I'm going to guess the burning smell was any dust/oil/etc that may be burning off the power resistor used to limit power during the 1st of three power stages.

As I recall from the last video, the power resistor is normally only activated in series with half the pack voltage. With double the rated voltage, it would need to dissipate 4 times the power.

Great following the progress, thanks! Just noticed the interior door handles are British Leyland items, I know there's a lot of parts bin bits but that's kind of surprising for a car made in the USA.

Just wanted to say: I built an over-volted 500w scooter with a 36V battery, thanks to a controller from Hot Scooter Parts. The motor was a conventional brushed type, so there were no worries about what I did. The result: 1000w of thrust, and a 31-mph top speed. How many can say their drink cooler can do that?😁

For the record, six horsepower isn't much BUT if you aren't trying to go very fast, it is often enough. ICE people refuse to hear this, disregarding the fact that their vehicles do NOT generate the whole 305 horsepower all the time because if they did they would MELT and, when they're just cruising down the road, are probably needing no more than 20-30 horsepower. If you were to shove, for instance, an ETEK motor delivering about 15hp to the Commutacar, it'd be downright peppy especially if you replace the gigantic heavy LA batteries with modern Tesla batts providing similar power and capacity.

Does halving the one battery mean 8of16v of power so less than a power wheels?

Cut the insulation carefully off of the bottom winding and find the lead and solder it back to where it belongs :D

That is one possible fix, but the maximum temperature of the terminal needs to be considered when determining whether solder might melt under that use case.

If there is good reason to rebuild or repair the broken contactor terminal, I am certain it can be done. If I was in your area, I would happily help with that or other things.

Systems are designed for specific ranges of voltage and current. Don't exceed these limitations unless you don't care about the results. After all, you can (usually) only die once.

Why waste time on the old hardware, even with the stock motor, a new PWM motor controller will greatly improve control, performance, and efficiency.

You should really use electrical theory to help guide you through your experimentation and refurbishment of these rare vehicles. I believe that many of the things that you have said should not be done can be done in a proper, safe manner.
