Good advice about tightening the cover plate evenly. I bought a 2001 volvo D5 as a project,receipts showed a new Luk flywheel and clutch fitted recently. It just didn't work right with a weird feel to the pedal.I pulled it all apart and I think whoever fitted it had tightened it unevenly and cocked those green springs up. My local Volvo dealer reset them (free of charge!) I made a copy of the expensive fitting tool out of a steel disc,three old bolts and part of an old release bearing,all it does really is push the clutch fingers in until the cover touches the flywheel. Nice smooth clutch now. I asked around quite a few garages about how to do this job and got a lot of blank looks,makes you wonder about how many of these are ever fitted properly.

The life of the clutch and flywheel is dependant of the type of driving done too, I do 120 miles a day and sometimes I only stop once at the end of the journey. Moving off from a total stop is where most of the damage is done. Hopefully I can get 200,000 miles out of my DMF and clutch. :-)

Good afternoon Alan, I have a mondeo mk5 diesel 2.0 150cv titanium, bought in Spain. When I turn off the engine I hear crack crack crack, in the workshop they tell me to replace the flywheel. They also tell me that the EGR valve needs to be replaced because it has stayed in the open position. The car has 126.000kms, made by highway. Do you think the problem is the flywheel? The car is perfect, except that noise when turning off the engine, and the engine warning light on steady. I am a bit desperate because it is a very expensive repair. Great job you do. Thank you

Hi Alan my Ford mondeo mk 3 had 300,000 Km or 200,000 miles on the clock i got the car new from the start and had no problems with the clutch or flywheel at all a accident with a deer killed the car but the everything on the car was okay with no sounds at all it was worth every penny i paid now have a Ford Kuga 2016 automatic with 180 Bhp will see how this Model will compett with the Mondeo

Have done this myself with another Ford. I think its important to use oem for these parts (eg LUK) as it costs so much/takes so much time to replace a DMF/clutch and you are asking for problems down the line using anything else. LUK is just a brand; the parent company is called schaeffler.

Nice one Alan , would the DMF and clutch plate setup be similar on a mk 6 Transit FWD...... I have an old 05 van in great condition and want to keep it as long as possible , it's done 145.000 but been we'll maintained and for about the last year or so the flywheel rattles a little on start up but doesn't make any noise once running , just wondering if it's worth doing...... Had flywheel failed at 135000m in my MK4 2.2. Gone instantly just one day start shaking all car and rattling. The same damage 20$ bearing. New cost nearly 1000$£€ clutch disk all spring in flywheel perfect condition. New clutch covered another 130000m since replaced I hope will last a bit longer.

My first Mondeo was a 1994 L reg 1.8td Estate, that was scrapped after 255,000mls. I still own and use an X reg mk2 1.8td estate it's on 178,000, runs perfect but needs new rear arches and sills both sides. Your videos are excellent especially the cambelt/water pump video's, I have a Jag XF with that 2.2D engine and it's only done 45K but is 10 years old and it's recommended to change it at 144k or 10 years, would you personally change it at the current mileage? Thanks.

@chris jones I've never had a problem with the egr on both the Mondeo 1.8td's I've owned so I've never needed to do anything to the egr's. Don't know what you mean by ''Those engines are dogs''? My Mondeo handbook states recommended cambelt change on 1.8td Enduro engines every 70k or 7 years which ever comes first. My Jag XF 2.2D has only covered 48K but it was 10 years old in May, so I decided to change the cambelt and water pump as per handbook recommendation.

Our Mk1 S-Max (2007) DMF failed badly enough the bolt heads were getting caught and shaved off. It was actually the slave that failed (probably because of the extra vibration), meaning the box had to come off. New clutch of course.... it was on about 80k miles. Really annoying!

yes it will but also try not to labour the engine when driving slowly as the flywheels don't like the low revs

The DMF does make a contribution to the vehicle reducing NVH, until it fails. Then it's a bad thing. I don't know your market, customer base, policies etc but have you used (or is it even available for this application) a solid flywheel conversion system? In the USA many popular applications can be serviced with a solid flywheel. Becomes a choice sometimes $$ driven sometimes frustration driven. I have a 2000 VW Beetle 1.9L ALH and it was built with a LuK DMF. Also I ran a solid FW system in it for over 200K. ALH has over 435K on it now. Gary

I have already replaced the hubs,shafts I checked the engine cushions and still nothing.Of course, the convergence is set. After replacing the front rims, I noticed a slight improvement but still trembling.I also noticed Tremor does not always occur . Hi there Alan I have just watched this video again because I have got my mk4 2.0 diesel in bits because the first gear has gone I managed to get about a extra 8 months before she is just jumping straight out I have managed to get a second hand one for £130 but the clutch is well over £300 and that is a Luk I was going to put a second hand flywheel but I don't want to take a chance the car was driving beautifully other than the first gear I have watched your videos on you doing the second gear and I think you said that you have never heard of the first gear going well mine has I was thinking of trying to mend this gear box incase my new second hand one decides to give up and Alan you are lucky having all your nice car lifts and shiny Jack's I am doing mine old school on axle stand and three trolley Jack's and the help of the brother in law & grandson the job was going to be well over a £1000 it's just a 2012 so I did the granddaughters focus a year ago and that was much easier than this old mondeo it's not done yet in just waiting for parts and help you were on about how much these jobs are costing well in 2010 I had a chryslr problem cruiser 2.2 D I loved it but the slave cylinder whent I was working full time lorrie driver so I had to take it to a garage a proper gear box specialist and I thought it would be great whent I got her back they left it outside for me because I was late well I started to take it home and I could hardly get the gears in so I had to get it taken back to them on a transporter they said they had to take the gear box out again I was not happy and after a bit back and forth it got fixed but what I am getting at this was a specialist garage and it cost me £1300 and a few months later it whent again I just parked it up and got something else yes I did get onto the garage but you know what it's like I needed a car quickly for work sorry a bit of a long story but I have always tried to do the job myself if you can

hi cliff, yes you would expect a decent job to be done from a specialist but your outcome is what happens a lot. good luck stripping the gearbox down, unfortunately to get to first gear you have to strip the entire gear shaft...you will need a new first gear and a first to second gear synchro hub unit. just keep everything in order and triple check all the new parts are correct and when you fit them they are the correct way around ..best of luck and thanks for your story

Hi Alan, since you are almost a doctor for them, maybe I can get an advice from you. My MK5 2.0 Diesel 150 manual gearbox - sometimes, from time to time, when I don't use the car for few days, first ~5minutes I have a problem with 1. and R gear - it looks like I can't shift to those gears. With more pressure, I can. After some minutes of driving, all is perfect again. (but recently happened after 20min of driving problem to put in 1. gear :o) There is no weird noise or something to notice, maybe whenever I shift to 1st gear (the car is not moving) I have a feeling that I fill it. (like some "tak" :) ) If you find time - thx.

I have seen a DMF cut open and can't understand why grinding the center piece is necessary. Isn't any way to rotate it to make enough space and see the bolts? Like a hammer and chisel? There are 2 big springs inside and the rest should move freely between them especially if the second mass is giggling all over the place. So what am I missing?

Sergiu K When half the flywheel covers the bolts most of the time you can lever the outer half of the flywheel to expose the bolts although usually it will be under quite strong spring pressure but in this case it had spun too far and no amount of levering was going to level it up as the spring pressure was too great

Ok, I have a question... my clutch was changed at around 100k miles due to the DMF. It's been and is great. I'm at 182k, dragged the car through 17 countries and it's great - BUT.... with the engine running and out of gear, if I just feather the clutch pedal, I get a strange rattle - nothing like as bad as what you have shown. So what would that be?

The self adjusting clutch tools are still quite expensive, i have seen methods involving a hub puller and also thread bar and a big washer. Have you used these?

Heavy cars ! I found the back hardly wore down at all, those large alloy wheels really go through tyres rather than the smaller wheels its fast cornering on roundabouts that seems to wear the fronts quickly.

We got a 2.0 poweshift tdci focus....goes like stink, gearbox is well suited to torque band of engine.... 141k and no receipts of any major work apart from the £300 gearbox oil changes at every 37k ish miles

I'm sure you have been asked this a million times but.. Would a Solid fly wheel conversion work?. I have read about it destroying gearboxs and crank shafts. I'm tipping all the torque and power modern turbo diesels produce these days, its cheaper to make a DMF rather than to reinforce crankshafts and gearboxes?. I have read success stories with the smf conversion but then again I think they were not Fords.. Interesting.

i have had one case of fitting a solid flywheel to a mk3 mondeo 2l tdci...within a few weeks he bought a dmf and removed the solid flywheel as the vibration and harshness of the drive..he could not live with it....that is all i know about the subject but i would say just fit a new dmf as they have come down in price in recent years and at least you know it will work correctly

Some petrol engines can be converted to solid flywheel but you get more noise and vibration. I doubt they do it for diesels tho.

@@benlee2765 yeah I've heard about that. I've also heard that some diesel have been done, but there's also been cases of c. shaft failures which have nicely destroyed the whole engine. Don't know if it is true, though it would be miracle if someone had not tried it somewhere. Anyway I was thinking more about just reinforced units. I guess there could be sales..

If only there would be more mechanics with at least a portion of your skill level ;) Had some pretty bad experiences over the last 10 years.. I am hoping you could help me out a bit with my Focus 1.5tdci: So, long story short, after a few test drives my brother and I decided that 2015 (facelift) Ford Focus 1.5 tdci 88kW would be a great buy, so we imported 2 "same" cars from Germany (to Croatia). His Focus now has around 95k miles, mine is at 84k miles. And guess what, we both have clutch problems, but different! His is squealing (bite point around half way as I remember), mostly when going in reverse even on light load (parking) or in 1st gear on an incline (interestingly, it hasnt gone much worse since 75k miles, but is getting worse..). Also the gear knob itself squeals a bit when putting it in reverse but no big deal, other gears are fine. My clutch doesnt squeal but started to bite really high (when i release the clutch pedal about 75% of the way) and I also noticed that lately it has become very hard to drive smoothly, especially the 1st to 2nd gear change. no i only replace the oil if a gearbox comes apart but if i owned a mk5 i may do it

Cant understand why mainly diesel cars have dual mass flywheels and most petrol's don't.I mean don't change something that worked before the single flywheel setup. Have you ever thought about doing the conversion on the taxi's Alan. Hi Monika

DMF dampen vibrations from the engine which diesels vibrate alot more, I've seen people convert the dual mass to a single mass instead.. But there's the risk of wiping the crank out and of course more vibration through the cab which isn't the best feeling.

I drive a 1.6 Ecoboost Petrol MK4. It has a DMF original clutch lasted to 96k, it started slipping occasionally from about 93k

Nathen Whelband I’ve had two Mondeo Mk4s and I swapped the DMF for a SMF on both and really the difference was barely noticeable. At least I couldn’t much tell. Never had any mechanical issues after the fact either.

Just so one can save a millionth of a second in pulling away I guess ? I will stick to my Petrol 2liter 2006 Mondao.My 2006 2liter TDCI still does not rattle at the clutch with 285000kilometers. I try not use high rpm and not to slog the motor with low rpm best around approximately 1700 to 3300 rpm seems a good range will go up to 3800 for pulling power but not slogging it. Early gear change but 6th gear is very high so need 2000rpm or more with at all times minimum throttle, treat it as you would the woman you love.Thanks.Be Blessed and Happy New Year and Christmas.P.S I was at Mildenhall a few years not far from you.Had a Suzuki 600 Bandit which got me around there.OH! Diesel motors should be driven differently to Petrol motors but seems the people aren't aware of this and learn on the job but not good for the motors don't you think?

its the high pressure fuel pump seal thats leaking, not the crank seal

Please put the safety guard back on that angle grinder. It's called a safety guard for a very good reason. I hate seeing them being used without. Great vid otherwise. Any experience of the 1.5tdci engined mondeo?

Drivers need to stop driving around and changing gear at silly low rpm and labouring the engines..., that's what destroys the flywheels.....my old mk3 was still on its original clutch and flywheel at 200k miles and didnt rattle, my mk4 is on 155k and still or original, I use 3rd gear at 30, and dont use 6th until I'm doing 70+.....otherwise the engine just labours....
