re: liquids and stuff ... it helps if you squeeze out as much air as possible and then re-seal. less likely to go kablooie.

I use military case (it steel) for my stormtrooper armor, I usually fill in the blanks with my clothes so that stuff doesn't move around too much in there. The armor will get bumps and dents, but you can hammer it back into shape. Extra things to consider : - TSA lockers are good, cause they can close up easily. The bolt they might lose it, or don't want to bother. TSA really doesn't give a shit about your stuff (and they can get away with it so don't tempt them) - anything that can be broken will be broken : those wheels on your case, I would remove them before giving the case away at checkin. I have wheels I can lock into my case rails, and I have a small bolt to get them in place. I store the wheels in the case during travel - having a checklist of what's inside the box can be a good idea. Some say it attracts thieves, but I found out so far that officers like it best when you are upfront about the content, and might not consider a deeper inspection after looking puzzled at the x-ray screen trying to figure out WTF you have in there Regarding cases : some use pelicases, but it's a much higher pricetag, and it's way heavier, but if safety is an issue for you that's what you want, they are graded for airdrop after all :D Hope that helps !

Awesome tips! I have a question regarding making a prop, specifically a prop katana/samurai sword: I figure adding a rod and coupler in the sword would make it easier to pack, but what about the scabbard? If it were foam or plastic, how would you go about making it break down into two parts?

3:46 - Interesting - I would have assumed that the TSA couldn't be relied upon to replace a nut and bolt if they had to remove it to inspect your stuff. This is good info for me as I'm contemplating a cosplay that's kind of similar in build and overall bulk and trying to figure out what I need to do to travel with it.

It's ALWAYS a risk bringing costumes through TSA but writing a letter of explanation of the contents can really help, and making sure everything is packed well too.

I have your foamsmith book and it's great :D However i wanted to ask about sealing foam as i can''t access most of the materials that you suggest and ordering them online is way too pricey for my liking. I was wondering if gesso works well? Instead of just plain PVA as it doesn't seem as reliable and might cause me problems from the heat (i live in a very hot country) or if it gets wet or something. Thanks :D

Do you ever have trouble with the weapons? Or do you put a sticker stating it's a prop? I could see throwers really ripping up a case that when x-rayed contains what appears to be a rifle or giant ax.

I had an issue with my gluegun while going through US security. The long electric cord wasn't enough of an hint :P Hopefully the stormtrooper armor gave away that there was nothing to fear :P Still, since then I have avoided bringing the blaster along. And many conventions are making it difficult nowadays to begin with regarding weaponry (realistic or scifi).

Remember once TSA screws with your luggage it is like a girlfriend it's impossible to unscrew ether. I have visions of them putting every thing in the case along with 6 book they had left over from the last suitcase I saw TSA do this at an inspection of checked luggage it's not a joke.

No, these feather s can not be removed, as they are all clued on, and I do need the hat, for my costume,... the fox mask, is an easy one to carry on,.. how ever the hat with the feathers, that s the tough one, the foxes tales on the hat, are not the issue at all, just the feathers, I do not want them, to get crunched,..? Plus, I will have a new camera more then, likely as well to take along. And my fox mask. So, those are the three items, that I am struggling to figure out,..and I have to next year,..!

I think if I ever go across the country for a convention, I'll do it as a road trip. More fun sights, less children kicking your seat, won't give my flightphobic mom a heart attack. Too much hassle to get onto a plane, especially if I'm doing costumes. Also I like to keep a full tool kit (minus power tools) with me at conventions in case I have a costume piece get totally destroyed.

That would be interesting. There's a giant boot my family always used to get a picture with when we'd join our dad on his business trips to California, I would definitely have to make that a stop. I plan on eventually making a pilgrimage to SDCC at some point in the future, seems like that would be the time.
