I had a tech in my shop that installed those headers in the same car, he took 7 days and after about 40 hours of work he declared the job done. He was last seen pushing his tool box down a hill screaming "never again" and wasn't seen for many months and resurfaced as a politician.

My father and I did BBK headers on his 4.6 mustang years ago. He went through a phase where he put them on all of his trucks and cars. lol That car was tore apart for nearly 2 weeks with an unimaginable amount of cussing and screaming lmao I think we started on the drivers side and it took like 4 or 5 days before he built up the courage to just start modifying the headers. I can just remember how mad he was the entire time while I sat next to him on a bucket listening to him cuss the car out haha

Were they the regular headers or the equal length ones? To me, the equal length ones look a lot harder to install.

@@LA_Commander I don't know that they made equal length headers for the 4.6 at that time unless they were completely custom. It was just the bbk shorties, which are the regular. I can't imagine fitting full length/equal length headers in there lol

@@andrewbargo1 I think the regular shorty headers would be easier to install. Still a PITA though on a 4.6 OCH engine due to the higher heads and valve covers. But even on the older 5.0 Mustangs I had friends who tried to install equal length headers and they all said it was a major PITA. The regular shorty headers would just bolt right in. Since it had headers from the factory.

As much as I hated to see Ray go through the issues installing the headers, this was a really good video. We've all been there with a repair that seems straightforward before starting. Lots of good workarounds and commentary with this video.

If the header were designed right the job would have gone a lot smoother for Ray. The EGR tube should have been installed in somebody's orifice 😅

Hey Ray 👋. On that E.G.R pipe, the trick is to use your Ir hammer, with the hammer bit and gently hammer it UPWARD. It will work. I worked on garbage trucks. Heavy duty hydraulics. I never damage any fittings doing that.

Not using MLS gaskets will most likely end up with a leak when those crappy gaskets they supply shrink from heat cycling and blow out from not being able to retighten the mounting bolts.

I've got a set of those "cheap" gaskets on my shorty headers, no issues. I was blowing through the quality ones once a month before installing these. They seal using a weld bead instead of the full face like stock and the gasket so far is holding up just fine

Something told me when those manifold studs came off so easy and you started singing, that SOMETHING was gonna jump up and bite you in the junk! This job kicked your ass and all because you started singing proudly when the manifold studs came free with no problem. I was sayin “ohhh no Ray, why did you start singing….now you’re going to have problems….the car “gods” will not be mocked Ray!” lol

It's incredible how you can have the first impression that it will be something quick, easy and discreet, but in reality it becomes difficult, stressful and ends up exhausting all your patience and mental health at once... I had flashbacks to a very unpleasant dentist visit when Ray went at the engine with that carbide bit.. I hope he didn't go too far into the hole on his labor estimate. He got my like and comment out of sheer sympathy. I hope his welds hold on that bracket!

Some auto shops (Most) are comfortable with raising labor costs for extra work encountered during a repair/install. Ray's is not that shop. Happened to me in New Mexico. Kudos to him. It hurts financially but his honor and character is intact. Can't say that about any shop in NM. As a result, I bought a Wildfire lift, manuals and now do all my own work. Their loss.

I agree, install the part of the exhaust that bolts to the headers BEFORE you install the subframe. It is easier now than later.

We all know Ray quoted much lower for fewer hours when he took on this job because no one knew how involved this was going to be. That means Ray may not be getting paid for all this extra work that the OP is concerned about.

Performance increase might not be the only goal. I installed a set of shorty headers much like these in my truck to solve a gasket blowing out issue. After the second gasket blew out i took it to a shop for them to surface the flanges, and it still blew out 3 more gaskets in as many months until the shortys arrived. Since installing them i have yet to lose an exhaust gasket, although the access was much better in my truck than this

It doesn’t seem like something many are going to want to follow in his footsteps so I don’t think it will be used for reference for future BBK header installs.

I'm glad you didn't lubricate your peepers. Remove subframe or remove engine to install these is probably a toss up, issues either way and close to the same amount of time involved. It does look like you've got more room to connect the exhaust to these new headers with the subframe removed though.. if you take advantage of that. Great series of videos. Thank you for sharing.

I don't think its necessarily BBK who is at fault with this. I'd put most of the blame on Ford engineers who thought it was a good idea to shoehorn an engine in there with 1 inch of clearance on all sides. I had to do an alternator on an F150 with a coyote engine recently, and I didn't have room to pry the unit out after I unbolted it. It took me longer to actually pry the old alternator out with zero space, and then beat a new one back in with zero space, than the entire rest of the job. I almost unbolted the engine and lifted it out of the truck, that was my next move but somehow I got lucky and finally got it back in place. But I hate working on anything Ford makes nowadays.

@@jtjones4727 Kind of like the alternator on the ex wife's escape. If you followed the book you pulled the CV axle and somehow could theoretically fish it out between the engine and the body mount.......... Pulling from behind the engine along the firewall worked "better" but not great. Glad that thing is gone.

This car is nearly 20 years old, so can't say it's because of new engineers, it's BBK's fault for not checking the clearances on older vehicles that these pipes are for. Either that or these aren't even for this make and model, thereby it being a installing owners purchased parts. Something Ray has always said not to do.

my engine/paint & body mentor once told me, as i ordered headers for my 70 Lemans, "i never met a Aftermarket header that didn't need adjustments to fit." i think there was something we had to adjust but compared to that Ford, i had slightly more room.

If I was doing that job and had access to Oxy-Acetylene kit, 1) I would be without a job and 2) the engine would be in several melted parts across the workshop! Good on you Ray for keeping it together!

its actually a little harder to melt metal than youd think. youd likely ruin ALL of the electrical and fluid lines before anything else lol

Heat applied to that EGR nut works wonders. I would install the exhaust piping before before the sub frame. Looks like a lot more access.

Leaking cardboard BBK gaskets supplied and loose header bolts maybe 100 miles! Heat radiation is generally inversely proportional to distance squared. Unshielded starter will most likely be prematurely cooked!

I spent an hour working on one bolt until I realized I needed a wobble extension. The kit I bought last year paid for itself in the next two minutes while I ran it down. Wobbly bits for the win !!!!

You're a professional auto repair shop and you don't have acetylene torches when you're working on the underside of a car heat is our friend you should invest in a small set of acetylene torches if you're going to continue to work as a professional mechanic

It blows my mind he doesn't have an acetylene setup. Florida gets rust from the salty air via the ocean. That Mustang he's working on isn't even rusty, I've seen 3 year old vehicles with more surface rust.

No one has successfully installed BBK headers on a 4th gen Mustang, no one alive anyway. The one person who has done it died years ago and the other who has attempted it is too old to complete the install.

After going through all the headache in part1, the car gods should be smiling on you! They are probably ROFL !! Always found a good quenching with PB Blaster after heating provides thermal shock enough to get some movement. From there it's back and forth wrenching with additional lube.

My brother has BBK long tubes on a 99 GT/5speed car. They are absolutely a royal pain especially for starter and clutch replacements! After watching, I'm glad he went long tube!!!

This is why most people did the EGR delete during the install but that's bad mmmmkay. I do salute you for doing this job, it's a major pain with the 4.6's

I really admire that you are doing every thing so carefully. A lot of carguys would have said to he.. with that bolt. We all have those days where things are teasing and going wrong. I pulled a gearbox from a Hyundai. Suddenly it slipped the jack and I get all the transmission oil on me and the floor. BWADR!

I would not have done all of that work and used paper gaskets. Those headers will blow those out so fast.

My cousin bought the same headers for his mustang. He looked it over for a week, said he didn't think he had what was needed. Took it to the custom exhaust shop near him and they laid out parts, tossed the gaskets and got mlm gaskets of steel and copper. Then he said they yanked the engine and transmission. He would visit every day after work out of curiosity and was blown away at how much trouble the specialist exhaust people had doing the job. Don't know what it cost him, it was pre plandemic and all that. Plus he's pretty well off. It does sound great though, gotta say thar much. He's got a new mustang every few years, keeping his old ones. Got a nice and big brick and steel storage building for all his toys. He's in the process of building a Boss 429 clone with an entire custom casting of the 529 block and it makes me wish he'd sell me his 2000 excursion lol

Ray, you are very resourceful, things like this in the end gain you a larger customer base and more money overall. I owned a construction business for 45 years and it all ended far better than I ever dreamed it would. Just keep it going and you’ll see.

Good grief Ray... this was nuts... how BBK has not fixed all these issues is unbelievable. I did bbk equal length shorties on my back in my garage without power tools alone. I was just a dumb girl, with no idea what I was getting into, who never should have tried this. All this on a daily driver on a weekend. Mine however was on a 2003 4.6l gt. I still don't know how I did it, but I did not have any of the same issues you did. Maybe due to it being a manual &/or having different heads. The bolt holes being off were my issue & summit selling the wrong gaskets.... probably the different heads. I know the edge generation had 2 head possibilities. I had to open all the header bolt holes. I checked the forums & they said lift engine off motor mounts versus doing it via dropping the suspension, so that saved alot of drama. God bless you sir. This was a beast of a job... I will tell you when it leaked due to the wrong gaskets... I took it to a shop. He was a mustang shop & familiar with the hazards & charged accordingly.... however.... he still said he never had installed the equal length shorties. He said after that mess... he would never ever install those headers on another mustang. He was the one who said I had done everything perfect, including fixing the header holes, but summit sold us the gasket set for the other heads. He told me he had no clue how I did what I did in a garage with no lift... lol....

Ray you have the patience of a Saint. Definitely not the sort of job to be done on the driveway at the weekend ! Those manifolds have obviously never been tried on by the manufacturer before.

You nailed it bud..This has to be one of the most involved ( better known as P.I.T.A)jobs I've ever seen for headers..Most of the time they can be a pain to install..but..This one takes the cake....

In our shop we took out the engine on the cradle with the trans in place all out the bottom about an hour job install the pipes and reinstall

Ray. I’m old and used to work on my cars when I was in my 20s. Out of financial need but I enjoyed it. Loved 70s firebirds. Cars got more complex and I got a little better job and working on cars lost its fun factor. Watching you has restored a lot of the fun factor in learning if not working on car repairs. Also since I’m not doing the work when you hit a snag I kinda chuckle have had so many frustrating road blocks. On my old T/As

I would say 50% of my shop work was jobs like this mostly 4x4 trucks, installing lifts and engine modifications. ALL that work was T&M only. As for exhaust I had a friend who owned an exhaust shop who did 90% of this type of work. This was a learning experience I'm sure, we all get those jobs that just don't co-operate! You'll remember when the next customer comes in either you'll let them know it's based on T&M or we don't do that kind of work. I had other shop owners tell me we only do the gravy jobs, there's more money to be made sticking to that routine. When things are slow jobs like this keep the lights on. Good video brings back memories especially the trans oil in the face! Keep wrenchin' Ray as long as you love it! ✌😎🤟

I did a set of long tubes on my 4.6 car and I just pulled the motor out the top put it on a stand put the headers on and dropped the motor back in. A handful of studs snapped off into the head so it was very easy with the motor out to drill out and re-tap and whatnot. Edit: Jesus Christ I’m just now seeing how much work you had to do that’s crazy, I didn’t have to modify a thing for my pacesetter headers.

I successfully installed equal length headers on my 97 F150 4.6L. Which obviously isn't a Mustang. But it was a pain in the a** also. I had to remove the starter on the passenger side, the steering shaft on the drivers side, as well as pick the motor up to get them in.

An induction heater would be a worthwhile investment for rusty nuts/bolts, i think 🤔

Full on shop really just needs an oxygen/acetylene torch cuz you can't cut the nut off with an induction heater when plan A fails

And that was an easy job as it's a southern "rust free" car. Do that same job on a "northern" car. NOPE, IM OUT. Lol. Do it when new or not at all.

These headers are one of those things you do while you've got the engine out and your doing some power mods anyway. You've put your Ferrea valves in, some porting and polishing, maybe some better pistons and rods, and these damn headers. Then you slap your engine back in. Who in their right mind wants to go through all that just for some headers and a few extra HP.
