This video is my attempt to answer questions about how the crossbar and uprights behind the front seats were made and attached in our Sienna MiniCamperVan with no holes drilled into the vehicle. Coming to you from the Blue Ridge Parkway near Asheville, NC.

Kevin Riley For me I started in a Honda CR-V and that had excellent gas mileage but a mini van is perfect. Park anywhere, drives excellent and all my possessions within arms reach. With a trailer it’s another thing to deal with. I’m solo living in California between San Diego, LA and Oakland for seasonal work. Will you live full time or just to travel?

@@tumbleweed1976 Just traveling--but hopefully on more extended trips such as 3-8 weeks in length. I completely agree about the simplicity factor of the one vehicle. Wife needs to be factored into the equation, too, and I wonder if the van would drive her crazy being so confined. We currently have a CX-9 which is pretty spacious inside. Considering giving this a try....

Mehedi H. Munna same. I’m actually about to build out my own. While some parts I’m not gonna do (DIY solar) other parts I will attempt. I figure if I’m gonna embark on my first mini-van build, why not use his as an example/model? Aim high right? I have a 2006 sienna.

I like the appearance of the birch plywood. It is the best and lightest plywood to use in such a build. There is another KZbin's that has built furniture for his Sienna minivan with no holes drilled and intimates that he has been able to transfer his cabinetry from one model to the next to no additional modifications.

Hi Gary, I agree with you, the birch plywood is a great product for these kinds of projects. My entire build is installed without any holes drilled and can be removed and installed in any 2011-2020 (gen3) Sienna. I remove it every year at the end of road trip season.

Wow, you completed the AT! And with your dog! Must have been quite the adventure. Sue's brother hiked it SOBO in 2022. We met up with him in Hot Springs, NC a month before he finished in GA and we could tell it was a huge experience for him.

I am from Ontario originally, Hamilton, Ottawa, Toronto, and lastly Muskoka before moving to BC in 2011. I have lived north of Nelson on two occasions, in Vancouver proper and the Shuswap (Blind Bay). Prefer the Shuswap the most with Kaslo my next favourite on Kootenay Lake. I have done lots of picture taking in the western US states. I am doing my work here in Victoria on the island for the past year and a half. I am totally gobsmacked that your numbers aren't higher (subs.) I think Cheap RV living should know about your conversion. I have a '99 Sienna I picked up in 2017 with 52kms, but after looking at your conversion I am contemplating shopping for something around 2010 with AW drive to get that rear floor basement. www.carcomplaints.com/recalls/I found this site today for car reliability...fascinating. Home for me is the other side of Lake Ontario - Rochester area. I’ve been going to Nelson every winter for the past 10 winters for the amazing, low-key skiing around there. Drove through Kamloops on the way up to Jasper a few summers ago. Love the splendor of BC. Have heard wonderful things about Victoria and Vancouver Island. We’ll get there someday. Cheers!

@@BruceParks definitely would run into the many American skiers that frequented the Nelson area during the winter/early spring months when I was in for groceries and the library. Rossland, not too far away, is another popular attraction for our US cousins.

Wonderful detail, Bruce. Love your van build; the best I've seen. We use a 2007 Sienna with a non-build style for camping because when it's not a camper, it's the band van for a music trio, but I plan to incorporate some of your ideas into it soon.

Great to hear from you, John. I’m glad you found some useful ideas. When our Sienna is in camper mode, we take it on (LONG) road trips and overnight just about anywhere we want. When home, I remove everything and it becomes our pickup truck, people hauler, house mover ... in my twisted mind, it’s the ultimate SUV 🙂.

Very nice! I think that part of your build is the best part...lots of functions, and I do like that everything stays off the ground...that’s the struggle we’re having keeping organized in our sienna. Thinking you have a great woodworking shop and lots of carpentry skills. My dad did grandfather clocks and I was always impressed with the designs he’d come up with. Wish I’d have paid more attention to him. This may be a stupid and too long of an answer for ya so you can ignore it if you want, but how did you make a template?

Thanks for the comment. Regarding templates, it's a matter of starting with a big piece of stiff paper or cardboard. It can be taped together from smaller pieces if necessary. Hold it up to the surface you are trying to match. You can roughy cut out large areas by eyeball but once it is close to the profile, use a pencil to "scribe" the final profile onto the cardboard. There are lots of videos on scribing, here's a good one: kzbin.info/www/bejne/Y6G3emuqmsakias. Then cut along the scribe line and you've got a template.

Would be interesting to see if you decide to try a dc-dc charger (like Renogy 20amp) or a battery isolator. So you won't have to park in the sun. If you do try something to charge your house battery from your van's alternator, I suggest wiring in an on/off switch so you can only use it when you want to and it won't be a drain on your alternator all the time.

Yes, excellent point. I've avoided a dc-dc charger mainly to minimize any extra load on the alternator that might reduce its reliability. The last thing I want is a dead starter battery. But I know that risk is low and a dc-dc charger would make life easier in some circumstances and being able to disable it with the on/off switch would lead to just using it when needed (excellent point on your part). Another option I have is to add a portable solar panel that can be set up in the sun while the van is parked in the shade. I'm all set to connect one in parallel if I ever get one. Would be a nice feature if the van is going to parked for a while. Thanks so much commenting! Safe travels to you.

@@BruceParks Portable solar panels are definitely a good option when you're going to be parked some where for a while (hopefully mostly in the shade) and you can leave them out in the sun. I have two Genssi flexible panels that I use for that, but I've only used them a couple of times, they mostly just stay stored in the van. I am not a carpenter like Bruce but I did manage a set up similar to what Carolyn described with wiring and isolator and an Anderson connector (with circuit breakers along the way) to charge my house battery when we drive. There is a dashboard switch to engage that option when it is needed. We don’t have roof solar but we do have a 120W foldable portable AcoPower panel and extension wires so we can charge the battery when we are in a campsite for a few days - nice to park in the shade and move the portable panel around to catch different sunny spots during the day. We are able to keep our Dometic 35 running that way.

I have a 2010 mini van I'm in the process of building out similar to yours. Did your treat the baltic birch with any kind of sealer or is the wood raw? Also, what kind of cushioning or foam did you use for your bedding? How do you like it? Do you have any general tips/ideas on tools or methods for cutting the baltic birch? I've cut regular plywood before but I'd like to be more careful and pay closer attention to detail with this nicer wood. Thanks. :^)

Hi Neil, I finish all of the plywood surfaces that are visible or are going to experience wear. My finishing process is to first sand and then apply the first coat of satin water-based polyurethane either by brush or spray. Then I sand again and apply a second coat. When I can arrange the surface to be horizontal during the 2nd coat, I spray a heavy coat. That's it, unless it's a surface that might experience a lot of wear in which case I'll add another coat or two, with light sanding in between. Some tricks for sawing baltic birch: 1) the more teeth per inch, the smoother the cut so when crosscutting with, say a 10" or 12" miter saw blade, you'd want at least an 80 tooth blade 2) sharp teeth always helps 3) a zero-clearance plate on your tablesaw will help prevent tearout 4) on the miter saw, cut across the top face only as you pull the blade towards you and then go full depth to cut the bottom face as you push the blade away from you - this yields cleaner cuts (less chance of tearout) since the blade is cutting into the wood and not out of it. The mattress we use is Milliard 4" Full-Size Tri-Fold Foam Mattress (www.milliardbedding.com/product/milliard-4-inch-tri-fold-foam-mattress-with-ultra-soft-removable-cover-with-non-slip-bottom-full/). It's very comfortable for us, and much more comfortable than a 9" thick futon mattress we used in a prior campervan. Hope that helps!

Yes, all of the plywood is Baltic Birch. It's great to work with. I use common thicknesses, ¼", ½", ¾", depending on the strength needed.

Bruce, excellent work. I was inspired by your build. So far I have the bed base done, but changed up the front bed section a bit to avoid the sliding front bed supports. The brackets at the bottom of the B pillar post under the front seat...the tie in to the seat bolt. Called a z-bracket but is not really in the shape of a z...more straight-down-straight

Ah, that one. I just used a standard zinc-plated right angle corner brace from Home Depot and bent one of the legs to create the Z. I drilled out one of the holes to allow the seat frame bolt to fit and cut the legs to their final length.

People have asked this before and I'm not sure what the perceived risk is, i.e. are people wondering if a bag might explode if it can't fully deploy or are concerned it might damage the woodwork, or something else. I've left the airbags alone. I figure if they deploy, they'll have room to push into the upper cabinets since they are backless and the ventilation plenum at the top of the driver side 2nd row window is made from ¼" plywood and will shear off easily enough. I gotta believe the airbag system was engineered to handle a worst case scenario like if someone filled the van with moving boxes. The bags should be designed to not burst in highly constrained situations. But I'll admit I don't really know what will happen and I'm kinda hoping it stays that way. Thanks for asking, though.

I too have no skills 🤷🏼‍♀️ but the desire to try. Between Eric enjoys Earth and Bruce I’m doing it! I borrowed a jigsaw from a friend and clamps from another friend, bought the wood and plywood and have cut most of the bed already! I’m super excited now that I see it coming together! It’s not as tough as it looks and as your skill and confidence grows you are able to do more things. I watched these videos over and over and took many notes. Just getting going is the hardest part, especially if lack of skills is the issue. But it’s not a race and it’s not a contest so there’s nothing wrong with chipping away at it at whatever speed is comfortable and the project will take shape. Before long, it’s done. Well, I think many find it’s never really done because once you start using it, you find some things aren’t working out quite the way you imagined and you think of things you want to change. It’s an ongoing process. Anyway, I like your perspective. Thanks for adding to the conversation.

With such a small space, especially with two occupants, we've found one of the best ways to keep things from becoming like a teenager's dorm room is to have several ways of keeping things off the floor. This has been the focus of this build with the upper cabinets, crossbars between the cabinets, and the bulkhead behind the front seats. We hang our jackets, hats, packs, bags, etc on the bulkhead hooks. Our clothing goes into the cabinets, window sunshades are supported by the cabinet crossbars. The floor has a few things on it but is left mostly uncluttered and we don't have stuff piled on the bed. In a prior build, we found ourselves prepping for bed by moving all sorts of things from the bed area to the front seats. So, long answer, hope it made sense.

My shop is equipped with most of the typical woodworking tools, you name it I probably have it, but I don’t have any CNC machinery which would be nice for reproducing parts. Most of the rounded edges were made on a router table with a roundover bit and a few were done on a bench disk/belt sander.

Lovely area of the country! I have a question: Those nice-looking, hex-head screws with the flat shoulder that you use everywhere---what are they are where do you obtain them? Are they simply wood screws, or do they have some kind of bolt functionality? You refer to them several times as "bolts", but there is no visible egress or nut on the back side (@ 5:11 for example). I'm wondering if you are screwing into those "anchors" that are seen often on IKEA furniture. Thank you for the clarification on your design. This is a great project--and such a great design.

Hi Kevin, All of the connector bolts thread into nuts, either T-Nuts or Threaded Inserts. If the backside of the board is not going to be visible, I use a T-Nut. Yes, all of the curved edges that follow interior panel profiles were first developed on paper or cardboard templates. As I mention in the video, the templating process can take a bit of time to achieve a final result that meets your needs but it's worth it. In fact, I think it's necessary since cutting the wood directly can wind up wasting a lot of wood and taking more time. Cardboard is free.

Hello Bruce. I have a 2020 Sienna. Honestly, one of the reasons that I got a Sienna was so that I could use many of your elements in my build - your designs and execution are excellent. Quick question...my Sienna has a center console between the front seats. I noticed that your van does not and that there is a small rug between the front seats. Did you remove the center console? Hi Tom, I’m glad you found enough inspiration in my build to influence your van of choice. It’s a good vehicle. Regarding the console, we originally road tripped with it in place. But we found ourselves constantly climbing over it to avoid having to go outside every time we wanted to move fore or aft but I resisted taking it out because it seemed like it was so useful to have. But after casting a serious look at how we used it, we realized it was mostly a clutter collector so I took it out. It was easy, four screws if I recall correctly. You are left with a big hole in the carpeting and a raw plastic floor tray edge where the front of the console sat. I had planned on making a nice hardwood transition cover for this space but never got around to it because the rug worked out so well.

Thank you. I appreciate your inquiry but due to my schedule, I can only offer advice. Just something to think about here: in order to mount the uprights so that they are solid, you'd need additional features like the ones in the video like the header that ties the two uprights together, clamps that lock the uprights to the grab handles, and base mounts that stabilize the bottoms of the uprights. It's a bit of work but all doable if you take the time to make cardboard templates for each of the parts so that they will fit the profile inside your vehicle.

I'm glad you are inspired by my build. I don't have any plans to offer as everything was built from scratch based on ideas floating around in my head. I continue to toy with the idea of creating a set of plans that others could follow but I would want to simplify a number of areas first. Imagine building a first prototype, the process would involve building some parts, finding problems, iterating, modifying, etc until the objective was met. My build was a series of these kinds of actions. So the next prototype would incorporate all of these changes and more in its build and would take a lot less time. That is the build I'd prefer to draft up plans around. Unfortunately, this would be out into next year at the earliest. I'd be more than happy to help answer specific questions. Bruce, how much do you estimate the entire system weighs? And, how much overall weight has been added to the van when eliminating the middle and rear seats? Also, have you modified the suspension in any way? Are their other materials just as sturdy as the birch plywood that could be used? Thanks

Good questions! Seat removal shed 210 lbs. Added camper weight is 426 lbs including 70lb battery, 50lb water, plus lots of incidentals (fridge, etc). So net added weight is just 216 lbs. If it were just the wood, it would be under 100lbs. Plywood weight is mostly dependent on thickness. The different species are not dramatically different weight-wise to be concerned about.

Such beautiful work Bruce! The upright and how you did it reminds me of a sculpture, especially the part that goes around the grab bar. How do you glue the two pieces of plywood together, before or after you have cut them? Using just wood glue?

Hi Donna, thank you for the wonderful comment. My grab bar clamps are made from individual pieces of plywood that are roughly cut to size before gluing. It's a little hard to explain but imagine each clamp as a mini Arc de Triomphe where the gap between the two inner walls will accommodate the width of the grab handle. I space two pieces of plywood at this width and glue them to a full width piece. Once the glue has cured, I create the inner rounded arch shape using a spindle sander, and all of the outer rounded edges are done on a stationary belt sander. Then I install threaded inserts (e.g. amzn.to/32mQA8I) which are hidden once the bolts tighten the clamp into place. Hope that was clear, if not let me know.

I recall spending a solid week, about 10 hours per day, building the sleeping platform, upper cabinets, and sink vanity cabinet. Maybe 60 hours total. This included lots of templating to fit the interior contours, wiring, and wood finishing (sanding and sealing). That was in 2018. The 2019 upgrades (solar power, upgraded cabinetry, ventilation, etc) was another marathon week.

Yes, all of the exposed wood received two coats water-based polyurethane, satin-finish, with sanding before each coat. When I had a lot of parts to finish, I set up a spray booth to apply the poly with an airless sprayer. Otherwise, I just brushed it on. Thanks for asking!

I CAN'T STAND those STUPID HAND-PUMPs! You can't wash your hands ✋ properly. At least with a foot pump you can and still save 💧 water.
