I can't select the full loop when performing the second boundary blend (10:18 in the video). Any thought as to why this is happening?

First you hide all the sketches. Then go for blend and select the edge of the existing surface. You can only select the edge of the existing surface if the sketch is hidden. Now hold the Ctrl key and select the pre-defined datum point.

That is a long process. You need to learn about the config file. Unit in Creo depends upon the template file which is given by the config file.

I got all the way to the Flatten-Quilt Deformation and could not get the hex pattern to wrap around the grip :-(

If it is not happening then you try to reduce the file accuracy and check one more time.

Hello, Good day. Everything goes well until I try to split the part using solidify at 16:30. I click on the extruded surface, apply solidify as shown in the video, select remove material, and an error pops up: Regeneration Failure: Feature failed to regenerate. Using Creo 10.

Yes you can do that. It is possible I have already done that. Now it is your job to figure that out.

@@CADxTraining I tried to do it manually by adding all the hexes on a sketch and trimming out the extra bits but it made my pc so slow it was impossible to do. Especially since creo doesn't have a pattern feature within the sketch window. Thanks for your time!

Using the "specify placement" option, you can Orient your flat and quilt, the way you want. Just try to understand how this option works. You will get your required result.
Creo 5.0 not given for new body option so how to create hex in new body any alternative

You can only perform this function in Creo parametric 7 or higher than that. Not possible in the lower version.

I faced the similar problem. I tried creating the hex as capped surface instead of solid and was able to use the flatten quilt deformation on that hex. Then I solidified it. I hope there is an easy way.
