So fun bit of trivia, the reason why hollow ground screwdrivers are sometimes done in this flat plate style is because it makes dressing and reshaping the tips much simpler in the end-user's shop. It provides a pair of dead flat faces, so in similar fashion to how you fabricated these, the end user could clamp them down and reshape the tip without losing parallelism. This was especially critical in the days before mass manufacture of fasteners, as each one was essentially custom sized, so if you were a gunsmith tasked with fixing up whatever finely finished hand crafted double rifle wandered into your shop by way of London or Belgium or what have you, you'd often find yourself needing to grind custom sized screwdrivers to not risk marring the finish. Nowadays it's mainly retained out of tradition, but it's still nice to be able to custom fit tools to the job.

The good thing now is being able to get individual bits. That way you can hollow grind them as well as custom fit them to a screw without it being such an investment like a whole screwdriver. Having a hollow grind that fits the slot just right as well as being the full length of the slot really makes a big difference.

Tony a good tip on cutting sheet metal on a bandsaw quietly is to put a thin piece of wood under the sheet metal and cut through both at the same time the wood will absorb the vibrations and greatly reduce the noise especially the high pitch ones. Also reduces burrs on the underside of the cut

It's a good tip, but I don't think it does anything except for the noise (doesn't improve blade life if you are cutting properly). And you know it's all gonna get hand finished, so burrs'll be gone no matter what. (I usually just abuse a burnisher to rub and cut them off)

Gunsmithing or Cabinet makers screw drivers or turn screws are awesome they are designed to be redressed for a better and cleaner fit, screws were originally very expensive, the threads were hand filed into hand forged nails and people wanted to show off that they could afford them, you can also use an adjustable wrench or a pair of pliers to on the flats too

Tony, re the warp-bend. You can use the temper and shim method. Clamp to an angle iron strong back, shim at the bend, over clamp past straight, temper oven cycle. It will relax the warp out. You can keep increasing the shim in several temper cycles and creep up on the right amount.

I wish you had consulted me first. But thank goodness I caught you in time. Most electrical equipment has recessed or highly recessed screws. While uncommon, wide shank short screwdrivers are of rare use in such situations. Guns are not usually more than two inches in the third dimension. Now, I understand it takes time to make these, and at least a week to ship, so today being December nineteenth, you'll have plenty of time to change your design. (Don't forget , your time machine)
