Hey Warren, a few years ago I video recorded my rebuild of a 74 jeep. Thought it would be interesting for the grandkids to watch. When I reviewed the recordings I found myself spending a lot of time going back and forth to the tool box and then Wondering what the hell I went to get. And I wasn't laying in snow! Maybe check your air pressure at the actuator line on/off multiple times. May be an intermittent supply pressure loss for some other reason. As long as the slide coupling isn't hanging up on the splines and the fork and all that is good, I don't see any reason why it shouldn't lock up with proper air supply volume and pressure. Not much there to go wrong really which is why that doesn't make sense at all. Hope you get it sorted out Warren because I'm sure you hate laying underneath stuff working in a snowdrift as much as I do.

I've had ttouble with the air piston bore getting rough from moisture and not allowing engagement. Short term fix was to hone out and fit service kit o rings. cheers , Butch. 36c here in Australia today 39c on the weekend.

I've had issues with our 2018 T880, same setup. The cab controller (I think), won't engage the diff lock or the lockers unless the system is over 90 psi. If the driver is impatient to get going, or has somehow pumped the air down, it will all disengage

Do they use alchole injector on air system....? Is it water in lines freezing up blocking lines.....Occam's razor sometimes gets over looked as pulling that pumpkin in snow looked no fun.....did you strip actutor for bad seal? I hate the cold as shit just breaks....keep at it you'll get it👌

Glad to hear you and your son got some time away. If it was only driving the sliding clutch side of the axle, does that mean there is an axle spline issue on that axle where it drives the side gear of the spider gears? It took a few minutes to realize how they were locking the axles. That one axle has to lock and dive both off the splines, or at least keep the differential from spinning. That is a strange deal. I expected to see something stripped or broken. Is there any adjustment to the shift fork travel? This one’s a head scratcher. Would like to know what you find. Thanks again, Warren. My guess is that there was a hunk of debris in the inner locker gear stopping the fork collar from going in all the way and maybe when you fiddling with it and then drained the oil it got flushed out. You'd get the sensor light and visible movement indication it was working, but it wouldn't physically go all the way in.

Either it's inside the differential (looks like not)... or it is something outside the diff. Any O rings in the locking assembly ? Not sealing properly ? Chunk of O ring or other crap on the inside not letting it complete the locking stroke ? Dunno.

Could there have been water build up in the line or actuator that froze and limited the motion and engagement. Almost need to create a test loop to install at the end of the hose to monitor switched pressure and a way to measure flow. A quick connect in a tee could allow you to use a shop air hose to the cab to monitor pressure while you work the controls.

Newer 4 wheel drives do the same thing, don't want to engage when below freezing. Maybe some airline antifreeze or carry a butane torch?

I think it must just be a money thing. Costs way more to buy the right clearing equipment & pay guys to plow, plus have enough HP to increased patrolling of the roads during bad weather. Much cheaper to just put a gate on each side and close it off until the snow melts.

You should consider raising the hourly rate you charge. I don’t think clients that don’t want to pay more for your time, expertise, honesty, vast equipment & service tools investment. Would ever be able to find anybody that can do what you do you do more efficiently & most of the time at an inconvenience to you. Don’t ignore all the bits & bobbles you don’t take into account that you supply for your intelligent salvaging of a huge hoard of years saving of those odds & ends that are valuable
