Well done Paul this type of fault was common in the day and "We" used to just keep riding as we did not have the knowledge or money to correct!!!

I think it's worth looking at the selector fork, I seem to recall they were phosphor bronze ,mine wore down badly!

Maybe it will be possible to shim the gear it engages over toward the sliding gear?

The overall condition is really good. The poor engagement is no great surprise. I wonder if the thing you had to straighten in the selector mechanism was as a result of someone forcibly holding the gear-lever down in an attempt to keep the thing in second. If the fork is out of shape, I would expect it to be a symptom. My money is still on lack of shimming. I doubt the factories took much care over it: The parts lists seldom list shims as available spares.

Looks like a shim problem, seems like that gear cluster is not far enough outwards towards the shifting mechanism

Is that a pressed steel selector plate? I've seen such a thing on some bikes and they can flex and lead to the forks not moving properly.

What obout grinding the second gear dogs to give an inward taper so with engagement their pulled in together, did the same on my bantam works a treat ,but I guess for a customer you can't realy do this kind of bodge.

If I can move the gear over enough, it might not be a problem, although a new selector and new gear would be good to find.

It was loose on the mainshaft, the nut holding it was coming undone!

Hi, the selector rod screws into the back of the gear box. That is what the flats are for 👍
