I have been doing this repair with my mig since 1999 no plates no issues hardest part is removing the exhaust manifold. Welding a nut on takes seconds. Little advice don't use a carbide burr to clean up the nuts. use a 1/4 inch diameter .025 wire end brush in a drill motor. The carbide burr will make a quick mess of the sealing surface and exhaust leak when you slip off the broken bolt. The wire brush will not

I don't even remove the exhaust manifold. Pull the spark plugs, remove the remaining manifold to head bolts, use a pry bar to force the manifold down, weld the nut to the broken bolt and remove like usual. There is enough flex in the y pipe to make it happen

They make very nice flexible mig torch handles that are much better than that adapter. They can be life saving in some situations and they are also a godsend when welding exhaust on vehicles.

I suggest aluminum flashing tape for AC units and furnaces....just use a hole punch and line the hole up and press it firmly

Aluminum heads, steel studs. Heat cycle breaks the bolts. Nothing to do with size. Ford and Dodge also break same reason.

@@erwinpadgett1050 for decades many engines used 3/8" shank exhaust manifold bolts with no problems. Then they went with 8MM shank bolts and its now a super common issue.

@Thomas63r2 Note, Aluminum Heads cool down quicker that iron does. The size has nothing to do with breaking. It's the number of heat cycles. Look at the repair videos for them. Also the exhaust manifolds have problems with truly being flat. But heat cycles is the real problem, not the size of the exhaust bolts/studs.

What you are saying may sound good to the casual listener - the truth is GM made a mistake and they really weren't too concerned because the fix would typically be done by a second owner when it was out of warranty.

I just drill a hole in the corner of a peice of scrap 1/8th inch flat stock a few inches long for leverage weld it on and tap on it with a hammer

Thanks for the new tool and great idea, but for years, I've been using a short piece of copper tubing that will press or tap fit over the nut. That keeps me lined up so I don't weld off to the side.

I removed hundreds of broken exhaust studs on motorcycle heads. Always a frame tube in the way. I would center drill, tap or extractor. Late eighties I used a 90° air drill used for aviation rivets to get into tight spaces. The bits were expensive but made it easy.

Remove inner fender. Remove manifold. Weld a bead onto the end of broken stud and if needed weld a nut onto it. No BS "tools" needed, done it a hundred times

Well that's good if the broken bolts aren't rust seized as usual. So, when that fails, get yourself a "MANIBOLT DRILLER"!! I had to remove several locked in broken bolts from my 429 BB Ford and was able to ACCURATELY use an angle drill and perfectly remove those broken bolts with the engine in my truck. By far the best tool for the worst case scenario!!

Best prevention for this, on all engines, use copper antiseize, make sure your manifold or header bolts are lined up correctly

That's typically not the issue. It's not that the bolts seize, they typically break off under normal operation of the vehicle. All the hot/cold heat cycles expand and contract, breaking the bolts. Of course, using antiseize is not a bad idea either.

Nice system. I did mine free hand head installed. That MIG adapter would have been handy getting around all of the installed gingerbread I fought with. GM should be strung up for allowing this engineering flaw drag on long enough for aftermarket solutions like this to become necessary. Thanks

I thought there was something similar out that was actually made for drilling them out perfectly straight? This seems silly, what’s the point of the template if you’re just welding a nut on anyways? Just plug the ports with rags. It really doesn’t matter if the nut is welded on 100% straight.

On GM vehicle, the driver side bolt next to the firewall is impossible to drill and tap. And its always the FIRST to snap off.

Save your money and spend $5 for a jar of nuts from the hardware store. You will weld multiple times and break off the nuts, just to get the broken studs heated up

No $280 template needed. Remove the exhaust manifold. Tape a washer to the head, centering the broken stud. Tape a 9/16 nut to the washer and start building up the weld inside the nut...... Fill the threaded area with weld, put a wrench on the nut and remove the broken stud. Done it 100s of time, without fail. BTW....replace the bolt with an APR kit.
