In this video I install a starter motor into an outboard that was previously pull-start only. This involves wiring a starter relay/ solenoid and finding the correct wire from the forward control key switch to activate the relay. There is also short demonstration on how to "hot wire" and outboard motor. Please use this technique with extreme caution as both high current and sparks around fuel vapours can be very dangerous.

Thank you Stu for helping me with my problems on my 90hp mercury issues. Traced the hard starting problems to corroded cables going to the outboard. Both of them were very warm after starting and negative wire melting the insulation all along the cable. I never guessed it would be that, but it was.

Bad battery cables will certainly cause a large voltage drop and a lot of heat. Glad you found the problem.

Thanks alot! helped me much figuring out how to set up my startmotor i bought used on my Tohatsu 25hk 2 stroke 2003mod. Not quite finished yet and not quite the same as you did when I allready had a battery installed for lightings and such and recharging the battery, but wouldn't figured it out without seeing how you did it and especially the drawings. Hopefully i will get it starting soon, thanks alot from Norway ;)

Hey Stu, did you work at holidays afloat in the late 80s. I worked there for a while. A mechanic looked alot like you, but I thought his name was David, from the island, I do believe. good video mate i wish i had one of these on my enduro on my last boat only a 40 hp but when cold was a bit hard to start once warm no problems , all i know about electrickery is you cant see it smell it or taste it but boy when it bites you you will know about it .

40 is definitely getting up there for a pull start, particularly when they are cold as you say.

i looked at putting a flywheel on and starter but it would have cost way tomuch and enduros are not that common here like s/e asia .

BTW I couldn't find this tune - from this vid - on your song on Soundcloud, lol installed their app which probably contains spyware haha!, listened to all your stuff trying to find this song and couldnt find it. Learning more every day, tomorrow going to get another little motor like the one I'm putting back together (76 evinrude) but a guy near me with a big hole in a 17 foot boat on a nice galv trailer wants 1k for it, with a clear title and trailer. I think I can make her float, I'm passionate about the water time spent on the water makes us better. it's what my grandfather would've wanted and been proud of, he was a mariner.] Another good fella has a 20 foot bass style boat with 72 wide with a nice trailer but wants 2800...has a lot of 'already done' stuff...I'm the kinda fella, I enjoy the fun of work. I'm buildin a fence now bout two acres, solo, and havin fun with it. surveyors coming here in 5 hr.

Good stuff.I have an electric start older Johnson and the starter will only spin motor if one of the plugs is out.Obviously getting weak.Took it apart and cleaned it out and check brushes.Would adding new brushes anyway bring it back to working condition.

I think it does matter which terminal is hot and which is ground. The direction of the magnetic field created when current flows thru a wire, depends on which direction current is going. One way the relay is pushed out (or to the left), the other way it is pulled in. One orientation will engage the relay, the other not. Similarly, the direction of current flow thru a DC motor determines which direction the motor spins. Want to reverse a DC motor? Just switch the wires around.

I'm not an expert on Yamaha parts. I always go to our local Yamaha dealer who is a lovely guy and he helps me out. I do use this website a lot though that will help me figure out which parts I am trying to order from him. It has really good exploded diagrams and part numbers but I notice for Yamaha it only goes back to 1984. Looks like your eBay add shows the full Yamaha part number so if they match you should be good to go. Does the outboard have a serial number plate to get the exact year of manufacture? www.boats.net/parts/search/Yamaha/Outboard/parts.html

Great video Stu (and music!). Question for you about the low current red wires. As I understand it, the charge feed out of the regulator / rectifier connects to the high current positive lead at the solenoid high current terminal. You said the start key / ignition box is fed power through another low current red wire. Where is this red wire connected? Is it from the battery +'ve? Or is it from the high current solenoid terminal on the outboard, or somewhere else? Thanks again, Jon

+OA SES Ah, very good question. Each outboard is a little bit different but that power usually comes from the large positive lead of the solenoid too. I must have forgotten to show that three wires go there: the battery lead, the charge wire from the rectifier and the power up to the forward controls. Well spotted! :)

Great video Stu. I have just purchased a Starter motor for my Mercury Seapro 25/30HP 2T outboard. I just need to to buy a Start Relay, Start Button and Rectifier/regulator for it now. Just wondering about Start in gear protection (Nuetral Switch) ? Did you fit anything to this Outboard or does it have something in the forward controls. Mine is a Tiller Steer so may need something different. Cheers

Hi stu love this video only thing is i have a 30 year old 30hp johnson that looks nothing like your outboard inside is ther any advice you can give me on changing it from pull to electric start? thought great just follow your vid but im lost already. thanks joe

The first thing I would look for is whether your flywheel has a ring gear around the edge. In other words, does it have cog teeth on it?

Hiya mate, loving the videos and I'll be using them all as "tech support" when I'm getting my boat on Monday.. Hope you don't mind me asking a question that's not about this video specifically.. It was just the one I'm looking at, at the moment. My question is this. The boat I'm getting is an old 16 foot plastic boat, with a 77 mod 50 hp engine. The engine hasn't run for three years but everything worked then and it still turns good. Is there a list of what to start with on the engine.. Before I try even starting it. I have the same motor,87 model, but same set up with electric start. The starter bracket cracked in half. As far as I can see you need to remove the flywheel to remove the bracket, any suggestions?

Hi Stu! Great vid. You have inspired me to convert my 30HP Tohatsu pull start to electric. I have one question for you if you don't mind. I already have a regulator/rectifier & if I install a starter motor & starter relay, as you have, how do you stop the motor from starting when it is in gear? I have seen some starter conversion kits that come with a neutral cut out switch & linkage cam. My motor is a factory pull start & I can see no provisions for gear linkages. Can you please explain what I need to do. Thanks!

does it matter what hp the starter is i have a 40 hp commercial (1980) and i have a wrecked 70hp johnson (around the same era) would the starter be able to be used to on the 40hp, going to steal the solenoid as well @Dangar Marine

great video. thank you. Quick question for you. how do you know what starter to use? I have 1971 johnson 20hp outboard that has a starter bracket on it already so my guess is at one time it had a starter on it. I would like to add electric start to it.

There a couple of ways you can go. You can order the original motor from a Johnson dealer if they still carry them, otherwise if you contact a good after market outboard company (I use these guys ozwidestarters.com/) they should be able to find a suitable one for you.

How did you know the startermotor would fitt? Distans of the fasteningholes, distans so the starterkoggs would reach the flywheel koggs (the size of the startermotor, the distance horizontally from the holes to the outer edge of the small kogg has to match the inner border of the large kogg on the flywheel ... mm, cm, horizontally, vertically) etc. Or did your supplier help you to find one that would match the original one? Or did you just get lucky :-).

I ordered that starter motor specifically for that motor. If a motor was never sold with an electric start option it will be quite difficult to make up a bracket for it and you probably wouldn't get a flywheel with a ring gear either.

Okay, I discovered that I can download the google plus app and see your notifications. Sorry for the confusion but I don't savy this smart phone stuff. Like I said, I have that exact outboard and I have the rectifier. I didn't know that it could charge the batteries with the setup I own. I'm not sure it is changing. I know I need a volt meter, how would I check the rectifier to see if it doing its job or if it needs replacing. I assume I would just check at the battery first and see what voltage I have and trace back from there?

Stu, I just looked at the video on electric starter on a 25hp that was manual pull! The question I have is this, What parts did you add that was not on the video. Because the section on the side and front where your wires will be ran through looks like they had electric before! The other thing is, you made this starter to start only electric and not using the starter on the teeth of the fly wheel. Is this the way you wanted it to work!

As far as I can recall, all the parts needed were added to the outboard during the video. The boat itself already had a key ignition system in it so many that is what you are referring to. If the boat doesn't have that then yes, you would also need to add some way of turning on the ignition and activating the starter relay to turn the motor over. With regards to your last point, are you wanting to make it electric and pull start?

I have an old boat with only a choke button and start button where would those connect on the starter relay. My boat doesn’t have a turn key

The start button should supply power to the activation terminal on the starter solenoid. If the choke is electric it will go to a separate solenoid for activating the choke, but it may also just be a mechanical linkage.

The principles are pretty much the same with a starter button as a key start, you just don't have an ignition on position - it's always on unless the lanyard is removed. When you say won't disengage, do you mean won't spring back or when you turn it back the revs stay high?

Odd question i have a 15hp yamaha an it missfires on the top barral i switched sparkplugs but it will run without the to top cdi on rugh tho what could this be

I have this OB from Evinrude 25 HP pull start and it is a 1971 year! What I like to make it fully electric that I can start it without pull but be also able to start when battery is dead! So what would you advise me to purchase to make it electric start?

Did Evinrude make an electric start very of that motor? If so, I would jump onto MarineEngine.com and look that motor up and pick the parts from the diagram there. You'll need the motor, starter solenoid, starter switch and a flywheel with a ring gear on it.

I injured my shoulder and need to install an electric starter on my 2018 Tohatsu 20 hp. Does anybody know where to buy an affordable starter for it? The older models are about $60 on eBay but I can't find one for a 2018 for under $200 Seems like the aftermarket producers take a while to catch up.

Isn't it a risk to have the regulator output wire (red ring terminal) connected to the starter solenoid input terminal? I would be concerned. The regulator output is probably a couple of amps tops, the starter is probably, what, a 35 amp draw when cold, more when run for a while? Isn't the starter draw going to exceed the regulator output by a factor of 20 or 30? Unless the regulator doesn't operate while the engine is cranking (as opposed to running)? I'd be too chicken, I think I'd run a small Bosch 30amp relay ($5 or less) on the small red wire from the regulator. At rest it would leave the red regulator wire connected to the battery side of the starter relay. I'd have the green starter relay wire throw the Bosch relay open to disconnect the regulator/charging system while cranking. But I am a coward, & whatever can fry, will fry, if I'm involved. I used to buy Bosch relays in bulk trays, 30 to a tray, 3 or 4 trays at a time. Same principle as never giving another car a jump start with your motor running. I know everybody does it, but when you do that the dead car is trying to run it's starter motor through your alternators output (which is higher voltage) rather than only the battery. Look at any car manual from the eighties on, they recommend against it. We like original alternators, didn't like replacing them with aftermarket. Great videos, thanks, I'm a bit addicted.

Hi mate. I enjoyed reading your thoughts on this, and can see what you are saying. I can't really comment other than knowing this is how every outboard I have ever seen comes wired from the factory so there must be some reason it isn't an issue.

@@DangarMarineThanks for the reply. I didn't know all outboards without big alternators were wired like that. Either it just isn't an issue or the regulator doesn't kick in until RPMs hit idle or slightly above. You mentioned getting an employee or assistant, let us know how that goes.

A really helpful video Stu as are many of the others you have posted. Thanks. I'm planning on doing this to a 8hp Honda BF8d and have sourced a flywheel with ring gear, and the relay. Should I take a heavy duty cable to and from the battery + ve terminal direct to the starter and then to the relay and back to the battery and a lighter wire from the relay to a starter button and back to the relay? There 's a charging facility on this engine but as yet I haven't got a harness for charging the battery but will eventually. Perhaps I should wait until I have this if it makes it easier?

Yep, that's the idea. The high current draw will be by the motor itself so you need a thick positive from the battery to the relay, the from the relay to the starter. You also need a thick negative from the starter to the battery. Everything else can be a lighter gauge as they are just activation currents. There isn't much to wiring up the regulator rectifier for charging the battery. I've been planning to do a short video on this for ages, but you just need the positive output wire to join the relay where the battery wire goes, the then negative to go where the negative battery wire attaches.

Stu, I've hit a problem. I've done all the wiring and fitted the new starter (still to check this works but expect it will,) and finally pulled the flywheel off. Below the flywheel, there were 3 magnets on the inside of the side wall (fitted with screws and possibly welds). On the replacement flywheel, there's 12 magnets each screwed separately to the side wall. I tried to fit the replacement but it is 3mm smaller across the magnets than the old one and won't fit. All other dimensions on the flywheel are the same. Do you know if it's possible to change the magnets over, or the ring gear? Would I need to have the whole thing rebalanced if I do either of these things?

That's a really good question, and one I don't know the answer to! Because it spins at high speed I would definitely say the flywheel needs to be balanced, but as long as the magnets are spaced as per the original layout it *should* be okay. I presume they were opposite each other in some symmetrical layout?

Great video Stu! I have a question about a solenoid for a 2003 mercury 90hp. The replacement solenoid has no instructions. Is it possible to connect these incorrectly? There are 2 x 1/4" terminals and 2 x 1/8" terminals. One is marked "s" and the other is marked "i". One smaller connects to a ground, but no instructions are there. Just wanted to see what you know about these? Any info is helpful, thanks

It is just a switch so it doesn't matter which one goes where with regards to the larger wires. The smaller ones have one ground and one that goes to the ignition.

No sure, but it is less common on small outboards. Try looking that engine up on the parts diagrams at MarineEngine.com and see if a starter is listed.

It depends whether it has a lighting coil under the flywheel. If so, then all you really need is a regulator / rectifier to turn that AC current into a steady 12V DC to charge the battery. If not you will need to pull the flywheel off and see if a charging stator is available for that outboard.

Cables are generally rated in mm2. Starters would generally be 25-32mm2.

Hey Stu. I have the same starter solenoid in this video. When i test it with a multimeter between the 2 main posts , i read 12.7 with isolator switch on. When i turn the isolator switch to off , it will then measure 12.4 , then 12.3 , 12.2 and so on until finally 0.2 volts after a minute or so. Is that normal ?

@@DangarMarine trim and tilt motor. Pressed the down button and it dropped to 0.2 volts straight away with battery disconnected . Sounds harmless

Hi Stu! Great vid. You have inspired me to convert my 30HP Tohatsu pull start to electric. I have one question for you if you don't mind. I already have a regulator/rectifier & if I install a starter motor & starter relay, as you have, how do you stop the motor from starting when it is in gear? I have seen some starter conversion kits that come with a neutral cut out switch & linkage cam. My motor is a factory pull start & I can see no provisions for gear linkages. Can you please explain what I need to do. Thanks!
