I have a ST coming in for breaking on Monday or Tuesday, arches look good on the photos Iv been sent of it, if they ain’t full of filler I’ll happily cut them out and post to you as a donation to your channel chap.

Great video just a quick tip pour the rust treatment into another pot so you don’t put rust from the brush in the bottle.

Finding it's worse than you thought is common in these situations. I just replaced both rear arches on my old 1993 Mitsubishi Pajero, used a cheap Lidl gassless mig welder and cut sections from a rust free Pajero. Took a couple of days working on and off. You can do it, take you're time and do small welds. You will manage it.

Some more advice. never dip a brush into the treatment liquid after the brush has been used on the rust. Particles of rust enter the bottle and reduces the its effectiveness the next time you apply it. Especially if not used until month later. Pour the liquid into a separate (clean) container and poor in small qualities. For welding advice head over to the Rover man "nitrosilvia". He has recently published his beginners guide to welding. He has other informative vids too. I would suggest someone like "Trev's Blog" as he is very skilled. But he may put a beginner off if you try and copy his skills. having said that I have to say he is very informative. Last channel suggestion is "Soup Classic Motoring". Another person who has gone through the welding learning process. You can see how far he has come, with practice.

Me personally I wouldn’t waste £95 on a arch when a bit sheet steel to patch would be more effective. And a body shop would probably do the same

Watched last night before you took down, did you notice you tried to drill the rivets out with it in reverse, if you are going to get a new wing then it is worth practicing on the old one, cut a patch and weld it in. ChrisFix done a good video a few weeks back of panel repair. Loving the work though.

I cleaned out the rear arches on my Mondeo about a month before this video. It was nowhere near as bad as this one. It was the opposite too, It had rusted more in the places not covered by the liner, like right up in the strut tower, and behind some of the holes in the top of the liner that are there for no reason (plugged them now) I then sanded all the rusty areas, gave it two coats of kurust just to get anything remaining, two coats of zinc, four coats of metal paint, then covered absolutely everything in grease. I'll go back in every year and renew the grease, it's not expensive, and at least it wont flake off like underseal and make the problem worse. I've tried this treatment before and it worked, but not in a wheelarch, so I'll see next spring how well it's worked. Usually Mk3s hatches are much worse at the back than the front, but I have seen them at the scrappy with rust underneath the battery box and air filter, so It's worth checking your front arches too.

Great to see you`ve made a start on the rust. It didn`t look too bad when you first bought the car. It`s amazing that some Mondeos rust more than others. Mine is a `56 plate and really solid around the arches. I do worry about what is behind the rear bumper though so it might be a case of removing it and having a look and also try to sort the sag. Mine isn`t an ST so it hasn`t got the secret panel to hide the screws behind. Good work though, once it`s all done you will be proud.

UK is in lock down mate. No better time to do big jobs like these than a time like now. Gives you something to do anyway. Also i would try and get a hold of some wax oil and spray it inside the whole wheel well before putting the Wheel arch cover back on. Should stop any corrosion in the future hopefully.

This Vactan Anti Rust solution reminds me very much of a product I used in the 70's on my first Mini called Kurust. That turned the metal black and you could use it as primer. It was powerful stuff and when it came to derust my Daughters Mini back at the turn of the Millennium I managed to get some more but it was a different product same name but half the strength . They probably had to make it less toxic but it didn't bite into the surface. This Vactan stuff seems a bit more potent so will give it a try on my next project. Keep up the good videos, they are always interesting and informative, you have a gift in getting the story over well!

No need to buy a new arch piece. Fibreglass and fill it and it'll be good to go.. Also get some underseal in the arches whilst you have them stripped.

David Lulham I have a 2011 VW polo both sills completely rusted out. O/s sill needed front 12 inches replaced ,n/s almost as bad. My brother had a 2008 Passat fell apart with rust wings ,sills rear arches. They are terrible both VW and Audi. Ask any body shop .

Hi mate i had rust in similar places to yours above the windscreen, so I got my windscreen took out so I can treat it also to check if the rust went under the windscreen, its a good job I got my windscreen took out because right along the lip of the car were the windscreen sits it had surface it might be worth doing the same to yours, I used the vactan and it works a treat that stuff, keep videos coming mate

I bought a 56 plate tdci st,I took my wheel arch liners out and wax oiled and greased the wheel arch and the whole underside The car still looks amazing no rust at all.The only thing what I had problems with was the wheels and flat spots on the inside of the wheels I also polly bushed the whole car.At the end of the day cars rust,You have to try and delay the rust.Do not weld a new arch weld a plate on the back.put the rust converter in a bowl then brush on Silicone the wheel arch lip so when you put the insert in there is a barrier to stop the damp and muck

ChrisFix has a really good video on exactly this arch problem if you haven't seen it. In short: Grind, fibreglass with mesh backing, fill, sand, prime, spray, lacquer.

I've done some rust repair on my focus... The finish came out really well but rust came back through 6 months later (even though I sanded, rust treated, etch primered, base paint and clear coated it). My mistake was thinking that waxing the paint once dry would help it. You shouldn't wax until ~30 days after painting to allow the paint to cure and outgas, otherwise it won't cure properly!

Best way to prevent arches rusting is make sure the bumper and the arch has a little bit of a gap so they don’t come in to contact and rub and then leave you with those rust patches👍 even a slight little nudge from another car or whatever will make them come in to contact and start rusting over time

Plastic arch liners are water traps. I've took mine off and found some surface rust on my wheels so got rid of it and waxoyled it. I could tell that the rust on the Mondeo's wheel arch wasn't just surface rust as the metal was alot thinner.

The reason I found you get rust patches on the rear bumper to the arch is actually the bolts/rivets for the rear bumper bracket. They get a little wet and that's it rust starts and never stops unfortunately.

the back arch hole,i would get a small metal plate and mig weld ,tap the metal inwards around the hole,put the plate on the inside and mig on the out side ,put a bit of fibrefil over weld grind down when dry then put body filler over ,rub down then prime and paint

I nearly had heart failure when I took the rear arch liners out of my puma, pretty much the same reaction as you, oh it's not so bad it's going to be fine, then oh that's a hole, that's another hole, that's been bodged 😂🤣 it's now been fixed and I have rust proofed it to within an inch of its life, Dinitrol do some brilliant rust proofing products for when you have finished, good luck with the drivers crater 😂🤣😂

Keep up the good work - definitely do the restoration. We're all in lockdown and that's unlikely to change - keep yourself busy with a project. The more you start looking the more rust you''re going to find - you might aswell strip the car completely and start again. FYI @Chrisfix has a really good guide on rust repair + repainting. You might want to spray that rubber undercoat on the bottom of the car once you've finished too.

Those bolts behind that pannel will have been fitted by a previous owner. These rear bumper sag and drop a bit so a cheap fit is to bolt it to the crash bar. I had to do it on mine.

A good body shop would make a patch and fix it. I wasn’t surprised you screwdriver went through after seeing the inside of that wing. Anyway I still think that version of mondeo was the nicest looking car by far. I had three before moved on to the latest version.

As someone else mentioned, try Jenolite rust eater before you put the converter on. Yes, it removes the rust and doesn't convert it, but my experience has been that rust converter always leaves a tiny amount of rust behind, which comes back to bite you on the bum. The rust remover actually eats it all away, and you can see clean bare shiny metal. If you look at the area you sanded, there are dark spots of rust in tiny cavities in the metal where the sandpaper can't reach. yes the holes need filling, but rust repairs need a thin skim of filler anyway.

Good time to try out the welder. Get some old steel of similar thickness and set up similar repairs on the scrap metal on the bench. Keep trying until you can perform that weld correctly. Then have a go at the car. Worst case you end up cutting it out and doing the whole arch. So nothing lost. If you butt weld clamp flattened copper pipe behind to stop blow through. Watch lots of videos as well.

Had the same spots with rust on my Mondeo and a lot of small imperfections all over the car. Ended up with repainting the whole car. It's realy difficult to get rid of the rust over windshield without removing it. Good luck!

Rust tends to be worse than you think especially with your example. Personally, I would give the underneath of your car a good going over with a wire brush, rust treatment, and underbody sealant otherwise you'll have issues later down the line from experience. Good video though!

The dreaded tinworm! I've tried most ways to slow it down over the years. I agree with the comments not to buy a whole arch, just make a localised repair with fibreglass and filler and save your cash. The most effective way i have found for that scabby rust in the wheel well is to scrape/sand as much off as possible and then just brush some grease on it. Sounds mad but it lasts for ages and is easy to maintain. Bilt-Hamber sell a product called Deox Gel which would work well around the windscreen. Get as much rust off manually as you can, put a dollop of the Gel on it then seal it with clingfilm. After a day or two most of the rust will be gone. Audi sussed out how to beat rust years ago, I had an 87 100 CS that was spotless. If you wandered around a scrapyard all the 100's that had been junked were all immaculate! Citric acid mixed about 5% in water is good for getting rust off parts like brackets etc. Mix it with hot water, bung the parts in and leave for 24 hours. Fish them out, scrape the stubborn rust off and lob them back in again. You can de-rust brake calipers really well like that,takes a bit of patience though!

POR-15 is good stuff for stopping rust, kinda expensive but it does do a good job on those areas that aren't bad enough to need chopping and welding

The rear crash bar, hopefully that’s just surface rust but hope you checked the integrity as it looked quite bad just for surface rust. Your certainly not going to be bored in the summer!

Got to chuckle at a couple of the badge snobs on here, when you'd see a BMW 3 series of equal age with rusted out arches... Cut the rust out and weld in fresh metal, seal it from behind and it won't come back.

Them rust bubbles along the front edge of the windscreen is from a clumsy windscreen fitter removing the screen in the past and the removal tool has scratched through the paint and they never treated the bare metal before fitting another screen.

Thumbs up for your enthusiasm I know what it feels like when you keep.finding rust. I got a 1982 Austin metro and can't weld.so I've had loads of fun with it. Starting to go back to the first patches I done to redo them. I learned a bit. Got to do something to learn. Il be converting it to a 16v rover engine in time or maybe a vtec. Keep going Gas mig welder. Any cheap 1 will do body panels . Angle grinder. 80 grit pads.l for.that crash bar then hammerite. Rust converter is no good honestly.

Pick up some old car panels from scrapyard and practice welding on them, it will also give you a chance to experiment with the wire speed and gas flowon your welding set.

How about treating the rust hole with a mesh backing placed on the inside of the arch to form a base, then fill with fibreglass filler. Then normal body filler as per usual?

I have the same rust at same places. It seems the previous owner (it obviously wasn't you) had fixed the problem most Mondeo ST's suffer from - saggy ar5e syndrome. Betwee boot edge and lights, there's meant to be 2 screws, but because these are only two that hold bumper up from the top - they break. This causes whole rear most section of bumper to 'sag' downwards, making it so that the outer most corners at the arches to to be pushed up into the rear wing. This then rubs and cause damage then rust to the wings. The fix is to raise the bumper at the back to correct level, then screw directly into metal crossbeam under that panel. (because you didn't know those were there, that's what gave me clue it was previous owner). I've done the same to mine, but haven't yet fixed the rust. I'll do it soon though as luckily it's only surface rust where paint has flaked off.

Its the ford build quality, the rear bumper drops from the middle and pushes the corners up and damages the paint on the edge of the arches leading to creeping rust, then hey presto buggered rear arches, same thing happens on fiestas and some focus

get yourself a blow torch for rusty bolts mate. heat them up wire brush the rust off. heat again and spray with WD40 whilst it's hot. works every time. you won't look back!

Those rust treatments are good but the one I use seems to work better if you just remove the bad flaking but dont clean back to bare metal. It seems to need some rust to complete the reaction and go back to metal. When I have cleaned back to bare metal and applied it sometimes stays tacky?

Great video mate! In the same sort of situation myself but not sure to get a body shop to do it. You should definitely get that panel but use it all cause if you cut it and stitch it to the original you’ll make more work for yourself and if it’s not perfect it will rot very quick

I observe once the corrosion gets past the galvanized steel you have had it. I just seem to revisit the same rust areas again and again; its like you are just slowing down the inevitable! Would be interested to find a way round it! As you say old cars arnt worth throwing loads of money at or spending large amounts of time on. Also it is worth keeping undercoating good, especially in areas prone to water and corrosion. Imho its just a case of getting itthrough the mot! One thing i have found worth doing: putting grease on brake and fuel lines. In the old days they used to have chassis grease specific for this kind of greasing!

Vactan is great stuff but there are a few things you need to know before using it, you cant use Vactan on bare metal as it wont stick, it will only self prime the rusted areas where the chemical reaction has taken place, its also not designed to work with single 1k paint systems but rather for use for 2k paints and epoxy primers/sealers. also dont use body filler direct on the metal surface as any little pin holes in the metal will allow moisture and water to get to the filler and the filler will soak it up and cause it rust again. much better to put a thin skim of fibreglass filler in first or if its not that deep mix the fibreglass filler and normal body filler together as the resin from the fibreglass filler will seal the body filler from water and moisture. on the inner arch the shelf section you mention i fill them with fibreglass putting a 45 degree angle on there to help stop mud and dirt sticking in there causing rust issues again, you could also do this with tigerseal etc. you also missed a small rust spot on the swag line of the rear arch (can be seen at 31:42 ) you just never feathered the old paint back far enough mate. also P120 is far to harsh for rattle can prime to remove the scratch marks, id say your much better off finishing that with P240 before priming. also dont put filler over etch primer or any 1k paint as you get a reaction and it will not fully harden up but also makes the paint soft to

I’d just get a piece of the right gauge sheet metal and cut to suit the patch you need to weld in from the back of the hole.. just cut the worst of the porous thinned rusty arch out before patching.. then finish with a light skim if filler.. easy job mate.. 👌👍 Just get practicing with your mig in your shed, welding clean metal with the mig set up properly with your wire, gas and amps should sound like bacon sizzling in a pan.. keep up with it mate, you’ll get it 👍

Also I’ve found over the years 0.6 to 0.8 gauge wire is about the best in the mig for bodywork.. as for gas I use a 5% argon mix.. crystal 5 think it’s called, run that about 10-15 ltr min. I’ve always found the gas less migs to be really poor so try steering clear. 👍

That is a disgusting method of repairing rust holes. Don't ever do that. Its just gonna continue rusting in there and make a bigger mess than it originally was.

I love your work with the Mondeo and I do appreciate your videos. Four years ago I had same rust issue on the wheel arches on the Escort. I have ordered both sides and they were no more than 50 Euro a pair here in Croatia. Mine Mondeo 2.2 is in much better shape than yours. But it's not an ST. If I had an ST I would restore it properly. In 10 years from now it's going to be worth way much more then now as an old-timer. Before this Covid situation I was in Austria seeing sellers still asking for 5-5.500 Euros for an 16 years old Mondeo ST. Restore it properly. 👌 Don't ever sell it. 🍻
