I think Don is still alive working on his book. He probably would have survived using some resource from the Dark Continent like Nitro Rice, also I think he would have adapted to the local ecosystem by becoming part of it rather than trying to fight it. Gon always kinda reminded me of a wild animal (in many ways) & I think Don would act similarly, meaning when found he would just have what is on his person. I doubt we would find him having built structures, pathways, gardens, etc.

They'd be cutting paths, building cabins (or at least large tents) & setting up a base camp/HQ. That behavior would alert and draw in predators or territorial animal/beings in the DC, but if Don walked around studying/mapping the area but not disturbing anything I think he would have less problems & more time to prepare for the problem that do come up.

I think there are three possibilities for Don Freecss. 1. Don is an unconscious nen user and perhaps the greatest survivalist to ever live. Using the DC resources to their fullest advantage and integrating into the ecosystem. Most likely by sneaking by everything. 2. He's dead, but has somehow used his nen or other abilities to carry on his work for hundreds of years until someone can take it over. 3. Don has figured out how to swap bodies, and has been doing so for hundreds of years. To the point where he's no longer human. Regardless, I don't think Don will be a traditional combatant. I have a bizarre head canon that Netero actually went to the DC the second time looking for Don Freecss. One would think that Don would be something akin to the ultimate human, a person who has survived for hundreds of years in the most dangerous place ever. Netero wanted to fight him. Netero likely went alone to the DC his second time and found him, yet, once again, had his expectations dashed. After that, Netero never returned to the DC. I personally think that the 1st option is the most likely, with a strong possibility for the second, which would involve Ging finishing his work. Or possibly taking his place and expanding on it.

Don sent his son back with Netero on one of his visits. That’s the reason why Ging was allowed to read about the dark continent, because it came from his family. Reasons can vary as to the reason for sending a kid back but I think if Ging modeled his training for Gon after Don’s treatment, the hope was to make the human world strong enough to survive the horrors found on the dark continent.

The size of the dark continent really bugs me, just how big is it? because when you look at the image of the world map in the middle of the Lake Mobius, you see there are creatures in the water and on the DC mainland, but I don't know how big they are really, because the way that it is set up makes it seem like the creatures in the DC are bigger than even the "islands" in Lake Mobius. Of course, I might just be an issue in drawing them that big so that you can see the creatures, and they are nowhere near that massive in size, but I wouldn't doubt that there could be creatures or things in general that had such abnormal proportions. Also, what about the DC itself, is the planet a reverse version of the One Piece world, where everything is ground and then you have small bodies of water, like Lake Mobius? (even if that's the case, is Mobius the only body of water on the planet?) or are there other continents and so the actual DC is just one of those?

I dont think thats an Issue. I'm 100% sure Togashi isn't implying that they are the size of the 'known' world. It's just like old sailor maps where Boats, shipwreaks, and monsters are all just as big, if not bigger, then the countries around them. If you take their proportions literally, they are stupidly massive. But they aren't there for size comparison, they are just markers and decoration. I'm sure togashi takes inspiration from that type of cartography and as such we arent meant to take size literally. If you wan't to get an Idea of the creaturs that dwell on the dark contenent, go to 5:13. Im sure that is much more reliable on getting an Idea of their true size.
