If you have a snapped off bolt and a welder next time just weld a new head to the stud and back it out. less heat into the body panel or frame = less rust in the future. Love the do it yourself approach you have keep up the fantastic work.

Lay a nut on top the broken bolt then tack weld inside the nut to bolt, turn the nut and bolt out.

I have seen people tack weld a washer and nut on a snap bolt then use the nut as the bolt head to wrench them out.

Give the chassi a coat of anti gravel paint. Helps preventing rust.

I've sent so many of these to the scrappy/nissan buyback scheme due to snapped chassis, seeing as you have your kids in it, please carefully inspect the chassis in the area from the rear of the cab to the center of the rear axle. from what I seen in the video yours looks OK, but please inspect it :)

Had one of these back in 05, threw a rod through the sump at 80 mph on the motroway, Truck was only a year old with 40k so Nissan replaced the motor FOC, seem to remember something on Watchdog a year or two later about it being a common fault, think they also have quite weak chassis too.

If you fit the chuck from a small electric drill to an angle grinder (they fit), you will be able to get the new tool in a confined space to drill out the snapped off bolts. Problem is the angle grinder runs a lot faster than an electric drill. Jack, the Japan Alps Brit

You should spray the bed with bedliner. Also maybe get a better pressure washer as that one was woeful. I would recommend a kranzle (see obsessed garage). Can you remap the engine ....

The chassis on these rust through very easy, you’ll find Nissan buys them back. Off to find a pic of my mates one that folded in half !

Mr Bagins they only buy them back if they snap, if they just have holes in the chassis they get sent to Spain to get a new rear section stitch welded on! I work at a Nissan dealer and did the recall on them! Also if the chassis is ok it should get treated!

yes well aware of this, mine all looks good, i will be putting a scope down the rails for full inspection but also treating them and welding some strengthening plates onto that bad area that commonly fails

I’m enjoying watching this project!.The Navaras here in Australia seem to have lots of issues with injectors.also you might want to give the EGR valve a good clean, will help with power and fuel economy.

Project coming on well. You really need to get some wax oil sprayed into that chassis though the cavity holes though and also paint the outside of the chassis rails with hammerite or similar to protect it.

I also bought a cheap Nissan truck and after 12 months I have changed the cylinder head, water pump, timing chain, alternator pulley, serpentine belt tensioner, all belts and hoses, intercooler pressure sensor, radiator top up tank, auto transmission, EGR cooler pipe which led to another cylinder head and turbo. Not bad for a car to pull my caravan around in my retirement years. Anyone want to buy a Nissan Navara D40 its going CHEAP.

So what were the error codes that lead you to the conclusion to change the Turbo actuator? As for the broken off bolts for the step you could just have welded bolts onto the studs and wrenched the studs out rather that all the fabrication and welding work with 3 new mounting plates! All in all a good job!

I did my research on the lack of power and it all pointed to the actuator (slightly different between the euro 4 and euro 5 engine) as one of the high possibilities. the easiest test was to squeeze pipe and rev the car, if its working correct it will pressuize the pipe and force your hand apart ....it didn't, which indicates the actuator is faulty. The mounting issue with the bolts was most were snapped either flat or inside the bolt shaft which would have been impossible to weld a bolt onto, especially given the limited access. They were also cheap bolt that had seized solid.

Great solution to doing the sidestep, but why didn't you try welding a nut on the broken off bolt, it's a common solution to that problem.

4 or the 6 were snapped in the bolt shaft and access to them was terrible ....plus they were seized solid as were the truck bed ones ....cheap bolts

Just like my last Brand new Chevy truck!! A total piece of shit right off the line. Literally had suspension parts falling off after about a week on the road. From then on it was in the shop more than I drove it! Dealership refused to fix it and I sold it to another dealership for a $1000 loss! Never Chevy again! Must have been put together by one of the drunks at GM on a Friday!
