I love jeep truck things! A friend and his dad both built a fish houses from scratch out of aluminum. They used double thickness of plexiglass for the windows. Purged with argon from the welder and sealed the holes with silicone. I don’t think they had any issues with fogging and they made good, cheap insulated windows.

polycarbonate/lexan is less likely to crack, and is stronger. It is better optically when flexed, however it is softer and easier to scratch. acrylic/plexiglass is more likely to crack, but won't scratch as easily.

you need to use 3m's twin tube into 1 stray plastic bonder it's literally used for automotive plastics and it dries up pretty fast where you can body work like bondo type fillers which you use some of evercoats lite weight filler over the top of if you want to make it look all smooth & clean so looks factory done but point being the 3m stuff I'd way better and it's black so it'll blend in the peices you were bonding together

Plexiglass is a type of acrylic, both you have to he careful how you work with it and will crack easily, but they make good clear windows. Lexan is polycarbonate, which is a durable material and very difficult to crack. You can cut polycarbonate however you please, metal shear, circular saw, hatchet, whatever, it wont crack. Downside it is scratches fairly easily.

Use Polycarbonate, it's used for plastic windows on racecars as makrolon (brand name) and go for something around 1/4 inch, we use metric 4-6mm thick material. Great aluminum work.
