This comment includes a full list of all the steps needed to do this job. Many thanks for the video. I was dreading doing this. The video was very helpful. I made a list of steps based off your video that I followed as I did the work. I found a couple things that could be done differently or that are just tips. I'm pasting my final list of steps below if anyone else might find it useful. You may wish to use an air gun to blow off any loose dirt and debris around the top of the engine and old intake before you start taking things apart. WARNING: after I was all done, I noticed a note on the instructions for my replacement Dorman manifold which said there might be some holes in the head that didn’t line up with the Dorman underside that could cause a vacuum leak and if so be sure and put RTV in them before installing the manifold. Luckily for me apparently that was not the case but I’d have been pissed seeing that note AFTER finishing the job. So be sure and read thru the entire instructions that come with your new manifold. Drain coolant Relieve fuel rail pressure, can disconnect fuel inertia switch and cycle ignition OR take cap off Schrader valve on fuel rail and depress stem to relieve pressure. Remove upper radiator hose, thermostat housing and remove thermostat and old gasket Remove air intake tube Release tension on serpentine belt and remove belt from alternator. Remove 4 upper alternator bracket bolts 10mm and remove bracket. Remove power wire to alternator and the electrical connector Loosen two lower alternator bolts, don’t need to remove bolts as the alt mount is slotted. Remove alternator Remove vacuum hose on air inlet pipe, rotate drivers side pcv out of way Remove fuel injection vacuum lines from egr regulator, solenoid, egr valve and plenum. Move vacuum line out of way Remove EGR mount 10mm bolts. It should separate from plenum/intake but no need to move it any more than enough to see it’s loose. Remove passenger side pcv and move out of way Disconnect TPS and idle air control electrical connectors. This step is NOT needed: Remove two throttle cable brackets to plenum bolts 10 mm This step is NOT needed: Remove throttle cable springs and throttle cables Loosen 5 8 mm bolts that hold plenum to manifold Lift up on plenum and disconnect last vacuum line on back side Remove plenum (Throttle Body is attached to it, TB does not need to be removed from it) which still has throttle cables attached and swing out of way over to the driver’s side of engine compartment. Disconnect two electric connections on egr regulator solenoid Remove 10mm bolts holding solenoid to manifold, remove 2 attached vacuum lines and remove solenoid Remove ground wire from fuel rail stud Disconnect electrical connectors for fuel pressure sensor and coolant temp sensor Remove all fuel injector electric connections On passenger side fuel rail verify fuel pressure is released by removing Schrader valve cap and release pressure Remove fuel line spring clip with removal tool and release fuel line and remove from rail On each side remove coil on plug bolts with 8 mm (or was it 7mm) socket Remove all coil on plug connections and remove coils from spark plug holes. You may want to use air gun to blow debris out of spark plug holes. If the vehicle is due for new spark plugs you could remove and replace the spark plugs at this point. Remove nine 10mm intake manifold bolts. Removal order is not important but your new manifold should come with instructions on the order and torque settings for replacing these bolts when you reinstall the new one. Two rear bolts on each side are hardest. The wiring harness is in the way and you will probably need to pry the plastic hold down connections for it loose so you can move the harness out of the way so you can get to the back bolts. On back pass side loosen spring type hose clamp on heater hose connection and remove hose from old manifold. Pull up slightly on egr tube and tilt up at front as you lift manifold and slide it forward and out of car. I used a bungee cord to hold all the electrical wiring and connectors out of the way on each side. Plug open holes in head so debris can’t fall into the head. Clean out debris. Clean the mating surfaces on the heads where the new manifold’s gaskets will be sitting. You now have the old manifold out and on floor/table to swap parts (fuel injectors and rail, sensors, extra hole plugs as needed, into new manifold. On the old manifold, remove 4, 8mm bolts securing fuel rail to intake. Transfer coolant sensor to new manifold ¾ inch wrench. On my Dorman new manifold there was a plug that needed to be placed into an opening by the thermostat opening. If needed, replace O-rings on fuel injectors and stick them back into the fuel rail. I reused the old O-rings after wiping them off and lubing them with a little bit of oil. Position fuel rail and injectors onto new manifold and reattach rail. On the Dorman it did not use the old bolts but came with new self-tapping screws to use instead. Do not overtighten. The new screws don’t have the stud sticking up which is where the ground wire was attached. If yours is like that you’ll need to be sure to arrange a way to connect that ground wire to the fuel rail. I made a pigtail adaptor with a ring on one end and a bullet plug on the other to fit into the factory ground connector. Remove old gasket from the heads, clean up mating surfaces, don’t let dirt fall into the open ports. I used a shop vac to catch debris and to vacuum out the ports just before putting the new manifold in place. Put new manifold and gasket in place. Dorman has the gasket already “built-in” to the new manifold unlike the original which was a separate long gasket on each side. On my heads the mating surface of the aluminum around the water passages in the manifold were somewhat pitted so I put a small amount of Permatex Form-a-gasket on that area only. Follow instructions with new manifold as to sequence, steps and torquing down the new manifold. I did not put the bolts in at the thermostat housing area at this time because filling the cooling system requires taking the thermostat and housing off to pour the coolant in there. So I torqued all the manifold bolts down except for the two in the thermostat housing. Final torque per factory spec is 18 #-ft done in steps Reinstall alternator, new bracket if needed and connect wires. I could not get the Dorman replacement bracket to fit and did some cutting and drilling of the old bracket and used it. Reinstall and reconnect everything else in reverse order of disassembly. The last step as I did this was to reinstall upper radiator hose to radiator, fill system with coolant thru thermostat housing, then install thermostat, thermostat gasket (O-ring), thermostat housing, and torque it’s two bolts to 18 #-ft, attach upper radiator hose.

@@genericdude6551 Chris fix doesn't have a 02-04 new edge though. The 02-04 had a engine rework so you don't need to drill the hole for the sensor since it was moved by the manufacturer for the last 2 years of the model.

For us npi guys...The 96-98 can use this intake but use sealant where discrepancies from the the intake to engine's coolant passages, they will hold. Also flush your cooling system , replace the water pump ,replace the injector O-rings, clean out the throttle body , and replace the hose going to the charcoal can in the fender to the evap valve, do all this (yes it will take all day) but it makes you not go back in there again for a while .

A guy i work with has a 97 T bird (which i do too,mine has the complete PI conversion,heads and all) and this car belonged to his wife, they are a older couple and she passed away a few years ago and this car STILL has the original all plastic intake and it doesn't get driven much and his wife drove it very conservatively while she was alive,every so often in passing i will broach the subject to him about how its just a matter of time (before that intake goes) and he always gives me this quizzical look like I'm crazy and i have no clue what I'm talking about lol, Ive done dozens of these intakes for myself and friends,that car's intake is living on borrowed time for sure.

4:26 is the sole reason for me to replace the intake manifold. That hose coupling broke, all I did was rev to 5000rpms and boom, coolant leaking everywhere.

No, not 2 hours for a novice. Plus you need to clean parts and the area where the gasket sits. I am 3 hours in and am only to the point of reassembly. Plus if you need additional parts like I did, ie ignition coils and radiator plug, then expect delays because the parts either break or are too old to put back in. Reassembly will probably take me an hour or more, taking my time. So estimate 4 hours plus, plus any time needed to get other parts that may need replacement.

Do you not have to apply silicone to the thermostat housing both sides? Plus the intake gaskets ? It be my luck i know that the gaskets are made to eliminate permatex but that would be my luck if i didnt apply it that they would leak

You cant just replace crossover. If gasket isn't the issue, its more than likely a cracked crossover due to over tightening and wear. After getting this just always torque the thermostat housing bolts to spec and shouldn't be anymore problems.

Could this be why I have a service engine light and also a little bit of surging when I'm driving, especially at low rpm? Hello! This intake manifold is designed to be a direct replacement for any 99-04 Mustang GT and is not designed to be a performance upgrade. It is made just like the OEM PI Intake Manifold and will be an upgrade over the earlier New Edge Intake Manifolds with the Plastic Crossover tube.

I just got this new manifold for my 02 Mustang. It comes with individual gaskets that I'm not sure if they are usable. Just the same I followed your instructions and purchased a set of gaskets which like the ones you show on your vid, are exactly the same and don't line up with the new manifold, since both sides are different. @@latemodelrestoration I'm using the individual ones supplied by manufacturer. A popular online shop sent me gaskets of a popular brand for the 4.6 manifold and they don't fit 100%. On this new intake manifold, orifices are different. So gaskets cant be identical to one another. I wish I could upload a photo to show you. Had to send them back. NOT sure if the came identical by mistake or that's what the older IM was like. One orifice doesn't match. And I'm sorry, I wasn't sure those preinstalled are gaskets.

I just need the correct bolts for all the places with the brass fittings. The intake on my car has bolts that aren't the same. Finding the correct info on sizes or anything for 03 gt is impossible. What are the oem coil bolts? Fuel rail, tb? Guides videos anything? 99 to 04 isn't always identical. You have a video on how to install something and use an 01 but that something doesn't have the cables attached like that. I said cables as an example. Am I gonna have to pay 300 for a book? Hell can't get clear answers on that either

This intake manifold can be used on 1996-1998 4.6 engines but you must use Performance Improvement (PI) heads. Additional modifications and parts are required. 2001-2004 upper radiator hose is recommended for correct fitment.

When I reinstalled the new intake manifold it started leaking coolant at the rear of the engine I did the r&r again to find that there is a hole on the rear P/s which is covered by the intake manifold gasket but not the manifold. There is no sizable bolt for it either. If I don't put a bolt in it will leak coolant. What should I do?

I need to replace my 04 manifold because the previous monkey that owned my car used gasket maker to put in not only the thermostat housing (with no thermostat inside) but the temp sensor as well... which failed. And wouldn't come out of the intake to save its life. I'm gonna have a JY intake on standby but I'll still try to drill out the temp sensor on mine just in case. One other tip I'd add, have a set of O rings ready for your fuel injectors and replace those. They're only like 15 bucks for the set of o rings and mesh screens and worth the trouble. Oh, and don't buy cars owned by idiots. sigh...

While it would physically fit, your truck has an elbow specific for its throttle body that this kit does not include so you would be short on parts. I'd recommend purchasing one specifically listed for your truck. While we offer Procharger kits, we do not carry their accessory components. I would recommend contacting them directly at Procharger.com

It is always best to try to do this but it would not be detrimental to this install if you do not. This is more of a safety factory for the fuel when you have this all disconnected. Just make sure that the battery is disconnected at least and then you should be fine.

The intake manifold is specific for a 5.4 due to the taller deck height. A 4.6 manifold will not fit, unfortunately.

When you say in your plugs, do you mean in the spark plug well where the spark plugs get screwed into, or on the electrode? The electrode is the bottom of the spark plug where the actual spark is generated.

The first PI intakes had a plastic coolant crossover which was prone to cracking. This was updated to metal in late '01. -Landan
