This should be a class action lawsuit. My line was cracked at the same location. And paid for multiple parts and it never gotten fixed until i watched your video. I bought another fusebox on ebay and checked it thoroughly. I looked at the old one and realized it was already repaired before or remanufactured because the sleeves weren't square at the top. It's a common problem. I would get no crank after the car would go into reduce power. Oh i used a socket extension and hammer to knock the 4 bolts out on a secured platform 5 minutes top. Then i used the bolt on the opposite side to push the sleeves out with an extension and hammer.

You should have your own shop.. you are worth the dealership price. Nothing worse then going to the dealership, who you think should know how to fix issues like this, paying high price diagnostic only for them to give you a dumb response, hold your car for weeks then end up having to return it for them to charge you more money. You a real hero... you should post a wallet tag so people can donate money to you... not cause your doing it for money but cause people like me really want to show you how much we appreciate you.. im literally writing this while sitting in my 10' malibu that WONT crank and furstrated of why I cant solve this issue... then I come to you tube and my hero (you) save me with knowledge.. appreciate you .. 🙏 YOUR FAMILY SHOULD BE PROUD... I’m so glad I came across this video after the car was in the shop for about a week and a half and they could not figure out what was wrong with it. My sons car is a 2012 Chevy Malibu and the mechanics could not figure out what was wrong with it. It was the same issue. No crank no start but you could jump it to get it to start. We ended up purchasing a new fuse box, direct from the Chevy parts dealer in town. When we took it in for service to Chevy, they did find the exact same code, but they said that the fuse box was on national back order. We were able to go directly to the parts department and pick it up the next day. The parts guy had it brought in from Arizona within the day we picked it up and took it to the service writer. He was stunned that we were even able to get this part. I guess service dept and parts dept do not talk to each other at that location. So if you take your car in and the service writer tells you a part is on national back order. Just call the parts department on your own and do your own research. The part was almost $500 and it was just around $200 for them to install it. We took the old fuse box apart and found the fractured copper wiring. Thank you so much for this video.

I looking for where the starter was located and how to replace although I didn’t think it was the starter. Then I came across your video and I’m so glad I did. After watching your video, I realized that every time my car would not start was after sitting in the hot sun all day or after a long drive on a very hot day. Now I am going to try the heat gun test before I change anymore parts. Thanks a lot.

As an ASE master tech since 1978, working on everything especially electrical. I used 4 home made jumper wires to connect the relay to the fuse / relay center. At this point, I can check voltage drop across 30 & 87. I can check the coil side to ground to see ground or ground plus drop across the coils internal resistance. You are correct in the way the computer spends 4-5 minutes checking each circuit. But if good when cold, it passes the test and moves on to next. TBS are generated by a high fail rate, parts sent in and engineering looks to find the root cause. It they have 40-60 dealer techs per day calling with a similar problem, they will give then 2,3,4 items to check. Once again, if a tech finds this issue, then they are sent a replacement and shipping label to get the fuse / relay center assembly sent back. If the get a number, then it is re-designed, new part number for the part and included into the “TSB”. You can use a jumper wire to bridge the break as that would stand the expansion & contraction. But call the dealer, ask for the service manager and be honest about having video, VIN numbers and ask if the regional service manager can call you or speak to the technical hot line. Now, there are more than one dealer out there, just like customer service at any company from Ford to Summit, sometimes you get a person that is good and will to help, sometimes they act like you are bothering them, and get no where fast. Also, the back of the owners manual has a GM customer service number and they maybe able to get you to the right folks. I worked on contract labor for Raytheon but was in the field as an ACDelco service rep. We had the power to make phone calls, send photos or video into the department that handles fuse/relay boxes. Locally, you will have a warehouse distributor that sells Delco parts to the dealer as well. They to know how to get an ACDelco service person who may take interest in your finds. I know it’s a lot of work on your behalf and no one at GM is going to send you a new Corvette for finding this issue but don’t give up!!! ACDelco ex-Market Area Service Manager, but one of 56 nation wide who did hands on classes and held technical seminars for shops the warehouse distributors invited to attend. Yes, some of us were ASE Master Techs and had L1, P2 as well and owned a tool box and made our living once fixing cars, but not all are the same. It is hard to find someone to spend 243 days per year in a hotel holding seminars, teaching and dealing with returns. Plus, they have cut most of those jobs! Great video and just remember that using a headlamp bulb that draws 4amps May heat that circuit better than a heat gun. I will tell you, Thanks for your efforts!!! Parts on national back order as it is being redesigned and beefed up perhaps. So the 2013-2016 did not have this problem! DK, Omaha, retired!

impressed that you found time to not only read but also answer my comment . I didn't think of the wire under the relay pin because i'd be worried about over flexing the female connector in the fuse box but if you were going to replace the fuse box or for a road side emergency I could see it.But it would suck if decided to solder it and it didn't work right because of a lose pin fitment problem. You SMA and Ivan are the ones who "fix" the problem. Great tech tip with the heat gun! I've used mine in the past to locate a problem. Another way to temporarily repair it would be to run an external wire from the relay socket to the wire going to ground. Not the best way to repair it, but better than having an intermittent problem until a new box is available.

I wish I seen this video 2 years Go. That's how long my malibu has been down. Initially I just needed to change a rad and thermostat, but the vehicle just would never start again. Different codes came up through the 2 years, and one by one, i started to replace parts that were associated with the codes. Despite testing the parts before hand, i had no other solution. Determined to not be defeated by this car. So after the rad ,I've replaced starter, timing chains, cranks, timing tensioner, spark plugs, coils, fuses, serpintine belt and tensioner, changed all the fluids, New battery new hybrid battery pack as well, New fuel pump, fuel pump module, ecu relearn, gear shift cable , new fuel , crank sensor, cam sensor, bot an hp tuner, disabled anti theft temporarily for testing, new key, bought car hauler to haul it in our move to a city 4 hrs away, and hauled again to a garage I could continue crossing one thing after another after another , new intake manifold, Gaskets, cleaners, o2 sensor. Spent endless amount of days and hrs of researching , calling dealerships, looking for KZbin videos , Google pics, forums, bulletins. If I had not seen this video, next was ecu, BCM, then Engine and then transmission. I literally would of never thought that a break in the wire in the fuse box. Mine got worse and worse until no matter what, it wouldn't start. But codes would be different , and then what was weird , that after replacing some of these parts, the code would go away, and felt I had progress, but still no start. I could crank with key , but then after I couldn't, and then replacing the batteries, I could,. My fuse box was the culprit. I literally could of rebuilt this car if it weren't the video. When I tested the fuse box and fuses. It passed the test where power should be and proper voltage. Most times. But again, replace a part then everything test normal. Really, I had several breaks. Barley touching, and it was the perfect storm. My worse nightmare. I did not test the fuse box with a heat gun. That was the game changer for me. After seeing your experiment. I quickly ran to the car and setup the heat gun and then it was revealed. The alluding culprit this whole time. Changing codes because of times I would be in a shop working on it, or outside I. Cold weather. What are the odds. Thanks alot man. I have no clue how I didn't see this video till now. I searched thousands of videos about this car and only now i come across it. And it just popped up easy first try when I searched this time around. The same search I've used a million times. No start 09 malibu. You are also right about the bulletin board for techs. Not even a hint to steer you in that direction. Well thanks again. I definitely will subscribe .

Actually the 3.5 v6 is the better of the 3 different engines offered on this model, the only thing it requires staying up un preventive maintenance like changing out coolant, spark plus and oils to keep the seals from detoriating. If it wont turn on and the antitheft liggt is on, put the key on ac position, wait 10-11 minutes and then just continue to turn on the car.

Great diagnosis as usual and it almost seems like the solder fix is at least as good as a new printed circuit fuse box which will fail if nothing has been done to compensate for the different expansion rates of copper and plastic. Hokey, but how about a hard wire fix to ground where the relay plugs in as a hack until the part is available and maybe permanent fix if there hasn’t been a product improvement done on the fuse box. Bless you for sharing all your knowledge with those that can’t afford shops that specialize in parts changing until the problem is finally solved.

My '09 malibu started getting sluggish starts, though not all the time. Over a few months it got more frequent and the starts got more sluggish. Then one day I went to the store, when i tried to leave to go home it was a no crank no start. Buddy pulled me home and I took the starter out and had it tested, it was good. I was just about to take off the alternator today, until I saw this video. Now mine doesn't seem to have anything to do with temperature, the sluggish starts began in summer, but, they were still happening into the fall at night time when the car was cold and it was 50 degrees outside. So this makes me think maybe the same relay is just bad or maybe the relevant copper line in the fuse box was slowly cracking and now it's just completely broken? Because no matter what I've done I haven't gotten a crank or start. Headlights, radio, interior lights, dash, windows, locks, etc all works... Anyone have any ideas for me? I'm gonna go outside right now and pull that relay, put it back in and see if anything happens lol

Wow! I am so impressed by your diagnostic abilities and your detailed explanation of how a relay works in relation to the ECM and what it does internally, how a fuse box looks like taken apart, and so on and so forth! Needless to say I subscribed to your very valuable channel!
