Most of the small scale manufacturers are misers and never bothered about the poor working people. No coverall suites, no safety shoes, no gas/particles mass, no goggles,no hand gloves. At the most and utter dangerous and pathetic situation here is not provided the proper exhaust system to suck out the dangerous gasses evolved after the full rise of the foam that is directly affects the respiratory track of the workers. :-(

Yes first it has to come out like a loaf of bread then you will have to take to a horizontal cutting machine where you will cut it into different sizes and inches

Polyurethane doesn't melt at all. Once it hardens there's no way to make it liquid again. Heating it up will just burn it above a certain temperature.

Clarence, you can get flexible polyurethane foam in liquid form (2 parts that you mix together). Once mixed, they become activated and foam to expand 10x in volume.

Sami salim, poison. usually we use a mercury catalyst because it's the cheapest. I get severe rashes when I handle PU items due to the mercury. Hugh quality PU's will use a platinum catalyst.

Raw materials for PUR foam are typical: Isocyate, polyol and a catalyst (en.wikipedia.org/wiki/Polyurethane). Suppliers: Huntsman, BASF, DOW and probably many more. They all have a range of PUR foams depending on your needs. You can also make your own poyol mixture for creating PUR foam with your specific demands.

+biguceduce to add to the previous answer, a Flexible PU Foam needs PPG (Polypropylene Glycol), TDI (Toluane diisocyanate), silicone and catalysts (Amine and Tin). Different formulas will produce foams with different properties (hardness, height, flexibility, density, etc.). Also note that there are Molded PU foam and Rigid PU foam which require different materials and have different applications. Suppliers: PPG (Shell, Asahi glass, DOW Chemicals, etc.), TDI (BASF, Mitsui, Hanwha, etc.), Silicone & Catalysts (Momentive, Evonik, AirProduct, etc.); You may order them from various distributors around the world.
