Do you heat up your graphite bar moulds before you pour your metal? That's the only thing I can think of that would help improve the looks. Hot moulds give a little more time for the slag to separate and prevents any atmospheric moisture from causing micro bubbles. Especially in the corners.

Good recovery. Can't figure out all the steps. Remember, I worked at Magma Smelter ops. Direct smelt everything. Check your metal for gold. A friend of mine supposedly post some smelts we did on KZbin. Todd Anderson. Pound bars. Beautiful every time.😊

Jeff, you have to pour your bars while under flame. That's how it's done industrially. While under flame, the copper is under REDUCING conditions.

Being from southern Arizona where copper is king, I can think of tons of places where you can pick up high-grade copper ore right off the ground. The same goes for old mines whose claims have long been closed. There's one between Nogales and Ruby that bears a tag indicating sulfates. You walk in the adit and the back and ribs appear to be basically pure ore. A peculiar sulfurous, coppery smell pervades the air. I once found a large chunk of copper sulfide that my metal detector really liked. It's conceivable that if the price of copper goes up enough, backyard smelting could become a viable biz. Since Jeff is in Chalcolithic mode, I'm surprised he didn't fashion himself a copper axe like the one Ötzi the Iceman had--the ultimate Copper Age status symbol.

Hotter molds right at the time of pouring will help your bars look less wonderbread-ish 😉 I keep my graphite mold by the opening of the furnace for the last few minutes of the melt and use a rosebud to keep heating as you pour. Can be done alone but is much easier with a friend. Why the rosebud, you may ask. Well, the graphite mold will cool off much faster than whatever you are pouring. I use this technique for virtually everything I pour be it copper, silver or gold. Hope it helps your bar shape 🤞

When I have melted copper I preheat metal moulds very hot, pour and let cool slowly. Mine are triangle ingots at 75lbs each. Still using one of the old firecone 500 machines from the 70"s. works great for aluminum and copper. Good luck and hope you found a hoistway winch you were looking for. I've always envisioned some of our ancestors using these strange green rocks in spiritual ceremonies and tossing them in a raging bonfire. And after all night sitting in the fire someone noticed that the rocks have changed the following day. Then after generations of doing this, and using the "gift from the gods" as decorations or adornments, someone figured out you can make a sharp edged tool. And eventually weapons. It was either that or they used the rocks around the edges of a firepit to create a place to cook. Some types of firepits can be made in such a way that it creates serious airflow, akin to those camping "rocket stoves." And when they threw water on the fire, or spilled it out of a pot used for cooking, they noticed that the rocks now had the characteristic copper color we are used to. And the rest as they say, is history!

For CU bars, I'll use borax while melted, stir, scrape off slag. Couple times. Hot graphite mold. They come out ok.

if i had to guess, it seems like the buttons are better looking cause it all sinks to the bottom and its tapered. so the material on top that u break off, pushes the metal down cause of its weight and the taper helps. maybe try tapering the sides of the bar molds? thats what those huge gold bars look like, tapered sides.

Annealing copper requires heat to red hot then quench in water to make it soft. Once annealed you can press it into a bar form to make it pretty.

I have seen people use sut from a cutting torch so it don't stick. it might help with the metal flow in the bottom of the mold

Niice man! Love building my own foundries. For the crucible stand, I just use a piece of cardboard, just makes a carbon layer for no stick. Also, I've never used a lid on my crucible, i guess because i like to skim off slag and stir, etc.

Hey Jeff thanks for not getting me wet again today. FYI pre heat the mold near the vent hold at the top of your furnace or place several on an additional heat source of some type. Pour lower for safety Stable platform Allow the molten pour time to set and gloss over prior to water shock. Water shock seems to add hardness as opposed to a more maluable slow cool, as in preparation for a rolling mill or wire pull. If you have a very small iron mold with little density or weight consider placing in a larger cast iron pan in iime powder pre heated . Geology question how do you make cement ha ha

Got to keep a torch on the mould and the face of the bar and then gradually remove it so it reduces shock from air cooling on the exterior

Everyone has probably already said it but preheat the mold.... coming from someone that has never done this before, I think it helps evenly cool the metal instead of shocking it with a room temperature mold.

I've never smelted before, but it know most people get the molds really hot too. So it doesn't cool too fast, and get lumpy. Some spray WD-40 in the mold too.

I'm no expert, but a couple guesses for how to get a good bar... Keep it molten longer, and kind of heat treat it so all the gases have a chance to escape from the molten metal as it cools. Maybe even preheat your molds. I'm just thinking of it from a welding perspective.

I find that once you are done with the flux's you can re melt the copper and use a fresh Ingot mould (well I don't need to tell you this) and just pour at a steady rate from a clay graphite crucible.

Fine grind equals greater surface area for the chemical reaction to occur and results in more copper, but it makes recovery more difficult than the chunkies. Viva la beans! 😎

......or just go to upper Michigan where copper is found in almost pure state. The only contaminate is silver that makes it more ductile. If your mold is made out of copper, you may get a better finish. The molds in a smelter I visited were copper. Remember how conductive copper is of heat.

I'd made a video of me smelting and pouring my 30kg setup, but I think I'd get blackhawks on my lawn in dismay! hahahaha! I gotta electrowinn my CU out of my buttons, as cupeling is super inefficient way of seperating it all, aside I only need vinegar and citric acid to do that....worse irritant is the smell of vinegar. Smelt the slimes....winn CU on sheets.

With the bars of copper you need only a pinch of flux on top of the molten copper before you pour just to get rid of any impurities and make them float to the top also preheat your mould
