Great video and I LOVE the idea for the demister. On the template, you may have forgotten to consider the blade width. When cutting two pieces, that can make a big difference.

I was so tempted to do that, but after I read the UK IVA regulations, its arguable that they're not legal anymore. I didn't want to take the risk...

On the window frame vent setup. If you fog the inside with powercoat that would give you great moisture protection. You could also do a galvanizing dip to insure you get it fully protected. Better to spend the extra on such a key part that is going to be getting exposed to moisture regularly.

I find the best tool to cut plywood, MDF, and sheet plastic is a router with a straight cutting bit. Set up a guide, run the bearing of the router bit along the guide and hey-presto, perfection.

I would have loved to do that, but the UK IVA build regulations technically makes that illegal these days and I didn't want to risk it. I do LOVE a split screen though!

For ripping thin plywood used a fine tooth panel blade. You can also add a strip of masking tape if its trying to blow out splinters. I'd suggest perhaps just bounding those to pieces together with some fiberglass.

The only jigsaw blades that actually cut straight are the ones that are profiled with every other tooth on one side and every other one on the other, producing a very noticeable V section and the quality of the blade, in jigsaws, in my experience, is 10 times more important than the quality of the tool. Also it's unadvisable to take long straight cuts with it, it's simply not made for that, altrough, as said, with the right blade it can be used for that in a pinch. Good progress and as always, kudos to the fact you are marching forward.

The more teeth on a saw blade the finer the cuts .. probably have general blade for just lumber vs trim work

I suspect your frame is slightly trapezoidal and that the rubber strip has forced the pattern upwards meaning that it becomes a bit longer? However having arrived at this point you can screw another section between thew two ends and voila - there's your template I think glass shops could cut it but then there would be no E mark etc? But it's flat so maybe a commercial vehicle glass supplier? I thought your genius fairy was going to suggest a heated screen but that slot looks pretty neat, Could you get it made in stainless? For strength perhaps a whole series of smaller holes would be good? Just right for a mid week treat - where did you find that music?

Thanks for the comments buddy - UK car glass has to be E marked, but Pilkington can do that for me. I really wouldn't be surprised if the screen shape is not 100% the same both sides lol!

Hi, why don't you screw and glue a piece of wood over the slit in the middle creating one board of the correct size. The glass cutter is only concerned with the perimeter.

It actually goes onto the car fairly easily now, but there's actually very few specialists like that left in the UK that would touch a project car...

Windshields are made from laminated glass. They can absolutely be cut by your local professional glass shop. You made this WAY too hard on yourself. Cardboard templates are considerably easier to tape to the frame and just trace the shape with a sharpie, then just add the 1/4 inch gasket insert depth to it. The side and back windows of a vehicle need to be tempered glass. These can also be cut by your local shop the same way, they just have to take the extra step of sending them out to someone like Pilkington to be baked in the tempering furnace. I am in the US and my shop has done multiple hundreds of hot rods / old vehicle restorations this way. I have an extensive library of old car/ truck glass template / patterns that I pull from regularly. Currently there are 2 restomods and 1 full custom vehicle out in the back shop.

Unless there are lower standards for iva than there are for mass production, they would also need to be tempered, as laminated will still break into knife like shards, nasty even when held together by the lamination.

Do you require an IVA stamp on glass panels in the US? In the UK, only certified shops are allowed to apply this. Perhaps the rules in the US and the UK are different.

Thanks for taking the time to reply - the only issue in the UK is that car glass has to have certain legal markings that can only be provided by certified people like Pilkington. I've looked at their website though and they make it pretty easy to fill out a form, select the official marking you need and you send them the template. It always seems to me that the US has much better regulations for making cars - really appreciate the comment though buddy - merry Xmas!
