Don't worry about breaking that pin on the sprocket. It just holds it in place while you are installing. Yes those grooves are hard to get right. I ran the battery dead trying to go through all the settings. Still working on it. First attempt I had vent air and nothing on the windshield, second attempt was the opposite. Also worth pointing out- the servo motor is not interchangable with the motor of the unit just below it. I tried. The motor of the unit you are working on will turn the unit nearly 360 (as shown in your video. The motor of the unit below it will only spin it 4-5 inches.

Yeah, I may have got lucky with getting those pins in place. Try pushing the pins all the way out then rotate the motor assembly by hand instead of using the motor. If you can get the pins in that way then rotate the assembly by hand until the screw holes line up. And yes, the motors are different for each function. I included the part number for the motor I installed in the description.

What were your symptoms for wanting to replace this? My issue on my 05 sienna is that the passenger side is blowing cold and the driver side and rear climate is all nice and hot. I live in Alaska, so I would like the whole windshield to defrost and passenger to be warm. I have ordered a new Blend Door Actuator hoping this solves this

The actuator I replaced controls the airflow in the front only. The symptom I had was that it would not changed from dash air to floor air in the front. The symptoms you have sound like a different actuator. Perhaps you have a control that changes the airflow from side to side. My Sienna doesn't have that feature.
