BI-XENON PROJECTOR Headlight Upgrade - E39 BMW 5 Series (Retrofit Lab Kit)

This is a DIY guide to installing Retrofit Lab's Bi-Xenon kit for the E39 BMW 5 Series (facelift). The projector lenses in these old BMWs commonly develop internal fog which greatly reduces their light output.
This video applies to OEM Hella halogen headlights for facelift E39 models between 2000 and 2002. Factory xenon headlights have a different installation process - this video is for halogen headlights only. During 2002, Hella began using a different adhesive to seal the headlights which makes them nearly impossible to open like many other modern headlights. Pre-2002 facelift units like mine use butyl sealant and are easy to open by hand.
Please note - once installed, make sure your headlights are aligned correctly. You can do this by parking on a flat surface near a wall to get an accurate idea of what angle the headlights are set to. You can then set them using the same 8mm-hex adjustment dials shown in the video. Measure the height of your headlight lens from the ground and apply a piece of tape on the wall at the same height. The top cutoff of the light pattern should be at or below this mark.

Did you use a high-temperature paint and if not did you have any issue with it bubbling from the heat etc?

I used a paint called Dulux Hammered Finish, it doesn’t have any detail about temperature range but a couple months before painting the headlight shroud I used it on my brake calipers and have had no issues with it so I figured it would be fine. No bubbling problems with either 👍

Is the reflector the same between xenon and halogen ?

Were you able to get the auto leveling to work? My bundle of wires has two plugs that don’t match the motor connection is why I ask

@@leveluplife8585 Auto levelling motor is in the headlight unit itself and it tilts the whole chrome housing so it should just plug back into whatever it was connected to - mine is working fine (it does a dip down and up automatically on startup)
