Copying Keys via a Mold and Cast Attack

There are a variety of ways to copy a key... a simple duplicator with a blank is what most folk have used when they've needed a key in the past. In our training courses, we also talk about stamping, hand-filing, and using code-cutter machines.
But all of these techniques rely on your ability to source (or at least replicate) a particular manufacturer's key blank. What if you encounter a particularly obscure lock design or are trying to duplicate a key from a system where the blank is not readily accessible to you?
In such instances, making a negative mold of the target key and then reproducing it with hot metal casting is a technique that can work... right there in the field!

If you had been hired to red team the Temple of Doom, you would have told the natives that you were the boulder hoist service tech, cloned their prox chips (worn as nose bones), and talked the guard into turning the countermeasures system off for an inspection. You both have awesome skills and niches!

Just a tip: If you are using a softer metal, put a small paperclip down the center of the mold when casting, it will help it not break or split

@@HelloKittyFanMan. When they lock themselves out and need help sure but remember to take as much time as you can to not scare them on how fast you can bypass the locks unless you are a locksmith in your day to day life.

You know I always loved the idea of doing physical pin testing as a legit profession, and I think about it often when I see blatant security issues around town. Sadly I was a little too adventurous in my younger years so I have to settle for youtube videos. Keep up the good work!

Last time I employed this technique, I looked into buying the "Key Clam". But the vendor was so difficult to buy from so I abandoned a professional kit for an improvised set up. So, if Red Team starts selling the mold trays, I'd definitely be interested.

back in the day i used a small electronic enclosure from radio shack for a cast mold enclosure. clay from michaels arts and crafts. molten metal from a toy kit from toys r us. butane lighter from a local electronics shop... nowadays you can buys most these things from amazon, ebay, etc and don’t have to drive around town and spend a day collecting “stuff” for projects.

Cast the first one like he did, then use the hey to make a plaster mold, melt the low temp alloy out and pour in brass or aluminum for a much sturdier key.

From direct experience I can say that is quite tricky to cast small, intricate and precise parts in brass or aluminium. If this is your job and expedited access is not a priority a better approach is to get access to a EasyEntrie key machine that can duplicate even restricted blanks.

4:55 use baking soda as a mold release. It will keep the key from sticking to the clay on top of allowing the two halfs to seperate before and after molding. 14:00 Im sure you could get a second or third key cast from the same one mold. Granted it will degrade as you go and depends on how much you damage it on removal.

Thanks Deviant. I have been unable to get a spare key cut for my daughters car for when she is stupid enough to lock the keys in. This week I will have a play and see if I can create a spare key for her.

It's cool that you're inspired to try this, but I would SERIOUSLY not recomend creating a duplicate car key in this fashion. Allow me please to list my reasons why I feel this way... 1. Car locks, in addition to being fragile, are also very expensive to service or in the worst-case replace. A key like this is a prime candidate for completely fouling up a car lock. 2. most modern cars have chipped keys. Trying to use a solid metal key that does not contain the necessary electronic chip component will in the best-case simply set off a car alarm, and in the worst-case disable the car entirely (temporarily) 3. creating a replacement key for a car should usually be something pretty trivial for most locksmiths, hardware stores, or (last resort) dealers... if you are not under time pressure and you are not on a covert entry job, wouldn't those avenues be more accessible? :-)

The key in question may or may not be chipped. I've been to all of the local locksmiths and they can't decide if there is 1 in it or not. 1 scanned it and said there was and another scanned and said there wasn't. All 3 have told me that they can't get blanks for the key. It's a $400 car so I don't want to spend the earth on it. I've already had to break into the car once when she left the keys in the ignition and after mucking around for a while I hit upon a huge security flaw with a lot of hatchback cars. I now know how to get in to the car in about 20s but if she happens to lock the keys in whilst 100+ km away it would be easier if she had an emergency backup available.

You could cast the low-melt alloy into nickel and quarter blanks to carry in your pocket, most people would be none the wiser. I think an integral clamp, or some strong rubber bands, would be useful for holding the flask together. I wonder if Suguru would be a useful substance for the molding too?

W.A. van Buren as long as the “coins” don’t have any face markings you’re fine. Newspaper guys use to use tokens called blanks that were the same size and weight as quarters to get into and refill the boxes on the street.

I would cast two keys right away and store one in case the other one breaks, so i can recast. hoping that recast quality is not worsening. I'd still think it would work fine for standard keys, since most locks have enough leeway in how the key has to be shaped

I believe it's cerrosafe? not entirely certain what that is but it's used pretty commonly used in gunsmithing for figuring out which cartridge weird guns are using.

I'm trying to think of ways if necessary you could get something like this through security that is somewhat diligent. I'm thinking large Zippo style lighter could be fashioned that contains the heating element and a small amount of gas (slightly more than enough to melt the metal), while the rest of the light is actually the clamshell for the mold. That covers the lighter and mold relatively simply but the crucible and raw metal would be a bit harder to sneak though. First thing that popped into mind is that they could be disguised as trinkets on a key chain. Tiny metal dice would be the material needed and then have the bowl of the crucible as one trinket and then have a small but intricate looking handle that could screw onto the bowl but looks like something pretty someone might attached to a key ring. That way aslong as they lighter and keyrings aren't looked at with intense scrutiny you could sneak the whole thing through a security check without raising any eyebrows

If it could be aligned properly, a length of wiper blade would make the key last longer, but I'm guessing it would never stay in place for the pour.

@@voltare2amstereo I didn't think of that. It would bond very well, however, with a few small holes drilled along it's length, so the liquid metal flowed in between. That still doesn't solve the alignment issue, which I think can only be solved by experiment.

I have cast steel rods and even rebar into bronze and it's all good. The problem with reinforcing a key is the minute size.

Christian i was thinking exactly the same thing as if you were arrested with this in your possession you could hardly say 'i found it' or 'i picked it up'! I would have made the pouring lip indentation with a rounded implement like a pastry brush handle or some other such tool. You hardly want your 'dabs' immortalising in metal for posterity and incrimination evidence. What a rookie mistake and i am afraid it is back to spy school on this one! 😂😂😂

@@pierreuntel1970 its generally not that watertight as even a fingernail has a specific size, shape and characteristic ridges. They can even match unique wear patterns off the moulded soles on your boot prints! Leave no smoking gun and all is good!

Awesome demonstration as usual! I wonder (if you didn't have access to blanks to copy the cast key bitting into), could take your low-melting-point cast key, make a plaster or ceramic shell mold, melt out the original cast key, then cast a key in a more robust metal, like brass / bronze?

Theoretically yes, but you would need to work with very low tolerance to get a viable mold of a cast

It depends on the part and what strength it needs to be. There are different casting metals for different propertys.

For easier use it could be possible to add a 3rd layer to one side of the moulding tool that has a couple of pins or a notch that can then be detached and used as a stand (just a thought it may not be the most stable of things though)

I used to fire some of my casts but they are were always easy to deteriorate or crack for some reason. I tell people: to just make two so you will have the model to use again on wet clay.. Also if you are not in the field use aluminum or something.

Your point about properly loading and positioning the clay in the two mold halves is a good one and worth making, but did you really need to consume the first 5 minutes of the video on it?

An even better mold design would use thumb screws (or thumb screws with hexes or torx heads on them) to clamp the mold quickly and securely without making it much larger.

my parents have this antique weight machine from the 30s that accepts pennies to weigh a person who stands on the scale. back in 1996, i wanted to open the coin box door and i broke a key trying to turn it open. do you have a video on how to remove a broken key piece in an old lock that i don't want to drill and destroy?

If you don't have to worry about casting on the spot, any reason not to take the mold back with you, using something like alumilite, and letting it cure over night for the following day?

Preheating your crucible before dropping in your metal cube will minimize out-gassing.

I used to do a lot of casting at the school were I worked. Pewter is a fantastic casting metal.

A one or two-inch C-clamp is a lot smaller than the Pony clamp you used. On a humerus note, it could be argued that pouring hot liquid into a crack has sexual connotations. In this context, the orange flaps at the pour-point are nice, although pink would have perhaps been more apropos. And lastly, what is the formula for low-melt alloy? I'm thinking lead/tin wheel weights here... Thanks!

@@wobblysauce To be honest I usually cast several kilos at once, and the pressure on the mold is very high. The mold also has to be burned out in a kiln for several days to remove molecular water (and the possibility of an explosion). Since I have never cast anything that melts at lower heat than lead, it may well be that you don't need to pinch the two halves together hard, but I would anyway. But you may be correct.

Thanks for the info! I've used dental putty to do the same and open Medeco and Abloy classic cylinders think I'll try the clay more work time than the silicon Cheers :)

If you ever broke the copy off in the lock you might be able to get away with saying, "I'm so sorry I must've used the wrong key and it got stuck in the lock, and as I was trying to get it out, it snapped." And then get it out without arousing suspicion that the key was made of wood's metal, but I've never done anything like this before so don't know how possible that'd be.

This is essentially micro casting. The 'key' (pardon the pun) to its success is the vent holes and the tapping of the mould. OK for a one of purpose such as spying or theft but definitely not multi use.

Wax paper is for long term storage in a hot and/or damp place like a sweaty pocket

@Barry Soetoro Cerrosafe is not ideal because it changes sizes after casting, you can use it to get measurements but for that a key gauge would be much easier, or even a picture could suffice.

@@DeviantOllam Isn't that effectively low-temp solder? Ever thought about modifying a soldering iron to have a cup head and then just use lead/cadmium-free solder as it's not as nasty?

@@DeviantOllam If your ok with a higher melt temp try Britannia Alloy or other pewter. Its strength and durability could make a permanent key i believe. It can be melted on a stove.

Total non sequitor but I flew Delta with a firearm today and behold... no zip ties of freedom. I’m hoping they gave up on that and not just a local “ oversight “. I did have to still pick up my bag from oversized

This could also become a problem if, say, you don't have a special mold. you could fill an Altoids tin with the clay, mash the key in, pop it out and decode the negative back at home.it'd be even more ridiculous if, say, you can code cut a key at Wal-Mart on their key booth. I'm not sure about the Wal-Mart thing but code cutters are not uncommon.

I imagine you've probably considered most other possible materials for useful properties, but just as a theoretical, would there be any use for chipquik solder in this task (or a comparable alloy)? It's a lead-tin-bismuth solder alloy that typically you want to avoid making by mixing bismuth solders with lead based ones, specifically because it has a crazy low melting point (around 95° C), made specifically for ease of use at lower temps for rework on chips (personally, find it to be a stupid idea since many chips could easily reach those temps even not under fault conditions, but...). I don't know if the physical properties (strength, softness, etc.) would be a hindrance to this application, but it would allow lower temp casting. Not 100% sure this isn't just a hairbrained thought that popped in my head, but seeing the process I wonder if such a low melting temp alloy would provide any utility.

Wood's metal is a eutectic alloy of bismuth, lead, tin, and cadmium. It's very similar, but has slightly better properties for this. That's what he's using. A lot cheaper than even unbranded chipquik, too, for some reason. Also, it's not used for rework. It's used for *removal* specifically, when you need to rip off a giant TQFP or something like that.

Wood's metal 158. So, yes, sometimes known as Cerrobend So it's 50% bismuth, 26.7% lead, 13.3% tin, and 10% cadmium.

Melting aluminum isn't really something one could do on a job at a client site. If I have the time and resources to do that kind of work, I probably also have the budget and resources to source or mill a real blank and cut it on a proper machine.
