That pitting on the backside is called galvanic corrosion and the root cause is from the dissimilar metals (brass fitting touching aluminum).

One side acts like an anode, the other a cathode. One side takes the brunt of the corrosion. There's a chart I stumbled across once, not sure where. I've also heard the term galvanic cell.

3:30 sometimes the wheels will have iron or other bits of metal in the discs construction that can imbed into the aluminum. Also aluminum packs into discs and makes them not cut well.

Some guy once told me the aluminum will pack into the wheel too fast, then get hot and expand and make the wheel come apart. With a cutoff disc I'd rather not take any chances, but I don't really know much of anything.

A couple of comments. Even if you are right-handed, try to switch hands on the torch. It will make spots like a joint close to a wall or a plate a lot easier. The other one is, there is a lot better way to wrap up the cord for a grinder. Go over the top then across the body, around the handle then across the body again to the top. When you reach the end, just loop the plug through where the cord comes out of the handle.

A couple of weeks ago I bought a ThermalArc 202 AC/DC welder for Tig work mainly. Just designing a cart for it and then I shall have a do at Tig welding so it was good to see this video. The corrosion on that piece is from salt as you say. Probably from a sodium based TFR cleaning solution.

4:17, never believed in sand blasters ( unless it’s industrial ) what’s always worked for me for stuff like this, is simply a sponge and paint thinner, then using acetone and a sponge, after grinding the top layer of course.

All post flow does is preserve the tungsten. On aluminum it really does nothing. That's why you can pull the filler completely away from the gas between dips and it doesn't introduce trash into the puddle.

It's actually crazy how nice aluminum welds with just the right amount of gas and not a lick more. That's why I shake my head at the use of gas lens with aluminum. Standard cup for life.

The aluminum (alumina) flap wheels are much nicer, they don’t build up aluminum on the wheel compared as do the regular flap wheels

The soaps and detergents are whats pitting that aluminum, and I bet the white spots are aluminum oxide. Alkaline chemicals will destroy aluminum. If you put aluminum in a solution of lye it will react violently producing hydrogen gas. Detergents are pretty alkaline but not so much as lye, thus the pitting you see over time.

@Meltin Metal Anthony you're in florida right? Maybe they used unfiltered tap water. I know some parts of Florida have some really sulfery water. That could do it too. I stayed at a friend's house there years ago, and they had this huge home filtration system and the water still stunk of sulfer.

We have to do welding on pig haulers, that is the hardest material to weld ever I would put money on it animal piss just ruins metal and then all the chemicals they use to sanatize it after every load

I would not at all recommend to anyone that you use a cutting disc meant for metal on aluminum. There are cutting and grinding discs that are made specifically for aluminum and aluminum only. Using a cutting or grinding disc on aluminum that is meant for metal only will in fact cause the aluminum to build up on the disc creating a lot of friction thus heating the disc up which will definitely cause it to break apart. Dont be cheap, use the proper abrasives and avoid a cutting or grinding disc from blowing apart at 10,000 rpm.

lol people posting "nice and simple"? Uhh no. Now, I am NOT a welder. I don't even own a welder capable of Aluminum yet. But I want to so bad. That said, all the studies i have done on this top suggest you went into far too much detail for just welding on a nipple. In fact, this was the most complicated process I have ever seen for aluminum. I am NOT saying you are wrong. Just not sure what's up. Of course this is coming from someone who does not even know what a "purple" tig rod is.

I welded Alum for 17 yrs every day usually all day long. the only tungsten I ever used was red tipped. I used it for alum, ss ,magnesium, mild steel hell anything that came across my welding table. even welded coke cans together with it. The usual size was 3/16 with a number 4 cup. And smaller torch..
