Ranger PX mk1 EGR cooler water pipe bypass
I had been asked a few times how it was done it what does it look like so here it is.

Hi Dwayne I know this video and most the comments are a couple years old but thought I'd share my egr experience to hopefully help anyone stuck or scratching their head. I just installed banking plates in my px1 ranger today, like you mentioned in your video that getting the one in at the engine manifold end of the cooler is an absolute c*! t. What I done was pulled all the throttle body and intake manifold out and gave it all a decarbon and good clean while I was at, while it was out I pulled the motor off the egr valve to make unbolting it from the cooler a lot easier, once I had that off I unbolted the cooler from the exhaust manifold so it was just floating loosely in behind the engine, with that done you can then lift the heater hose coming from the heater core to the cooler (without detaching it) up over the back of the engine thus pulling the cooler out the passenger side enough to access the mounting face of the cooler. Clean the surface thoroughly with solvent then run a very lite bead of super glue around it and stick the plate down on it and put the bottom 2 bolts in and clamp the plate tight while it drys. Do not try and use the top bolt for this as it's to long and will damage the water inlet pipe. Once dry take out bolts, slide the cooler back in behind the engine to its original place then one by one return the bolts starting with the top this way you can hang the heat shield off the top bolt. Then you need to lay on top of the motor and with your right hand reach around to the passenger side of the engine to steady and guide the cooler while your left hand does up the top bolt, this can be very frustrating and really hard on your hands but persistence pays off! Once you have the top one halfway move on to the other 2. Tighten them up and move the the egr Valve side. After that you can then very easily( while the egr motor is still u bolted from the valve) install the blanking plate in between the cooler and the valve. Bolt your freshly cleaned and bone dry intake manifold back onto engine head then return egr motor to valve. Reinstall the other piece of intake pipe and throttle body. I forgot to mention to do all this you have to unclip 2 of the diesel lines from the fuel rail otherwise you can't pull the manifold. So reattach them and prime the system a few times before starting for the first time. I know there are a few other ways to do all this like bypassing the cooler altogether with hoses and just installing a plate at the valve end of the egr but this way looks stock standard and if like me your ranger is still under warranty, the servicer cannot see the blanking plates therfore everything looks unmolested or modified and you get the piece of mind knowing that you have a blanking plate at both ends so no exhaust gases are going anywhere but straight to the turbo and not just building up in the cooler also you don't run the risk of cooler failure and have coolant leaking back through the exhaust manifold and down into the cylinder head and completely fucking the engine costing thousands.. Very long winded description of what steps I took to do the job but I hope it helps someone thinking about not bothering like I was but honestly once you pull that inlet manifold off and see just what state your poor engine is in you will get it done to.. To really benefit from the blanking plates you have to decarbon the inlet manifolds. My engine is running cooler and is far more responsive instead of the usual sluggish 3.2 auto ranger.

Nice work mate. I tried to get the the second plate in last week. Back off all the bolts on the manifold (drivers side) and removed the three bolts to the cooler can count not get the plate in. Planning this weekend to take the manifold off completely and install the plate and put it all back together. It's not a fun plate to put in. Lol

@@AAEmohawk no its an absolute wanker of a spot to get at, I found stringing together a lot of swear words in a nonsensical manner really helped with the job! I did consider going that route as well and just dropping the exhaust manifold off.. In hindsight it probably would have taken half the time and less skin off my knuckles. I watched a video somewhere of a guy who had removed the transmission to replace the cooler.... That's dedication! A work mate of mine has an older bt50 like a 2010 I think and he just had the head and a lot of other parts replaced (costing around 7k) because the egr cooler failed and pushed water back through the manifold and into the head gasket and cooked it. Think I will be able to convince him to blank them off easy enough.. That model with the 3.0l engine is piss easy to access the entire egr system as its mounted on the side and not the rear. Anyway good luck with the plate and let me know how you get on? Maybe a video for the DIYers

Great description Rory. I'm planning to do this job on my 3.2 Ranger soon. One question, did you get a check engine light after bypassing the cooler and blanking off the exhaust. The older VW TDI engines show a fault after doing a bypass and the ECU has to be remapped.

@@MrPropanePete it didn't show any engine lights or fault codes with that model ranger I used to own (2014 px1 3.2) but have since traded in on a 2018 3.2 px2 and am finding it near on impossible to find any info or if the job can even be done on this model. Anyone I've talked to says they have a different set up and will definitely make the computer spit the dummy. Any ideas?

@@roryofficer1601 I not sure but I don't think there's any difference between those models. You could try just fitting the easiest blanking plate first and then run the engine. If all is good the rest of the job can go ahead. If you're not happy, just remove the plate again. Bypassing the EGR system cannot harm an engine but the ECU will be looking for an exhaust flow through the EGR valve and may put up a fault light if it doesn't detect a flow. My local VW authorised garage is happy to remap my Golf TDI ECU for me if I bypass the EGR cooler and valve on that. They even do this job themselves on older VW diesels out of warranty. My only concern with the Ranger 3.2 bypass is that if only the plate nearest the EGR valve is replaced, exhaust gas will still be pressurising the cooler. If you've bypassed the coolant flow the risk of coolant entering the engine has been completely eliminated but the dormant cooler itself may fail internally due to exhaust gas pressure (which is actually the fault with these coolers) and come out through the coolant hoses that you have cut off. Putting metal stopper plugs with hose clamps in the cut off hose ends should cover this possibility. It's a pity that replacing the blanking plate from the exhaust manifold is such a pig of a job.

Well I just gave this a shot using your guide and it was a success. Had a leaking EGR Cooler (This is my 3rd Cooler to start failing). Sick of replacing it so this was my other option. Ran temps and all was well considering it feels like it's 40 degrees today. But I ran the hose from the heater direct to the oil cooler and used a little less than 1.5 m of hose. Also put a blanking plate on EGR Only exhaust side is hell to get to. Saves me having to fork out approx 2K to replace it again But this guide is the way to go. Thanks mate!

Nice work make yes stuff changing the cooler. I have got the exhaust side plate but still yet to install it. It is a pain in the but to do it. You have to back off the exhaust off the engine and all. 💩

@@marc9709 Hey I can’t remember. Car is in for service but I’ll check it when I get it back. Just bought the hose at Super Cheap auto though. Clamped it and didn’t drain it. Just topped up the system after I was done.

Hey mate you don’t need to loosen the exhaust manifold for the exhaust side. There is a bolt on the egr cooler on the inlet side about 25mm to the left of the top bolt where you fitted the blanking plate on the inlet side it’s 10mm. If you loosen that bolt and take the three bolts out from the exhaust side you can slide the plate in between those heat shield plates and the egr cooler

Hey guys, unsure if you ended up managing to do yours. But if you cut out the sides of the holes for the top and engine side of the plate holes. You only need to loosen 2 and remove the firewall one completely. Will save hours

@@braz0023 yeah other wise exhaust gas will still sit on the cooler and not being cooled by the coolant when you bypass doesn’t sound like a good idea may get hot back there

Slotting the inside holes on the square exhaust plate allows just removing the two rear bolts and sliding the plate in, after loosening manifold bolts.

Hi Dwayne Ive had the same done to mine, have not blocked off the exhaust gases (so still going through egr /engine etc ) My mileage etc has improved heaps , but wonder if doing any damage!

Thanks for the great video which makes the job i have alot easier! Just a question on the inlet tube into the manifold.. is there a mod, or a way to remove that tube out of the inlet? It must slow or interfere the flow into manifold and allow pressure to escape into the EGR valve! Any thoughts to this. Regards and thanks again. Regards Rudy J

Hey. Will in my case the EGR cooler is cracked. So exhausted case is getting into the water jacket. So even with blocking at the EGR valve. The exhaust gas is still getting into the water jacket. The water hoses are still there so the exhaust gas is leaking out of the water lines. So loosing pressure to the turbo. And you can smell the exhaust gas as well.

You can take the egr cooler out without taking the gear box out. exhaust manifold has to come off,turbo etc, other side egr motor /valve off the intake tube ..the inlet manifold can stay on ..there is a 10mm bolt holding the cooler onto the engine lift bracket(at the back)..its not easy but doable .pull the cooler out via drivers side.

Hey Dwayne Thanks for this video mate, got both blanking plates and im ready to sort this EGR that has failed ( cracked core) Going to blank the front (non exhaust side) first as that seems the easiest then get around 1.5m of 5/8 pipe to divert the coolant to the top like you did. I want to install the exhaust side but mate you made it sound like a marathon haha #foroffroadingpurposes.

Lol all good mate. And I still have not put the plate in. Lol I will do it one day. Not looking forward to it. It's the getting the bolts back into the holes is the problem. It's all by touch , Hope's and Dream's to get them back in. Let me know how you go. It might get me off my but and just do it

@@AAEmohawk Follow up, smashed the rerouting of the coolant line - blanking the cool side easy peasy with the right tool (had the whale penis extension haha) and stiiiiillllll have not managed the hot side. Car purring tho

Pretty sure you have to remove the actual cooler for the exhaust manifold side, when I say remove I mean completely delete, I too have tried but after further research this is what I have come up with. Also Dwayne great video thanks 🤙

Hi mate. Trying to understand what i need to do. My bt50 (px1 equivalent) i suspect is loosing coolant from the EGR. Is blanking plate on EGR valve side enough and then the cooler bypass? Or do i need to wrestle the issue of putting blanking plate on exhaust side as well. Im reading online this exhaust side blanking plate puts extra stress on the exhaust manifold bolts due to the extra few mm of material etc

If you bypass the coolent lines from the egr cooler then out the plank plate will be fine. That is what I did for a good while until I blocked the other side. That was fun. But a rachet strap to hold the exhaust manifold made it a lot easer.

My plan is to put the egr side plate on, bypass cooler and then get mechanic to throw the exhaust side plate in as he has hoist, more tools etc and I'd probably rather just pay the labour for the exhuast side as I'm hearing it's a bit of a pain in the behind, but I save some $$$ by doing the egr side and bypass myself

​@MrAussielovin yes it is a pain the but to do. It took me 1/2 the day. Until I used a strap. And made two guide pin from a long thin bolts. Then it all went well.

Stupid question but the manual doesn't have an oil cooler yeah? I've bypassed mine back into the egr like you have but wasn't sure if I was meant to go into an oil cooler like I've seen others do

Hi mate, would it be possible to loop the inlet and the outlet of the egr cooler together to contain the gasses to itself instead of blocking the hoses off individually? Cheers

Yes in you could do. Nice idea I have now for the second plate just need to insta it. That will fixed the gas issue property.

If you plate both sides you are good. If you are a 2015 is it a PX or PX2 if you are a PX then not a problem. Just block both side and call it good :)

Thanks for the video! I leave in Brazil and have one 2014 3.2, remapped ecu to 250 CV/ 59 kgf torque, egr off and cpf delete, my egr has started do leak water in the outside pipe. I did this bypass today at home! I need to test now, this new longer hose you used is 5/8" from another car?

Hi mate great idea. One problem I have is that isn’t the turbo pressure relief or blow off as they call it, run back through Egr and out the exhaust. Meaning you will have extremely high pressure in the inlet side as it’s blanked off?

The EGR is not relief and there is no blow off on the ranger. The EGR allows pre turbo gas to go back into the engine to allow to cold weather etc. It's not turbo pressure etc.

Hey mate I'm just doing this now, my query is the top Barb out of the heater core measures about 20mm internal so it seams bigger than the Barb at egr valve, so can you get 16mm (5/8) pipe over the top Barb at heater core OK?

Did you try this? Were you able to get the 16mm over the heater core side without issue, also did you drain coolant first, if not what did you do?

@@Jim_Lewis_Venni_Vendetta yes I did, I bought a Ford Falcon heater hose approx 1m in length from Super Cheap Autos that was flanged at one end so could get over the bigger Barb I just drained coolant into ice-cream container for top up after and also topped up with a bit of distilled water as I had noticed a bit of coolant loss prior thus why I wanted to bypass asap

@@anthonysmith9617 - Thanks for the prompt reply, I have read people have managed to use just a standard (unbarb) 5/8 (16mm) hose to complete the bypass, is the heater core end noticeably bigger than 16mm (ie do you think id be able to force it over without a bigger barb? as thats all I have available) Also, was did you block off the factory hoses that enter the cooler once the bypass was fitted?, was any residual coolant left inside the cooler that heated up and built up pressure inside the cooler once blocked off? Thanks.

@@Jim_Lewis_Venni_Vendetta I think you could if that's all you got, that hose I bought was like only $19, I think I have read you can heat up the 16mm, like sit in hot water or heat gun, it looked too tight for me to muck around with getting it on, I blocked the old hose with corks and hose clamps, no idea if any coolant was left in cooler, I've seen video of just leave them open, will only be an issue if your cooler is fully cracked and you notice /smell exhaust fumes in engine bay

Sorry mate I didn't see the message. I got my plate from Iron Man in Pakenham VIC as they had it on the shelf. Didn't have time to order of eBay as I needed car back on the road.

Hi Guys. I'm currently in the process of blanking the EGR cooler too. So far Ive got the blanking plate for the inlet side in after help from Dwayne. Now I'm working on the exhaust side. Ive taken the advice of Reagzy where he suggests cutting out the sides of the top and engine side of the holes in the large blanking plate. Ive also managed to get a spanner (flex head) on the 10mm bolt holding the cooler to the head as per Brad Webbers suggestion. I haven't gotten around to putting the plate in just yet cos I'm waiting on an endoscope to arrive to allow me to see behind the head much better. I'll let you all know how it goes soon.

@@wogboy4708 Hi sorry for the late reply. Yes i'm happy to say that I got it all done. Although it did require a lot of cursing and swearing before that. As above I followed Reagzy's suggestion re cutting out 2 of the 3 holes in the plate which meant only removing the bottom left bolt and just loosening the top and right hand bolts. That saved me from loosening the exhaust manifold too. Be warned its not an easy job that's for sure but its doable. Good luck it CAN be done. Cheers

Just found this webpage that could be helpfull to others tryna do this same mod, judging the pictures they completely remove the egr cooler and from what I can see there's something electrical that's included in the kit that stops 100 % of egr function, also instructions included on the whole process, very tempting for $99 just for those step by step instructions

Hi mate. Did you look at simply removing the water pipes from the cooler and joining them together? Or would that be case of easier said than done? Got this nightmare leak aswell now...

No I put a new longer pipe from the heater core going direct to the EGR itself. So just bypassing the EGR Cooler. Then Blocked off the two original pipes from the EGR Cooler to stop exhaust gas leaking. And installed the EGR block off plate.

You need to block it off. As you will be sending full hot exhaust into the intake. If your cooler is cracked you will also dump gas into the engine bay. So dropping turbo pressure. And the small etc.

Not at all temps are normal no change really. And the engine oil is still golden not burnt and not the black sludge that is normally turns into.

Hi Ive managed to loosen the bottom bolt at the cooler to egr flange but for the life of me I cant get to the top one because the bracket that supports the two breather pipes is in the way. Did you have the same problem?

Are you talking about the EGR valve. I was able to use a flex head spanner to get the top one with no issue.

@@AAEmohawk Yes where the egr valve attaches to the cooler. I'm using a ratchet spanner but the breather pipe bracket is too close to the bolt.

@@AAEmohawk Ive moved the pipes out of the way but its the bracket that they fix to that's in the way. I cant move it to get the spanner over the bolt. Also have you managed to get the other blanking plate on the exhaust side?

@@greg105 yes I did in the end. What a pain that was. I ended up taking the most of the left side of the Engin off. And using a ratchet strap to home the exhaust manifold away from the Engin. I got it in then the fun getting all the bolts back in. It took most of the day.

Yes in does. The pipes into the firewall is the heater core. We are only bypassing the EGR cooler itself.

Thanks Dwayne! Can you connect the hose straight from the heater cooler down to the oil cooler/heat exchanger? Why does it have to go back into the egr valve? Will it overheat the egr valve?

@@28adrian28 you can go direct to the oil. It was just less pipe to go via the EGR. There was no leak there and all the pipes were in good nick.

In my case and for a lot of people my EGR cooler cracked. This allowed water to enter the intake and flood the motor with water The EGR cooler as at the back on the motor and you can't get to it with taking the motor out. Also as a side affect after 10000km the oil is still golden and not black and the intact it clean not not full of black carbon build up.

Hey mate is yours the auto or manual? I'm trying to do this today. I have the 2012 PX 3.2 auto. Apparently it's different for the auto because of the auto cooler

Hey Mine is an auto. The Oil cooler is after the EGR as the water pipes go. So as long as you only bypass the EGR cooler and keep the water path the same its fine.

@@AAEmohawk did this yesterday mate.. I did have a bit of coolant shoot out each clamped off end only once. after running for a bit.. Guessing this was what was left in the hoses and egr cooler. I did put bit of silicone over the ends do it was air tight.. Was bit concerned about that but guess it's because it was tottaly sealed off and the heat had no where to go.. Id image it's not necessary to have the two disconnected ends completely airtight?

@@wogboy4708 the water lines from the heater core need to be connected. The one on the right (when looking at them) need to go ether to the EGR valve or down to the oil cooler. The left hose is not touched. You will have two short hoses from the EGR cooler left over and they need to be plugged. And don't forget the EGR block of plate install.

@@AAEmohawk yep that's exactly what I've done. Except i dont have a plate on egr cooler side (big plate), I do have the blank plate on the exhaust side of egr valve tho. Drove car yesterday all was fine.. Guessing your kinked hoses are not airtight.. I sealed mine off with silicone wich wasn't best idea lol

That ranger is same setup as mine you probably not in Melbourne but would love someone to come and see whats wrong with mine revs wont go higher then 2000 rpm.

Do you have any lights on the dash. Sounds like limp mode. You may have a split in the pipe from the intercooler to the intake. It's very common. I just had to replace mine due to this.

Hi dwayne, the lights that come up are engine light, traction control and powertrain symbol, ive checked the intercooler hose seems to be good. Someone else told me could be the throttle sensor might need to be replaced but dont have any idea where to look where it might be or what it looks like.

If you blank off the cold side and do the hose bypass that is fine for a bit. But you will have to block the original water lines on the cooler. If your cooler is crack like mine was then you have exhaust gas getting into the water lines.

@@ink-420 if you are still getting coolent into the exhaust then you have another issue not the EGR cooler. You need to have the blank plate in there are you are sending hot exhaust at fill temp into the intake of the Engin and that is not good

No bit at all. If you have a PX 2 then yes you will have that problem. You either need to have the EGR blank plate that has a hole in it. Or take the car to a tuner and get them to disable it. Or there is a wire cable you can plugin that tells the computer there is flow so it will not alarm and put the light on the dash.

No not at all. On the PX 1 there is no error codes for EGR air flow etc. On the PX 2 you do are the black plate need to have a hole on it. Or there is a wire harness plug you can get to trick the ECU.

@@nogwajaaa747 in my case the EGR cooler was cracked and letting in water. But as a bonus your intake is cleaner and you stop hot gas going into the engine. Remember you want cold air for more power. If you live in the Snow then you need the EGR to help get the engine up to running temp.

Dwayne Godden ok thanks mate I’m thinking that’s why mine is different to yours, my heater line comes off the egr and goes straight to my thermostat buts yours goes to that other cooler. Thinking I can come off the firewall like you but go around the front of the engine and go straight into the thermostat to bypass the cooler and egr valve

Yep that would be fine. And yes I bypassed the cooler and went to the valve itself. I didn't think there was any difference from auto to manual but there you go.

I have not looked at the PX 2. You also can't block the EGR on the PX 2 as it will error. You need a remap to disable it.

@@AAEmohawk yes mate. Already done remap and disable ERG. Only worry is the EGR cooler, looks like Px2 has 2 separate hoses. I will do more research about it, thanks for your video.

px2 does have a blow off valve you can't do this fix to them.need to turn it off from ecu.Also read some px1's can have the blow off valve ..it build on the back of the egr cooler..

It's has nothing Todo with the blow off all turbo cars have them even the PX. The ecu on the PX 2 checks for air flow in the EGR. You can blank it off but it needs to have a hole in the plate. So king of point less. You are better to get it tuned out. You can't do it at home :(
