Looks great. Youll need a lot more coolant for drilling such tough material or try to drill with a bit more feed to keep the heat build up as short as possible. Some good carbide drills should be able to make short work of it (even though the first few times can be a bit terrifying, i wont lie)

The plan is to try to ream with a carbide endmill, I need to do some tests to see what sizing I get doing it that way in aluminum vs steel, I don’t have a through hole in one of the handles, so reaming to a square shoulder isn’t feasible with a normal reamer.

work hardened hole is melting your drill bits.

That is kind of what I thought also, I accidentally sent the first drill in too fast, and broke it, that must have been all it took to make it too hard for the next drill bits.
