DIY KYDEX® Project : How to make a 2-Piece Sheath (Feat. Christian Green)

In this video, Chris Green of www.GreenForceTactical.com demonstrates his personal method for designing and forming a basic 2-piece (pancake-style) knife sheath. Watch Christian as he explains the steps necessary to layout and construct a thermoform scabbard for a modern fixed blade knife. Included in this presentation are segments on material layout, knife prep, scoring-and-breaking, toaster oven material heating, press-forming, eyelet installation (including flaring), profiling, trimming and edge sanding.
This is a great video for beginners to intermediate holster makers who want to learn the basic procedures of professional thermoform sheath making.

Great vid! Good tips, nicely described too. One thing I never hear on these videos is that it is not really much more work to make 4 or 5 at a time, exactly the same, as it is to make 1. Same amount of work really. Only for production knives of course, but worth the occasional mention.

To bring the edges to a smoother finish just work your way to a finer grit sandpaper. To polish a little rubbing compound and a buffing wheel.

I heat my plastic on a thin piece of aluminum roof flashing. That way no marks are left by the oven shelf. Just my opinion, there are too many rivets. Its a bit of overkill with so many for such a small knife. No belt loop or pants hook ? I always ad one on with rivets. I have made some that have a two way mounting system. Horizontally or vertically, on the same sheath. Especially nice for the "Hunted" movie Tom Brown Tracker style knife that I also made Large & small sizes.

How do you form the thumb break or thumb push that you were talking about earlier in the video? We never got to see that part. Thanks

Hi Morgan. Thanks for watching. You'll create the thumb push when you saw the excess material away from your final shape. Design a minimum of 1/2 inch (most like .75"-1") of vertical rise (holster material) from the topspine of the handle in order to allow for the push point. Draw a line to represent your final profile shape, then saw it out (to the outside of your line). Then, smooth it by sanding to shape. We even recommend a final buff with a polishing flap-wheel to create that perfect outer holster smoothness.

A 12" X 12" piece of .06 Kydex is less than $6.00 in black. Eyelets are really cheap. Yet the holsters, or sheaths are being sold for $65.00 to $125.00. This is why so many products come from China. Good old American greed.
