My Dad was a welder. In May of '76 bought my first car. A 1963 Galaxie 500 XL out of a junk yard for $225. Great car with a 390 4 barrel carb. It had dual exhausts and the pipe on the shot gun seat side had split apart. I took a coke can, cut the top and bottom off, wrapped it around the pipe and took two big hose clamps to hold it together. It came loose two weeks later and when my Dad looked under the car and saw what I'd done, he was pissed! He braised it together right, but set my carpet on fire. I kept soaking the burn hole with Aqua Velva every day. The interior smelled like burnt carpet and Aqua Velva up until the day I got rid of the car. I wish I had that baby back. It'd be worth $35k today!

I’ve welded mufflers for friends. The baffles can come loose in the aftermarket units. And stockish mufflers the pipe itself can break near the end case.

Hi Mike. Instead of crawling under the van like that, why not purchase a set of ramps that you could drive the two front wheels up on to give you more working space. It'd have to be secure and safe though. (Or dig and line a service pit 🙃) When I'm on my back and have to hold my head up, I get very nauseous.

From experience Ive found that CARBON FIBER body filler ( not ordinary Bondo) works very well on exhaust leaks, and lasts well. Just not on the first ( hottest) part of the pipe.

I had one muffler replaced (I think it was a flowmaster ) too. Had to go back 3 or 4 Times. It was always installation error. One time they had left a piece of metal in the pipe. Muffler mechanics aren't reliable :))

I doubt anything inside the muffler has failed but I could be wrong. More likely a weld on the exhaust pipe itself beyond the muffler has cracked by either driving in the desert or repeated heat / cool cycles. Possibly something got pushed into the exhaust by some a@@hole punk. I would NEVER do something as juvenile as that.😇Your solution was inventive as hell! Right on for coming up with it.

I stuck a magnet down into the pipe but didn't pull anything out - Dave had a neat system where he cut rings from exhaust pipe then cut them open and removed some material so they could be squeezed into the pipe - he then tack welds it and slides the next piece over it and welds everything together. I'm now thinking maybe one of them parts came lose - We'll know in a few weeks

If this is a "genuine" Flowmaster....not a Chinesium copy, and this is the quality level....imagine what that China copy might be like....... Back in my competition days, we had a car that was sponsored (product provided) by Tenneco (at that time, an exhaust manufacturer). A Tenneco professional engineer that was working with us, told me that they had tested the Flowmaster design. That design was quite restrictive. Unique sound, but restrictive, in terms of air flow. You would be better off using a muffler that controlled sound using absorbtion, rather than reflection of sound waves.
