This looks great. Could it also be used as an edge if you made a thin length of knit fabric and doubled it over, picking up doubled loops?

Try 4 rows of stockinette. I'm not sure, though; you may need more or less rows.

I don't know. I played with a number of things and then picked this width. I do think that a wider zigzag strip will give you problems lining up the two panels. I'm kind of fudging on that to make it work, and I think it works well, but a thicker join would have the panels offset more.
