Interesting, I didn’t know exactly how the electronic transfer case switch worked. Can’t wait to see what you find on your new gold claims, that place looks promising.

My 1998 F150 was stuck in 4L. When I tested the motor, it worked fine (full motion both ways), but the replacement motor still fixed the problem. I busted open the original Borg Warner switch and the circular contact plate looked nasty (as did the contact fingers). I suspect the motor was fine on the old switch, but the electrical contacts were borked.

There's a seal (red) between the switch & gear housing so maybe it's corrosion affecting contacts... can you get the switch portion apart?

No that part is sealed

Is there a manual conversion kit to replace the electric motor available?

The amount of fabrication needed and reprogramming it wouldn’t be feasible

And when you're paying $100,000 for a new truck, I believe customers want the 4x4 to engage itself nowadays. Convince comes at a cost, always!
