And I hear you on the turbo manifolds cracking, I had that exact same issue multiple times with the 1st gen 4G63t manifolds...they did the same thing. Next up was the 14b exhaust housings cracking between the exhaust and the wastegate areas. It was a MAJOR issue.

Really impressive job on that turbo! Welding cast iron is a black art. I believe the whole casting needs to be cherry red and then brought down to room temp over a very long time after welding. And I wonder if stainless steel filler rod would work. Might be worth trying on a scrap casting.

You should invest in a nice bench vise so your parts are sliding all around and you can use both hands. Always braze cast iron.

Always love seeing them . Good luck . Lots of links for fsm online they help . The ECUs are pretty dumb . The maf can be a problem. ECU masters det3 piggyback are amazing for the cars .

Ceracoating the compressor and exhaust wheels? Won't that throw off the balance?

not really, but using a new nut and not marking the orientation of the compressor wheel relative to the turbine wheel sure will. might be good for low boost (less than 10psi), but anything more it will eventually fail.

I didn't get to see the first videos of this car, it's a G54B engine, right? That's a really small turbocharger, that's why I ask. I have alot of experience with the DSMs and the 4G63t, but I never kept the original turbochargers as they were WAY too small for the 4G63t. I always installed an Evo III B16g, a diesel 20g, a FP Green, and I even had a 60 trim turbo on my 1992 Plymouth Colt that I swapped the original 4G15 for a fully forged 4G63t.

Turbo should be a Tdo5 12a if i remember correctly. The intake and fuel system from stock aren't up to the job of more boost.
