I'm late to the game on this video, but I have to commend you on your perseverance when it comes to the fabrication work. Seeing your process as you needed to make adjustments on the existing construction using the tools that were available to you really adds to credibility of your channel because you don't gloss over the real world challenges that come up. Every time I see one of your videos I am inspired by your work ethic.

You could have your front fenders rolled out to match the radius of the bumper. Then weld in the Triangle piece that would be missing.

I think the best option to fixing the problem with the front bumper would be to get the WRC front fenders as well if that is a possibility. This would not only fix the gap but also tye the look of the car together since you are planing to do the WRC style in the back as well.

I had this on my Peugeot 306 gti6 years ago. Ended up cutting the bumper down the centre and re fiberglassed it I spent weeks getting it right loved the look of it in the end

Love how there isn't a challenge out there that doesn't faze you. Can do attitude always wins. Slightly concerned your mount points for the bumper are secure enough to stop it falling off. Rally cars do take a real beating.

Most of the folks who chopped the bumper beams usually used a reciprocating saw. And pulled the headlights / upper core support . to make the job easier.

Consider cutting slightly above the flair crease, pie cut at lower rear of the flair and piece in a bit of metal. Then move flair up the 1or 2 inches needed to line up with the bumper and either weld in or use speed nuts to attach. Keeping it removable would have advantages during suspension setups.

Get the rear over fenders and check if they will work reversed on the front. If they are close you can use them as the mould for your fibreglass.

The over fender is probable the way to go I’ve helped make a similar over fender set up to fit bigger tires. First covering the fender in masking tape too protect the fender they used spray foam to build up the shape after that shaving the foam down to shape and a lot of sanding after that multiple layers of fiberglass mat was laid on the foam to create the over fender then a lot of sanding/ bodywork to make them strait

Hey just an FYI in the future if you need to cut spot welds like that you can predrill after you center punch and it'll keep the cutter from walking on you...you can also by the cutters with a drill bit where that pin is

one thing when dealing with tapered locating pin is to locate center with just a couple marks.. then measure diameter and drill the hole...

Ask yourself what kind of look you will be happy with on the front. Either a full fender reshaped to the new opening, or a flare to cover the cut-out of the original fender. Either method will have advantages and disadvantages.

Go to Lowe’s and get a bi-metal hole saw for your drill. You will need a pilot bit and the actual hole saw that attaches to the pilot bit.

My vote would be Kevlar/Carbon complete fenders. Check out Fiberglast and Street Bandido. You never seem to cut corners and I'm as OCD as you, don't start now. I believe you are good for the challenge! Keep up the great work. Cheers!

Using a small drill bit helps with the spot weld cutter. You can drill all the way through and weld the small hole up when your done. I’d build over fenders if it was me. Or see if you can buy the front fenders that match the bumper cover?

Cut the fender straight, to fit the bumper. Make a little fiberglass garnish on the bumper to hide the cut and make the fender line continuous to the bumper.

You know this but Lowes has sheetmetal/alum hole drill bits in a full range of sizes that would turn that dremel scene into literally less than one minute. I use these bits all the time on car projects. In Lowes, tool dept, there will be a rack full of these white painted bits...

Love the video. I’d get the plasma cutter for the next time you need it. It can turn a crap job into a breeze. Cutting steel with abrasives is a nightmare!

I suggest getting spare set of standard focus fenders to turn into an overfender set with rivnuts to bolt it down on to massively clearanced original fenders. You could even do the same on the rear of the car. That way if they get trashed its a bolt on and off solution.

On that front fender both choices sound good it's a matter of which one you think would come out the best considering the effort you put into it. Just remember that when working with fiberglass to make sure to wash everything it touches on you with hot water, it'll open the pours on your skin and allows the fibers to be washed away. You seem very detail oriented (judging how you keep your cars clean). If you damaged your bumper and fender in a rally crash, I feel like you'd want to fix it and make it look new again. If that's the case, I'd make molds for your front bumper and fenders. Anytime you wreck them, you could easily make new replacement parts. I think in the long run it would make you happier and save you money.

here is a thought or a couple of them 1.why did you not get some plate and drill a hole the size of the nubs,cut a hole a little bigger set the plates in tack weld them in place so they were right 2.why not just take the front fender and fiber glass the corner where you need it to be then make a whole new fender since you have the original ones these are just thoughts i hope you do not mind

I always liked the wings west kits, i vote for those on the rear, and mod the front. and mesh for the grills. Great work girl. Maybe mount an led light bar behind the grill on the new crash bar you are gong to add.

B is for build ,ade some removable overfenders for their huracan that were really slick. Welded a removable skeleton then draped aircraft cloth and soaked the cloth with resen. If you're made of money buy multiple rear flares, and multiple fenders. That's if you actually want to beat your rally car off-road
