Another old school tip when doing that job, load the flutes of the drill bit and tap with grease to catch the chips.

We did that as well!! Jeff showed the camera when the oiled tap caught a lot of shavings. Definitely helped as well

That's a great looking old iron head. It's got the look. I just did my first thread tap and repair recently. It can be a bit nerve-wracking. They should make a little portable vacuum with a narrow hose than can go into a cylinder or timing hole to suck up any possible metal shards that fall in there. Come to think of it, they probably do make something that, but I've never seen one on a shop video. I'm gonna go online after this video and try to find one for my garage..

Great video! Gotta love ironhead struggles. I work in a fab shop and we use a material called Belzona. It is like jbweld but on an extremely industrial level. It is a metal filler so strong it is able to be machined afterwards. I have used it in a similar application where we put some in a threaded hole. Put grease and anti seize on the bolt and thread it it. Leave it over night and it will fill in that part at the top that is giving you issues. Don't use too much. Just a little dab at the top. Just a helpful suggestion.

If you still have oil leaking from it, don't use RTV again, get a copper crush washer so you have something that is softer than the aluminum/plug to crush and give you an even surface to seal the outside of the thread. Well done team, keep up the good work.

Please know that when kicking an ironhead sportster you must kick all the way to the bottom as that is where the kick release is and it will prevent the kick back he was getting. Kick back can cause severe damage to the knee. Outside of that it sounds great!!!

Sorry it has been 40 years or so. 900 sportys have 2 small ears on the kicker gear so on the bottom of the stroke it pushes the gear away from the clutch basket gear so if the bike kicks back you wont break your foot or knee. It looks like you have a later 1000 model. I,m not sure if later ones have this. Please kick all the way thru to the bottom of the stroke if so :)

common problem, a better way is to make a tab that bolts to the center case bolt above the hole to hold the plug in and then fix it properly on the next rebuild, these should have had steel inserts from the factory.

Nice hack with the pantie hoes to catch the shavings. It looks like your timing may be advanced a bit; hence the kick back. I had that issue on my shovelhead until I figured out the correct timing. Sounds good though. Makes me want to leave work early to go home and ride my sportster.

That's the wrong way to do that. Take the drain plug out of the bottom of the cage put compressed air. Air to It And you will blow all the cutting right through back at you through the drill or in the tap. And you'll have no problem at all. That's right To do that.

You said “chopper” which can mean a lot of different things. That’s a pretty nice, not too F’d up 1974 and I would encourage you to NOT go cutting and chopping on the original factory frame (because of the VIN). Sportster chopper (stuff) is cheap so put the original chassis aside and make your modifications on aftermarket garbage. Great video!
