Is it a 12v alternator? And jow sis you wired it? Also what size gear plate was used? Where's the diagram ? I guess this was just a demo not a tutorial

You should have also implemented a simple PID controller first. Usually that helps in debugging most part of h/w level code. Still really good project. Getting h/w results is always hard 😃.

You need another alternator for current output back to the batteries. So, two alternators. Then you'll have regenerative charging. Wont need a wall plug anymore, and drive all day

That can't be done, because the recovery efficiency of two alternators is pretty low, so the friction of them together when you try to output current back will be stronger than the motor itself

Why did you remove MY1020 electric brushless motor and put alternator motor instead? MY1020 is quite strong brushless motor too. How much power do you get from this alternator motor with 50 V battery?

Starter motors are designed for short bursts of colossal torque. Anything longer than a minute of runtime will start degrading the enamel of the windings. TD;DR: This starter motor will short out after a couple of hours.

Automotive starter motors are made for temporary use only. You could do better with a 3 phase permanent use motor and higher voltage.

Every time a new motor is made there is a rule that the hall effect sensors are wrong... :) Even if they have been checked. A trick that I have used is to drive the motor with a drill and monitor the hall effects and back EMFs of the coils on a 'scope - this will usually show up any mistakes! Remember that the back EMF is in phase with the torque for a given winding. Peope find this counter-intuitive but...there you go! The back EMF x current is the useful part of the motor power. Current squared x resistance is the waste heat.

You know what you may have done instead? turned an old automotive generator into a motor, like I once did. Unlike a starter motor, which as you said is not made for continuous duty, an generator is. It has the laminations and the windings of a parallel wound brush DC motor. All it really needs is the phase angle altered to become a motor. Making it brushless would improve it even more.
