo worked out the bugs pretty good. Thanks for checking in:-)

I feel that it has as much or more to do with the people that recognize it and applaud it for what it is. There’s so many more intricate facets to this project than the physical part that Leo is navigating with equal ease and I think that resonates with the people that make the world go around using their brains more than their hands. Well that is the problem of mixing metric and imperial units. 2000 cubic centimetres is 2 cubic metres and lead is 11300kgs per cubic metre so 22300kgs which equates to 22300 x 2.2046 = 49000lbs anyone adjust my calcs. slightly.

@@ShredPile I'm honestly trying to give the creator of this rather poor video some hints as to how he could improve the quality. If someone starts a KZbin channel, it is for the urge of being seen, or to make some money out of it. Producing poor quality video's does not help these goals. And this really is poor quality, so the quality is obviously not helping when someone asks to stick for more. Better quality video's are much more likely to help reaching the goals. Publishing a KZbin video means one can expect any kind of comment. It's in the nature of publishing. But I'm certainly pleased to have embarrassed someone who doesn't understand that nature. Go find yourself some other windmills to fight against.
