Hello from the USA. I am restoring a 65 mustang. I am going through pretty much the same thing with this car . The car had floors, inner and outer rocker panel that where new . Of course none of the old parts where removed and most of the new parts are glued in with sealer and body filler. 2 years in now ,i have done all new frame rails, aprons core support, fire wall, floors,front and rear torque boxes, trunk drop off and the list is still on going. And like you most of the parts have been made by me ,out of 18ga sheet metal. The parts you can get are from China and 22ga. So i really feel your pain.

I have to say it is amazingly sad what some body shops passed off as "FIXED" when they only covered over the rust... Glad you are removing all that cover up and doing it right. Thumbs Up!

Probably the customer chose the fast, cheaper, bad repair route. What the roadworthiness inspector cannot see, they can’t fail the vehicle on. So short term, in the 1990s, it probably made perfect sense. The cars then were worthless junkers, but the engine was still sweet, hence the budget repair. I had a Ford Escort Mk2 as my first car in the mid-1980s and it was on its way to the junk yard while I owned it. It’s now a classic model. But who could afford to save them then? It only cost £400. What could be expected for that? My little Suzuki GT380 cost £600 as a comparison, though it was near new (& I still own it today!).

A couple of clips ago I questioned what you were welding the floor to , that question has now been answered lol. You must be the patron saint of lost causes , Keep remetalling it mate, eventually you will triumph over the rust .

I’m constantly amazed at how extensive the destructive corrosion of bright, mild steel is. In just 45-50 years. The environment in which it’s lived will have been perfect for oxidation to rust. If it had lived around Marseilles, Barcelona or San Diego, it would probably have been a completely different story. Datsun probably didn’t expect this vehicle still to be around by now, and in most people’s hands, it wouldn’t be! Kudos for not throwing in the towel one or two episodes ago. “Why don’t we run away, far away…..” was just too perfect.

If the near side seals are so rotten, I don’t understand how the off side wasn’t as bad. It’s like the car was just parked in a lake and left there for a decade. At least you got to the root of the issues and proper repairs carried out by yourself will mean the car will probably last for another 20 years after your finished with it. Great Work Ryan, I feel for you every time you remove a panel to only discover more rust or filler.

It was obvious how much work would be needed when it was first looked at....if you ever did any repairs you know it will get worse as you get deeper in the repairs....

These cars were already all rotten away when I began as a mechanic 25 years ago. When a car tends to become a whole giant weld maybe it is time to consider putting it in a trash. Safety would be a concern too in a accident, with all the structure being weakened.

I thought that you had forgotten to weld in the brace. I want to see you strip off the paint from that rear wheel arch to see how far the rust and filler extends, but perhaps I'm just a sadist. Object lesson for any amateur thinking about starting a restoration: by all means go for it, but always assume that there will be several times the amount of work you think, and it will cost several times more than you expect.

I'm guess off-the-shelf panels are out of the question (cost? availability?), so I assume a fair amount of "artistic license" is involved with re-creating the chassis/rockers at this point. Hard to copy something that's already rotted away! Great entertainment for us, but I hope you're still enjoying it in some way as well. As usual, best of luck!

Stuff like that where the sills stuffed beyond redemption, I weld in a load of bracing, take 101 measurements of where stuff is meant to be & chop the lot out with a reciprocating saw. Inner & outer. Removing it piecemeal takes bloomin forever. I'd lose the will to live. :-) Out! Make/get new sections, weld those in. Do one side at a time - the other side can act as a "pattern".

Keep it up, you WILL run out of rust eventually. At some point you will have gone around the entire car body and there won't be any fiberglass, filler and bad welds anymore.
