Thanks to this video I managed to do this on my own Golf 2 GTI, Fun thing is I reached out to mechanic shop and asked the price for this job, and they tried to trick me that I needed clutch change, and I told them there is an "maintenance hatch" on 020 trans, but they didnt understand and played the card "we need to leave warranto hence we do the clutch too Saved around 900 dollars on this.

I don't think it's about "tricking" people... some shops are more familiar with "known issues" than other shops.

Thomas, Jeff in San Diego here. After fixing our ECU issue last August we replaced our clutch (DIY) and all suspension components on our MK3 Cabrio in September (all by the book with Bentley and digital torque wrench). We also replaced the shifter linkage bushings at the same time for preventative maintenance. The car has been working fine (it's been 3500 miles of use) but now suddenly won't go into gear when running. Shifting through gears when off is fine. When the pedal is depressed, the arm movement is excessively high (hits the base of the round nut on casing) so we suspected the Release Arm was cracked like in this video but it is fine! We pulled it out and even checked it over with a magnifying glass. We had also replaced the T-O bearing and rear cap when we did the clutch and there was no excess debris in the end at that time. We are really puzzled since the clutch is new, the T-O bearing is new, and the release arm looks ok with minimal wear. All we can think to do now is replace the push rod with a new and or longer one. Before removing the arm finger, we pressed on the pedal and it looks like the TO is only moving forward maybe 3mm to 5mm at most but there is some push back. ...but again the main 10" arm on the side of the tranny moves higher than normal. It's like the clutch was broken in over the last 3,500 miles to point of possible previous wear on the rod, finger, etc which is causing the pressure plate to not disengage. The clutch cable is also new (self adjust type) which I asked you about a few weeks ago (compared to manual adjust) but it's obviously working since it's moving the arm so high. Is there anything else we should look into? We are totally perplexed.
@EXOVCDS
@EXOVCDS 6 жыл бұрын
If that 10" arm moves as high as the support for the transmission... something internal is kaput (or the release rod has worn down too much). Try a different release rod.. if that does not solve things, you'll have to pull the transmission to have a look.
@oldowl4290
@oldowl4290 6 жыл бұрын
Thomas EXOVCDS thanks. Based on your input and some added info we found on BrokeVW site we think the rod is shot. We pulled it and the finger last night. The finger socket looks totally fine. Its contact point for the TO looks a little shiny as expected but the curve, viewed from the side looks normal and not overly worn. Pushrod is definitely a little shorter though on the Pressure Plate end so we will keep our fingers crossed. We are also switching to a manual adjust cable. Everyone on VW Vortex says ditch the self adjusting type.
@oldowl4290
@oldowl4290 6 жыл бұрын
I wanted to reply to this to let other people know what happened. It turned out that both the old clutch rod and then the new sharper rod we put in (which solved the issue for a few months) were both wearing a hole in the new thrust plate which attaches to the clutch. The rod blew a hole right through the plate!!! I was able to first confirm this by pulling off the end cap on the transmission, removing the clutch rod, and inserting a $20 USB-LED bore-scope camera for my cell phone that I bought off Amazon. The blast hole was obvious. Luckily we were able to get a new Sachs clutch from our supplier and were just within the 6 month warranty by 1 week to return the Valeo clutch pack. Also of luck was the fact that it fully went through at just 2 blocks from our house so I was able to push the car home, but also partially tore the LCL ligament on the side of my leg in the process! I could barely walk for a full month. Suffice to say, after redoing the clutch for the second time it's back on the road again and we switched to a manual adjust cable as the last one was a new auto-adjust. Regardless, we are still very perplexed as to what the original cause was. Was it an actual faulty chinesium part and or the auto-adjust cable or both??? In either case I can assume too much pressure was being applied to the thrust plate which caused the blowout. The clutch disc and flywheel both looked fine. While doing the clutch again we also fully rebuilt our ZF steering rack (meaning all internal seals via a $50 Gates kit) We had to reuse the 2 main pinion bearings though because new ones could not be found anywhere on the planet. After all this I think I'm done owning VWs. I think the MK3 clutch design is crap. All the pedal pressure being focused into that one small point as well the pedal assembly itself being made entirely of plastic is just bad engineering or is purposefully designed to fail. It's truly been a constant exercise in learning and lots and lots of patience. I do think the ABA 2.0 engine is strong, ...but everything attached to it and within 10 feet of it is not. Having to replace things like the coolant flange every 30k or the ignition switch, window regulators, etc, etc. These cars are for masochists who love to pay mechanics or just love to constantly work on cars themselves.

You'll have to remove the transmission to inspect the clutch pressure plate that the release rod pushes against. As the clutch wears, the pressure plate pushes out further against the release rod. Might be time for a new clutch.

When replacing the O-ring on the Return outlet and onto the Steering pump, it leaks in that area? Have you ever just used high-temp gasket sealant or just a thicker O-ring? I think it could be I have too much tension on the hose itself due to installing the power steering filter and not having the hose cut straight toi

@@willpoyntz1938 Thank you for the update! The cable should go on easily when collapsed... when it does not, that means that the clutch is getting to the end of it's life and will probably start to slip soon. The other reason for difficult to attach, is if someone added an extra (or the wrong size) rubber spacer to the cable (at either end). If you have a thick spacer at the transmission end (where the retaining clip attaches), you can install a thinner rubber spacer. The added stress on the cable can cause the cable to snap (at either end), puts too much unnecessary pressure on the release bearing & release plate and can cause premature failure of the little lever that you guys just replaced. Just some things to keep in mind.

Year? 020 transmission? Recent clutch work? Never came across a rattle from an 020... unless the wrong pressure plate was installed. So I don't get confused and so that we are on the same page: When the clutch pedal is pressed to the floor... the clutch is supposed to "disengage". When the clutch pedal is released... the clutch is supposed to "engage". If the release lever (where the cable attaches) position is OK (at rest & when pedal is to the floor) then the problem is with the clutch itself... a collapsed pressure plate that is not releasing the disc correctly / enough.

@EXOVCDS

Self adjusting cable or manually adjusting cable (should be self). Try to readjust / reset the cable. When you press the clutch pedal, look for brake pedal movement as the clutch pedal moves down & up. It could be that the pedal cluster is cracked... resulting in less clutch / pressure plate activation... causing low clutch grab.
